Features and Advantages
1,199 cc Four-Cylinder Engine
· The most powerful, production Kawasaki
motorcycle engine ever.
· Electroplated aluminum cylinder bores are
lightweight, durable, and quickly carry heat away
from the combustion chamber and piston for
supreme durability at high power outputs.
· Straight-shot intake ports guide the incoming
fuel/air mix right into the waiting combustion
chambers.
Gear-Driven Engine Balancer
· A single, gear-driven balancer in the crankcase
runs at twice crank speed to smooth the vibration
for rider comfort.
· Rubber engine mounts damp the last “tingles.”
Ram Air Induction
· This system takes cooler, high-pressure air from in
front of the fairing and guides it through the air
cleaner and into the engine for maximum power
output.
· The positioning of the inlet ahead of and below the
fairing is critical to its high efficiency.
Denso Electronic Fuel Injection
· A digital computer feeds the engine exactly the
amount of fuel it needs.
· The best of all possible worlds: outstanding power,
easy starting, excellent driveability, and good fuel
mileage.
Digital Ignition with K-TRIC
· Kawasaki Throttle Responsive Ignition Control
(K-TRIC) senses engine load through the throttle
position so the ignition unit can set the timing for
max power, driveability, and fuel economy.
· Four individual spark plug-mounted ignition coils,
one for each cylinder, fire each spark plug
independently to achieve the optimum timing for
that cylinder at that instant.
· Twin-electrode platinum spark plugs last longer to
cut maintenance.
Innovative Monocoque Aluminum Frame
· The frame is a hollow aluminum “box” that arches
over the engine from the steering head to the
swing arm pivot. It is narrow, strong, rigid, and
very light.
· The monocoque section houses the air box and
air filter in a space-saving design that actually
simplifies air cleaner maintenance.
· The steering head and swing arm pivot areas are
cast aluminum for superior strength and rigidity.
Extruded Aluminum Swingarm
· The swingarm has extruded aluminum beams with
internal ribs for strength and to cut noise.
Inverted 43mm Cartridge-Type Front Fork
· Inverted-style fork has outstanding action: reacting
well to little bumps for comfort; powerfully
controlling front wheel motion for precise handling.
Bottom-Link Uni-Trak Rear Suspension
· The bottom-link design concentrates the weight
lower in the chassis for a lower center of gravity,
which makes the bike more “flickable.”
· Grease fittings on all the joints simplify service.
Semi-Floating Front Disc Brakes
· Giant, 320 mm discs 5 mm thick are gripped by six
piston calipers with differential size pistons for
supreme stopping power.
Titanium Muffler
· The muffler is titanium inside and out to cut
weight.
· The exhaust note is just right. Quiet for stealth
riding, but with enough of a growl to let the tiger
out of the bag.
Wind Tunnel-Designed Fairing
· The fairing is wind tunnel-tested to be slippery and
streamlined, with good rider wind protection.
· Small “wings” on the lower sides of the fairing
separate the air flow over the rest of the bike. The
upper air is smoother because it comes off the
front fender. The lower is more turbulent because
it comes off the tire and the bottom ends of the
fork legs. Separating these two flows lowers wind
resistance at high speeds.

Kawasaki 2001
2001 ZRX1200R
TECHNICAL SUMMARY
The highly successful ZRX1100 just got better. Add
much more power and torque, mix in a more rigid
frame and swingarm, sprinkle it with new geometry
for better suspension and handling and you have the
recipe of a winner. This winner is now available in
California as well, so everyone can enjoy.
Bon appétit!
MAJOR FEATURES
· New bigger bore and longer stroke increase displacement
more than 10% and boost horsepower by approximately
13%. The dome of the piston is more dished to fight
detonation in the larger cylinder bore. It also has a larger
opening to the connecting rod. New piston rings are
specially designed to cut oil consumption.

Stroke
Displacement

59.4mm
1164cc
· New all-aluminum electroplated cylinders are 3.3 pounds lighter and transfer heat so much quicker
than steel that substantially less piston-to-cylinder clearance can be used. This results in more
power.
TECHNICAL SUMMARY
28
· The larger bore and stroke require a new
crankshaft with more inertia to work
with the larger pistons and crankcases.
The pitch between the cylinders is the
same as the ZRX1100, but the cam chain
sits 3mm further outward to avoid the
larger bore and the clutch side is 2mm
wider. The total engine width increases
only 5mm.
· Lubrication is improved with the addition of oil return passages in the cylinder head on the exhaust
side between each cylinder. The ZRX1100 used the cam chain galley alone for the oil return.
· New cam profiles work with the
bigger displacement motor for more
power with a fat torque curve. The
cams are 3mm wider to bridge the
larger cylinders.
29
· Shifting is improved thanks to a new shift drum with a new cam profile.
· Engine vibration has been reduced, especially around 2000 rpm due to a new diaphragm spring
added between the primary gear and clutch housing.
· New clutch plates improve the clutch release action.
· New exhaust header pipes use stainless steel for the inner and outer pipes. The ZRX1100 outer
pipes were steel. Since the larger engine has no dips in the power curve, the duplex balance tube is
removed from the head pipes.
· The muffler is now constructed of polished stainless steel instead of brushed aluminum.
· California models use a pipe-type catalyzer in the exhaust system for maximum power with less
emissions.
· An oil seal is added to the shift shaft by the shift lever to ensure there are no leaks.
· The water pump mechanical seal now has a special carbon coating for durability.
· The valve cover gasket is now made of a more durable material to prevent oil leaks.
· A wire strainer is added to the fuel inlet T-fitting to keep debris from the fuel tank out of the
carburetors.
· Taller final gearing is used because of the power increase. The larger displacement motor easily
pulls the gearing and benefits with lower operating rpm at highway speeds for a smoother ride.

· The swingarm pivot is 5mm
lower than the ZRX1100 to
substantially improve
suspension response and
handle the increased power
output. The lower position
puts the swingarm pivot
closer to intersecting a line
drawn between the
countershaft and rear axle.
This minimizes drive chain
torque reaction which
occurs when the drive chain
pulls on the swingarm as
power is delivered to the
rear wheel. This torque
reaction negatively affects
suspension performance and
chain life.
· The lower shock mount is moved 12mm further forward to work with the new swingarm pivot
position. The result is better suspension action in all conditions.
30
· The frame has an added gusset near the steering stem to increase rigidity for improved steering
precision.
· Steering offset changes from 30mm to 28mm for more road holding ability with the wider rear rim
and tire.

· The rear wheel now uses a hard plastic cush drive from the ZX-12R instead of the softer rubber
drive on the ZRX1100. This helps eliminate gear lash for instant acceleration.
· The front of the seat is raised slightly to ensure the desired profile with the lower swingarm pivot
position.
· Slightly stiffer fork springs and new damping settings work in harmony with the revised rear
suspension.
· The top shock mount bolts now have extensions to use as bungee hooks.
· New fork protectors extend above the fork seals to help shield the upper fork tubes from rocks and
debris.
· The gas cap uses two spring retainers instead of one to help seal the fuel in.
· New mirrors reduce vibration to improve rearward vision.
· A higher capacity 14-amp-hour battery fits in the same size space as last year.

STREET MOTORCYCLE KAW-PEDIA
The Kaw-Pedia is an alphabetical guide to the benefits of the many technical features of the 2001 Kawasaki
Products shown in this book. The Kaw-Pedia has three sections: Engine/Drive Train, Chassis, and Electrical.
Engine/Drive Train:
CAM CHAINS (ROLLER & SILENT)
Features:
On Kawasaki motorcycles the crankshaft turns the
overhead camshaft(s) with either roller or silent
chains. Roller cam chains are used on competition
oriented motorcycles where more chain noise is
tolerated. The roller chain consumes slightly less
power than silent chain leaving more power available
to drive the rear wheel.
Benefits:
For the customer with a competition motorcycle, a
roller chain uses less horsepower to keep the engine
running for improved performance. For street
motorcycles the silent chain provides a quieter ride
with less noise intruding on the riding experience.
ACCELERATOR PUMP
Features:
When a rider rapidly twists a motorcycle’s throttle, air
and fuel in the carburetor begin the trip to the
combustion chamber together. Air, being lighter,
accelerates ahead of the fuel and arrives in the
combustion chamber without much fuel. On some
engines this will cause a lean stumble or miss. A
carburetor accelerator pump squirts the heavy fuel
toward the combustion chamber so it can catch up
with the air. The air/fuel mixture arriving at the
combustion chamber is now correct for good power.
Benefits:
An accelerator pump equipped carburetor helps
produce smooth power delivery and strong throttle
response.
CARBURETOR
Features:
Carburetors mix air and fuel so the engine can burn
it. The carburetors also control or throttle the amount
of air and fuel which reaches the engine changing its
speed. The carburetor also changes the air/fuel ratio
for different operating conditions such as starting or
abrupt slowing from speed.
Motorcycle carburetors have an air valve called a
slide connected to a fuel valve called a needle and
needle jet. As the slide is raised, letting more air flow
to the engine, the needle also rises letting more fuel
flow out the needle jet to mix with the air. The shape
of the slide and size of the needle and needle jet
control the air/fuel ratio at low through high engine
speeds. At idle and slow RPMs when little air flows
past the needle and needle jet fuel does not mix
efficiently. A smaller jet and several passages,
together called the pilot circuit, control the fuel at
these speeds.
Benefits:
Mixing fuel under the adverse conditions of vibration
and movement that a motorcycle is subjected to
requires a special fuel and air control instrument, the
carburetor.
AUTOMATIC CAM CHAIN TENSIONER
Features:
The crankshaft turns the camshaft(s) with gears or
chain(s). Cam chains gradually wear and stretch
which changes the cam timing. The automatic cam
chain tensioner compensates for the increased
chain length so there is no slack. To do this a spring
pushes the tensioner plunger out against the chain,
keeping the tension correct. A pawl and ratchet
prevent the tensioner plunger from being pushed in
when chain loads are high.
Benefits:
The cam chain is kept tensioned without any
maintenance work or expense. The chain operates
quietly for increased riding comfort.
BALANCER SYSTEM
Features:
The engine balancer system consists of one or two
rotating balancer weights, driven by a chain or gears
off the crankshaft. The
weights work with the
cran ksh aft counterweight to cancel vertical
vibration caused by the
piston. The weights work
against the crankshaft
counter- weight to cancel
h ori zon t al v ibration
caused by the crankshaft
counterweight.
Benefits:
Reduced vibration offers less rider fatigue and better
visibility in the rear view mirrors. It also contributes to
longer life of light bulbs and other components.
CATALYZER
Features:
The catalyzer is a precious metal-coated screen or
honey comb material in the exhaust stream. It can be
in the pipe itself, in the muffler or in the collector. As
the exhaust gasses pass through the screen, the
precious metal coating reacts chemically with the
pollutants in the exhaust, cleaning and “purifying” it.
Reactive hydrocarbons are oxidized into carbon
dioxide and water, and in some cases, oxides of
nitrogen are reduced into nitrogen and oxygen.
65
Benefits:
Cleaner exhaust is good for all of us. We all need
clean air to breathe. The big advantage of the
catalyzer is that it allows Kawasaki’s engineers to
tune the engine for max power, driveability, and
economy without sending a lot of dirty exhaust
pollutants out into the air.
DIGITAL FUEL INJECTION
Features:
An on-board, digital microprocessor reads various
inputs from the engine, like ignition timing, rpm, and
throttle position, and from the environment, like air
temperature and pressure. It uses the information to
decide the precise amount of fuel that the engine
needs at that moment, and injects it into the intake air
headed for the intake valve.
CONSTANT VELOCITY (CV) CARBURETOR
Features:
In conventional slide-type carburetors (see
CARBURETOR) the slide controls air flow to the
engine. In CV carburetors a
butterfly valve controls air
flow to the engine. The slide
i n a C V carburetor is
controlled by a diaphragm in
a chamber on top of the
carburetor. As engine speed
increases the slide raises to
enlarge the venturi opening
t o mai n t ai n an almost
constant air speed across the
needle jet.
Benefits:
Constant velocity through the carburetor permits
accurate control of air and fuel during sudden throttle
movement for smooth and immediate low speed
engine response.
Benefits:
The fuel injection system feeds the engine just the
amount of fuel it needs, when it needs it. No extra fuel
is wasted, nor is the engine forced to run too lean.
The result is excellent fuel economy and driveability,
combined with power and torque when the rider
demands it. The engine runs smoothly and
powerfully from idle to top speed.
DIRECT ACTUATION VALVES
Features:
The camshaft is located
directly over the valve. A
tappet carrying the valve
clearance adjustment shim
slides in a bore in the head
and fits over the end of the
valve stem. The rotating
cam pushes on the tappet
which opens the valve.
Benefits:
Direct actuation eliminates any rocking motion
applied to the valve stem improving valve and valve
guide oil sealing and increasing durability.
CONTOURED CRANKCASE COVERS
Features:
New
advancements
in
computer-aided design have
allowed t h e shape and
thickness of the crankcase
covers to be optimized for
reduced noise transmission.
Areas of the covers subject to
h armon i c resonance are
gradually changed in thickness
to prevent sympathetic vibration. The shape and
mating surfaces are also changed to reduce noise.
Benefits:
The rider hears less of the lower engine and
transmission noise and experiences a more
enjoyable ride.
DUAL-PLUG HEAD
Features:
Dual spark plugs are often used on large
displacement, large-bore engines, such as the
Vulcan 1500 series, which have long fuel burn times
because of their large combustion chambers.
Starting the fuel burning at two points increases the
rate of combustion, meaning heat and pressure
build in a shorter time. Instead of a single coil for
each pair of cylinders, the igniter simultaneously fires
two coils and four spark plugs. Two of the plugs fire in
the cylinder that is at TDC compression and the
remaining two fire in the cylinder that is at TDC
exhaust.
Benefits:
Dual plugs increase power and reduce the engine’s
fuel octane requirements which reduces the
likelihood of engine damaging detonation.
CURVED RADIATOR
Features:
C u rvi n g
the
radiator
concentrates more cooling
surface area in a narrower
package.
Benefits:
Keeping the the radiator and
fairing narrow reduces wind
drag and ups the efficiency of the motorcycle. The
increased cooling capacity handles the extreme heat
generated by today’s high performance engines.
DUAL-OIL PUMPS
Features:
The primary pump supplies oil to the engine and
transmission bearings. The secondary pump
circulates oil through the oil cooler and back to the oil
sump. The small passages in the oil cooler slow the
oil flow for better cooling while oil going to the
bearings is supplied at full flow and pressure.
66
Benefits:
Two oil pumps ensure that the oil has time to be
cooled in the oil cooler and still supply full oil
pressure to critical crankshaft, camshaft and
transmission bearings. Cool, high-pressure oil is an
important factor in producing lasting engine
performance and is superior to single pump systems
from other manufacturers.
FOUR-VALVE HEADS
Features:
Putting the most air and
fu el i n t o t h e cyli n d er
possible produces the best
power and torque. One
way to do this is to open
many large valves letting
the air and fuel fill the
cylinder. This is what Kawasaki did with the ZX900
back in 1984. Improvements in metallurgy have
allowed the use of very large valve openings with
very small (4mm dia.) and light weight valve stems.
Benefits:
Air and fuel enter the combustion chamber with less
restriction improving torque and power.
DUAL-OVERHEAD CAMS
Features:
The cams are placed above the head instead of in the
crankcase. One cam opens the exhaust valves and
the second cam opens the intake valves. Placing the
cams in the head simplifies and lightens the valve
train. It also allows optimum placement of the valves
for more efficient combustion.
Benefits:
Dual-overhead cams are light and compact for less
valve train reciprocating mass and less valve train
flex at high RPMs. Dual-overhead camshaft heads
remain the standard for efficient power and torque
production.
FUEL EVAPORATIVE SYSTEM
Features:
Motorcycles have fuel tank vents to allow air to enter
the tank and displace the fuel the engine uses. The
carburetor float bowl vent equalizes the pressure in
the float bowl. If these vents are open to the air,
gasoline fumes (evaporative emissions) escape.
Beginning in 1984 all street-legal Kawasaki
motorcycles sold in California have a fuel
evaporative system. This system reduces emissions
without effecting power or fuel economy. Fuel
evaporative system models have an “L” suffix in their
model designation, such as ZX750-M2L.
The fuel evaporative system includes a charcoal
canister, a fuel separator pump, a special fuel tank
and connecting hoses. When the engine is off, the
charcoal canister absorbs fuel vapors from the fuel
tank and carburetor float bowls. The separator,
between the fuel tank and the canister, helps
condense fuel vapors back into a liquid.
Starting the engine purges the system. Low pressure
in the air box pulls vapors from the charcoal canister
DUAL-STAGE CAM CHAIN
Features:
Dual-overhead cam heads have traditionally been
bulky due to the large size of the cam sprockets. The
crankshaft turns the cams through a chain and the
large sprockets cut the crank RPM in half for correct
valve timing.
Dual-stage cam drive places a reduction sprocket
half way up the cylinder which is chain driven by the
crank. Small sprockets on the cams are chain driven
from the reduction sprocket. In addition to making a
more compact and less top-heavy engine,
dual-stage cam drive allows the cams to be placed
very close together to reduce the valve included
angle. (see VALVE INCLUDED ANGLE)
Benefits:
Dual-stage cam drive cylinder head(s) are lighter
and more compact lowering the center of gravity of
the engine and the whole motorcycle for easier
handling and better cornering.

FLAT SLIDE CARBURETOR
Features:
The carburetor slide is flat
rat h er t h an round. T he
resulting carburetor is more
compact and air flow is
ex cellen t at all engine
speeds for better fuel mixing.
(see CARBURETOR)
Benefits:
Flat slide carburetors take less room to mount, which
allows more room for the air cleaner and other
under-the-seat systems. Better fuel mixing gives
more top-end power with a broader power band.

into the engine for burning. As the engine starts,
intake vacuum actuates the separator pump pushing
condensed fuel back to the fuel tank. As the engine
runs, the fuel evaporative system captures small
amounts of fumes given off by the carburetor float
bowls and routes them into the air box for burning.
Benefits:
The fuel evaporative system produces a cleaner
running motorcycle while maintaining engine
performance and the fun of riding.
maintain due to the quick clearance adjustment
procedure.
INVOLUTE SPLINES
Features:
The cross section of the spline is curved and angled
(20° pressure angle) so that the base of each spline is
much wider than the top. This spline type is
self-centering and distributes the load evenly to all
the splines around the transmission shaft. The base
of the spline is very strong.
Benefits:
Because overall strength is much greater than
ordinary splines, the transmission is more durable,
and can absorb more torque for its weight. The
self-centering action of the splines helps the
transmission shift more smoothly. Even load
distribution increases strength and contributes to a
lower noise level.
HIGH-VELOCITY INDUCTION TECHNOLOGY
(H.I.TEC)
Features:
Specially molded rubber intake manifolds and air
box tubes connect to the carburetors. The junction
with the carburetor is very smooth eliminating
turbulence in the carburetor and intake track.
Benefits:
Reduced turbulence provides a less restrictive intake
for better fuel mixing and improved cylinder filling.
KAWASAKI AUTOMATIC COMPRESSION
RELEASE (KACR)
Features:
The KACR automatically holds the exhaust valve(s)
open a little at starting speeds. This releases some of
the compression during starting. Once the engine
begins to run the valves operate normally.
Benefits:
The KACR makes the engine easier to start. It
eliminates the need for a manual compression
release.
HOLLOW CAMS
Features:
To reduce the weight of the engine, camshafts are
hollow. The cam blank is cast around a steel tube
which reinforces the shaft.
Benefits:
The hollow cams reduce the weight of the engine for
better all around performance while maintaining a
reliable valve operating mechanism.
KAWASAKI THROTTLE RESPONSIVE IGNITION
CONTROL (K-TRIC)
Features:
A throttle position sensor on the carburetor throttle
shaft tells the ignition system how hard the engine is
working. The ignition system adjusts the ignition
timing map for efficient combustion.
Benefits:
The engine with K-TRIC runs smoother, uses less
fuel, and makes more horsepower.
HYDRAULIC VALVE LASH ADJUSTERS
Features:
The lash adjuster automatically
maintains zero valve clearance
under all temperature conditions
using hydraulic pressure.
Benefits:
The engine runs more smoothly
from idle to top speed, is quieter
and more durable; and never
needs valve adjustment.
KNURLED CLUTCH PLATES
Features:
The plates in the clutch have a pattern of dimples
pressed into their surface called knurling. The
depressions created in the plates retain oil and allow
for cooling of the plates with each disengagement.
The pockets of oil also allow the plates to separate
more easily when the engine is cold. This eliminates
the “clunk” and lurch that sometimes accompanies
the first shift of the day.
Benefits:
The clutch operation is smoother and more
predictable, making the motorcycle easier for riders
of all skill levels to operate.
INDIVIDUAL ROCKER ARM SYSTEM (IRS)
Features:
IRS is an alternative to direct actuation valves. There
is a lobe on the camshaft and a light weight rocker
arm for each valve. When changing the valve
clearance the rocker can be quickly slid to one side
exposing the clearance shim in the top of the valve
spring retainer. (see DIRECT ACTUATION VALVES)
Benefits:
The lighter valve train is able to run reliably at higher
RPMs for more horsepower. IRS costs less to
68
PISTON OIL-JETS
Features:
Drilled passages in the
connecting rod direct
cooling oil to the under
side of the piston. The
oil-cooled piston allows
higher compression
ratios and closer piston
and ring tolerances for
b et t er comb u st i on
chamber sealing.
LIQUID-COOLED OIL COOLER
Features:
The cooling system liquid cools
the oil in a heat exchanger. The
coolant temperature is more
stable than air temperature so
the temperature of the oil and
the entire engine is more
constant. Mounted low on the
front of the engine, the heat
exchanger is compact and has no external oil lines
that can leak. (see LIQUID COOLING)
Benefits:
The liquid-cooled oil cooler improves engine
durability.
OIL JETS
Benefits:
Better combustion chamber sealing leaves more
combustion pressure to drive the piston down.
Higher compression ratios also increase power and
torque.
LIQUID COOLING
Features:
A pump circulates coolant through a water jacket
surrounding the cylinder(s) and combustion
chamber(s), soaking up engine heat. The coolant
continues on to the radiator. Air flowing by the
radiator tubes carries the engine heat away.
Consistent engine temperatures result, allowing
closer-fitting pistons and reduced mechanical noise.
Benefits:
Li qu i d- cooled engines can sustai n mor e
horsepower during hard use. Liquid-cooled engines
h ave lon ger engine life due to c on st an t
temperatures. Liquid-cooled engines are quieter
than air-cooled engines.
POSITIVE NEUTRAL FINDER
Features:
To use the neutral finder, the rider stops the
motorcycle, shifts to first gear, then lifts up on the
shift pedal. The transmission stops in neutral, and
will not go into second gear. As soon as the
motorcycle starts moving, the transmission shifts
normally.
Benefits:
The rider can very quickly find neutral in demanding
traffic situations.
NCC COATING
Features:
Nickel Ceramic Composite or NCC is a plating
process for reducing wear. Two additions are made
to the composite depending on the application:
silicon carbide or boron nitride. The silicone carbide
with a hardness comparable to diamond is very wear
resistant and transfers heat well. The boron nitride
forms plates similar to graphite that slide over each
other and are very slippery.
Benefits:
Parts coated with NCC have superior wear
resistance and low friction even when the normal
lubricant is washed away.
PULSED SECONDARY AIR SYSTEM

pollutants: carbon monoxide and unburned
hydrocarbons. A vacuum operated valve shuts off
the pulsed secondary air system during deceleration
to prevent back-firing in the mufflers.
Benefits:
Kawasaki can avoid excessively lean carburetion for
good power, driveability, and cold starting
characteristics while ensuring compliance with
emission requirements.
PAPER-BASED FRICTION PLATES
Features:
The friction qualities of paper-based clutch friction
material is more uniform under hard use. It better
resists deformation in extreme heat from hard use as
compared to cork compounds.
Benefits:
The paper-based clutch friction plates retain smooth
operating qualities under hard use and last longer.
69
RAM AIR INDUCTION
Features:
A scoop in the front of
the fairing supplies
cool air directly to the
ai rbox . Th e cool,
dense air packs more
energy into the combustion chamber to increase
torque and power. At highway speeds the incoming
air pressurizes the airbox improving intake
efficiency. To maintain proper air/fuel mixture as
airbox pressure increases, balance tubes in the
fairing scoops vent the float bowls.
Benefits:
The ram-air induction packs more air and fuel into the
cylinders for strong power at highway speeds.
SEMI-DRY SUMP
Features:
When the crankshaft rotates,
oil can be drawn around with
the flywheels. At high RPMs
friction between the oil and the
crankshaft consumes several
horsepower. The power lost to
this phenomena is called
stirring loss. To prevent stirring
losses, oil draining from the engine and transmission
is stored in a sump under the transmission.
Benefits:
Reducing engine stirring losses leaves more power
for driving the wheels.
STRAIGHT-SHOT INTAKE
Features:
Straight-shot design intake
ports places the intake track
center line nearly in line with
the valve stem. The fuel
charge reaches the cylinder
without having to go around
corners which can slow it
down. To take advantage of
the straight-shot intake ports, the carburetors are
mounted nearly vertically. The surface of the fuel in
the float bowl is still horizontal and is maintained at
the correct height for proper mixture.
Benefits:
The high velocity mixture entering the cylinder from
the straight-shot intake produces strong throttle
response, efficient fuel usage and improved torque.
RUBBER ENGINE MOUNTS
Features:
The rubber engine mounting system consists of two
rubber dampers of different densities which absorb
and isolate engine vibration. The Voyager XII uses
rubber dampers at the front and rear engine mounts.
All other Kawasaki motorcycles with rubber engine
mounts locate them at the front.
Benefits:
Less engine vibration offers more rider comfort and
greater life of electrical components.
SIDE CAM CHAIN DRIVE
Features:
Previous engines had the cam chain drive sprockets
in the center of the crankshaft. Kawasaki engineers
moved the cam chain drive to the end of the
crankshaft making two important gains. 1. The
crank- shaft does not have a main bearing on each
side of the drive sprocket, eliminating one main
bearing and crankshaft journal, reducing the weight
and width of the engine. 2. When the sprocket is
centered on the crankshaft, the sprocket must be
larger than the crankshaft journal. The large sprocket
size on the crankshaft requires the sprockets on the
cams be large to maintain the 2:1 cam speed
reduction. Placing the sprocket on the end of the
crankshaft allows the drive sprocket to be small
reducing the size and weight of the camshaft
sprockets and head. Small camshaft sprockets
centralize the mass of the motorcycle and further
reduce the weight of the engine.
Benefits:
Reducing the engine size makes a compact power
unit with weight close to the center of gravity of the
motorcycle producing responsive handling.
Reducing the engine weight improves the handling,
acceleration and braking performance of the
motorcycle.
TORQUE LIMITING CLUTCH
Features:
A two-piece clutch hub with a cam and ramp allows
the clutch to slip a little during sudden and severe
engine braking or abrupt down shifts.
Benefits:
Wheel hop can occur during severe engine braking
on a motorcycle. The deceleration torque limiting
clutch helps prevent this cause of wheel hop and
improves the rider’s smoothness.
VALVE INCLUDED ANGLE
Features:
Valve included angle is the
angle between the intake
and exhaust valve stems.
As the angle is reduced
the roof of the combustion
chamber can be brought
down closer to the top of
the piston. Combined with
straight-shot intake ports the narrow valve included
angle permits compression ratios to exceed 12:1.
Benefits:
High compression ratios and improved thermal
efficiency deliver more horsepower per liter.
70
COMPRESSION DAMPING
Features:
Shock absorbers and front forks control spring
comp r essi on w i t h comp r essi on d a m p ing .
Compression damping slows the speed of the spring
as it compresses when the wheel strikes a bump in
the road. Compression damping also helps limit the
compression/extension cycles (bounce) after the
spring has extended. Compression damping is
achieved with oil being pushed through a small
opening of a fixed size. (see REBOUND DAMPING)
Chassis:
BALANCED ACTUATION CALIPER SYSTEM (BAC)
Features:
The disc brake caliper has one small piston and one
large one. The small piston is on the leading edge of
the brake pad, where less pressure is needed
because the leading edge tries to “dig in” when the
brake is applied.
Benefits:
Balanced actuation means even pad wear, and
better brake feel.
BRAKE INSULATORS
Features:
Brake fade occurs when, under the repeated hard
braking of competition, heat from the brake pads heats
the brake fluid to its boiling point. Phenolic brake
insulators are installed between the brake pads and the
caliper pistons. Brake insulators help prevent the
transfer of heat from the brake pads to the brake fluid.
Benefits:
Brake insulators keep the brake system at peak
efficiency and allow the rider to be more competitive.
BUNGEE ATTACHMENTS
Features:
The bungee cord attachments are pegs with
mushroomed heads attached to the frame or
luggage rack as on the KLRs. Kawasaki sport
motorcycles have hooks that fold out of the way for a
cleaner appearance.
Benefits:
Bungee cord attachments look good when not in use
and keep your gear where it belongs, on the bike.
Progressive Compression Damping
Progressive damping increases the amount of
damping as the compressive load increases.
Kawasaki has two types of progressive compression
damping. The first uses flexible washers which vary
the damping according to the rate of spring
movement. This type of compression damping is
used in some rear shocks, some conventional forks
and in cartridge-type forks. The second type of
progressive damping is called a travel control valve
(TCV). TCV varies the compression damping
according to the amount of spring compression and
the rate of wheel travel.
Adjustable Compression Damping
Some models allow the rider to adjust the speed of
spring compression with a needle valve. (see
CARTRIDGE FORKS, SPRING PRELOAD)
Benefits:
Compression damping keeps the chassis level and
less affected by bumps and holes in the road. Tires
stay in contact with the road. Both of these things are
important parts of good handling.
CRADLE FRAME
Features:
The cradle frame has one or two
frame members called down
tubes that begin at the steering
head, extend under the engine
and re-attach to the frame near
the swingarm pivot.
CARTRIDGE FORKS
Features:
The fork inner cylinder and piston
rod form a damping chamber
isolated from the air at the top of the
fork tube. Oil enters the damping
chamber from the very bottom of the
fork where air will have had time to
separate and float to the top of the
oil. Oil circulates through the
damping valves and leaves the
damping chamber at the top of the
pi st on rod. (see REBOUND
DAMPING,
COMPRESSION
DAMPING)
Benefits:
The cartridge design helps prevent oil aeration
keeping damping consistent even with hard use.
Benefits:
Extra protection of vital engine parts and added
strength are the advantages of a cradle frame.
CRUISE CONTROL
Features:
The cruise control is a computer controlled speed
manager. Switches and sensors tell the computer
when the motorcycle is above 30 MPH and in top
gear; then with the touch of the right handlebar
mounted “set” switch, the current speed is recorded.
With gradual release of the throttle the computer and
throttle actuator will maintain the set speed.
71
ECCENTRIC CHAIN ADJUSTER
Features:
Eccentric chain adjusters are eccentric plugs in the
rear ends of the swingarm which capture the rear
axle. When the swingarm clamps are loosened the
plugs and axle rotate as a unit keeping the rear wheel
aligned. The axle remains tight in the plugs when the
chain is adjusted.
Benefits:
Chain adjustments are fast and easy because the
axle need not be loosened and wheel alignment is
maintained.
The system will shut off when conditions are hilly and
vehicle speed varies more than five miles per hour or
the vehicle speed falls below 30 MPH. Squeezing or
pressing either brake or the clutch or simply closing
the throttle will also cancel the set speed. Once
canceled, pushing the set button to the right lets the
computer resume the previous set speed.
Benefits:
For long trips riders can relax their hands and arms
for a less tiring, more enjoyable ride.
FLOATING DISC
Features:
Disc brake calipers must be aligned with the disc to
provide effective braking and have a small amount of
clearance from the disc to prevent the brakes from
dragging. Some disc brakes have pins on which the
calipers float back and forth to maintain alignment
and clearance. Letting the disc float on the hub is a
simpler and lighter way to maintain the caliper to disc
alignment and clearance. Small spring washers
between the hub and the disc dampen disc noise
when the brakes are not applied.
Benefits:
Floating discs ensure correct brake pad to disc
alignment for good brake feel while reducing weight
and complexity.
DETACHABLE SUB-FRAME
Features:
The portion of the frame holding the seat and rear
fender removes for access to the Uni-Trak® shock
and spring. Unscrewing four high-strength bolts
allows removal.
Benefits:
The removable portion of the frame allows easy
access to the suspension components. For
competition use if the frame is damaged only the
bent portion of the frame need be replaced for lower
repair costs.
DIAMOND FRAME
Features:
A mot orcycle with a
diamond frame uses the
engine as a stressed part
of the frame instead of
down tubes that usually
run under the engine. (see
CRADLE FRAME)
Benefits:
The diamond frame is elegantly simple in design
while reducing the weight of the entire motorcycle.
The absence of down tubes makes engine
maintenance and service easier.
INVERTED FORKS
Features:
The large diameter fork outer-tube is
held in the triple-clamps and the
inner-tube holds the front axle. As
the front wheel strikes a bump the
rearward forces are more evenly
applied to the length of the fork
assembly so the fork flexes less. The
steel inner-tube is much shorter than
in a conventional fork since it is not
captured in the triple-clamps and is
able to offer just as much wheel
travel as a conventional fork.
Benefits:
The more rigid inverted fork gives
very precise handling with less
suspension weight.
DUAL-STEP CENTER STAND
Features:
Two levers make putting the Voyager XII on the
center stand a two-step operation. Pressing down on
the small lever moves the center stand’s foot under
the motorcycle. Holding the bike upright with the
passenger grab rail and stepping down on the large
center stand lever is all it takes; the motorcycle
“pops” straight up onto the stand.
MONOCOQUE FRAME
Features:
Instead of a frame made up of individual tubes or
even aluminum beams, the monocoque frame is one
large, welded, sheet aluminum, “box” structure. The
“box” has the steering head welded to the front. It
arches over the engine and down to the swing arm
pivot casting which is also welded to it. The air box,
air cleaner, and battery box can be incorporated into
the main frame “box.” The design principles behind
the monocoque frame were born in the military
aircraft industry.
Benefits:
Every full featured touring motorcycle until the
Voyager XII could be difficult to lift onto the center
stand. Now maintenance and parking requiring
center stand use are simple and easy.

To further reduce
frame weight the
newest generation of sport bikes uses pressed sheet
aluminum welded to form frame members of varying
cross section. This process places frame strength
only at the points where it is needed, eliminating
extra material.
Benefits:
The monocoque frame is lighter and more rigid than
other designs, though it is more dificult to engineer
and construct. This design saves space aboard the
motorcycle by enclosing the air box, air filter and
battery box. Lighter and more rigid means better
performance and handling. The smaller the frame is,
the less frontal area the motorcycle has, cutting wind
resistance at high speeds.
OPPOSED FOUR-PISTON AND SIX-PISTON
CALIPERS
Features:
When the brakes are applied on a disc brake system
brake fluid pushes the pistons in the caliper out
against the brake pads which clamp the disc.
Friction between the pads and the rotating disc
causes the vehicle to slow. Increasing the number of
pistons in the caliper increases the amount of
braking force and pad surface area applied to the
disc.
Benefits:
Multi-piston caliper performance is very responsive
with light finger pressure and good brake feel.
Benefits:
The perimeter frame is very rigid and low in weight
while allowing space for the easy breathing engine
intake and exhaust systems. The result is
phenomenal handling and the feel of solid control.
RADIAL TIRES
Features:
Radial tires have the belts
or plies that reinforce the
rubber wrapped radially
around the tire carcass.
This allows the side walls to
flex without generating a lot
of heat. Short, stiff tire side
walls maintain the good
handling character of the
tire for motorcycle use.
Benefits:
Cooler running tires wear longer and handle better.
O-RING CHAIN
Features:
The problem with drive chains on motorcycles is
exposure to dirt. Lubricate the chain and dirt and grit
collect on it, working in between the pins and
bushings. The grit grinds away at the pins and
bushings causing excess clearance. Excess
clearance or chain stretch lets the rollers ride up the
sides of the sprocket teeth wearing the sprockets out
too.
Building the chain with longer pins then placing
O-rings on the pins between the side plates and link
plates seals the bushings and wear slows
dramatically. Because the chain resists stretching
from wear the spacing between the pins stays more
constant and front and rear sprockets last longer.
(see X-RING CHAIN)
REBOUND DAMPING
Features:
Shock absorbers and front forks control spring
extension with rebound damping. Rebound
damping slows the speed of the spring as it tries to
extend after striking a bump in the road. Rebound
damping also helps limit the compression/extension
cycles (bounce) after the spring has extended. Oil
pushed through a small opening of a fixed size is the
most common method of damping. If more damping
is required for a vehicle the factory makes the
opening smaller which slows the spring more and
increases the damping rate.
Benefits:
The O-ring chain requires less maintenance and
down-time while reducing maintenance costs. Less
wear means more miles can be ridden between
chain adjustments and the chain does not need
replacement as often.
PERIMETER FRAME
Features:
From the steering head the upper frame tubes sweep
around the ends of the cylinder head in a straight line
to the Uni-Trak® shock mount then down to the
swingarm pivot. The direct path between the two
load points makes the frame very rigid and light at the
same time. Materials for the frame vary with
application: off-road motorcycles use steel tubing to
Progressive Rebound Damping
Ideal damping would slow the spring extension very
slightly for small amounts of compression and when
the spring was greatly compressed the damping of
its extension would also be great. This is called
progressive damping. Installing a flexible washer
over the damping opening produces progressive
73
damping. Oil flows easily at slow spring extension
speeds because the washer is flexed away from the
opening a small amount for a given amount of spring
movement. When the spring is greatly compressed
the high extension speed forces the oil to flex the
washer more for a given amount of spring
movement. The restriction at high speed as
compared to oil flow is much higher and therefore
the damping rate is also higher. Progressive
damping is on models with cartridge forks.
Benefits:
Self-canceling turn signals provide increased rider
convenience.
SPRING PRELOAD
Features:
To compensate for changing loads two methods of
adjusting springs are available. The first method is
spring preload. Spring preload compresses the
spring initially so when a load is applied it takes more
weight to compress the spring further. The spring
preload adjuster on the rear suspension is a
threaded collar or cam on one end of the shock(s)
which rotates to compress the spring. Turning a
threaded plug in the fork cap compresses the fork
spring adjusting front preload.
The second method of spring adjustment is to add
small amounts of air pressure to the shock which
increases the spring rate. Unlike spring preload
adding air to compensate for increased loads does
not reduce suspension travel. Adjustable air springs
are on the Voyager XII front and rear suspension and
on the rear shocks of the Vulcan 750.
Benefits:
Adjustable springs offer more flexibility in fine tuning
the suspension to the rider’s needs.
Adjustable Rebound Damping
Some models allow the rider to adjust the speed of
spring extension. An externally adjustable needle
valve is placed in the small opening. Turning the
needle in restricts the amount of oil flowing through
the opening and rebound damping increases.
Turning the needle out lets the spring return more
rapidly and the damping decreases.
All three damping openings: fixed, progressive and
adjustable are used in Kawasaki products in various
combinations depending on the vehicle’s intended
use. (see CARTRIDGE FORKS, COMPRESSION
DAMPING, SPRING PRELOAD)
Benefits:
Rebound damping keeps the chassis level and less
affected by bumps and holes in the road. Tires stay in
contact with the road. Both of these things are
important parts of good handling.
UNI-TRAK®
Features:
The Uni-Trak® transfers the movement of the rear
wheel and swingarm to a link arm which acts upon
one large shock absorber and spring. The shock
absorber is centrally located low in the frame
improving mass centralization and lowering the
machine’s center of gravity. The shock linkage
increases the damping and spring rate progressively
as the suspension is compressed. Small bumps are
damped very lightly and big bumps get lots of
damping.
Benefits:
Uni-Trak® with its single shock and spring offers a
smoother ride with more comfort, better steering and
high speed handling control. It also puts more power
to the ground. For high performance machines this is
what it’s all about.
RIDE HEIGHT ADJUSTMENT
Features:
Found primarily on sport models, the ride height
adjustment allows the back of the motorcycle to be
adjusted up or down. On the ZX-7R and ZX-9R, the
top of the shock is threaded and is captured between
nuts allowing height adjustment.
Changing rear ride height changes rake angle and
front tire trail which changes steering feel. For a
closed-circuit race course with many slow speed
corners steering can be quickened by raising the
ride height. On a track with few corners the steering
can be slowed by lowering the height.
Benefits:
Riders can tune the motorcycle to their riding style
and to the riding conditions for more fun and
comfort.
X-RING CHAIN
Features:
O-ring chain uses the single
contact point at the edge of
the O-ring to seal in grease
and keep out dirt. The X-ring
chain, which has an “X”
cross section, has double
sealing surfaces and small
PIN
pockets to trap grease and
X-RING
keep out dirt. (see O-RING
CHAIN)
Benefits:
The X-ring chain has superior sealing qualities for
longer chain life.
SELF-CANCELING TURN SIGNALS
Features:
Self-canceling turn signals rely on a small computer
to count the pulses from a speedometer reed switch.
The reed opens and closes with each passing of the
speedometer magnet. After the turn signals have
been on for four seconds the computer begins to
count the speedometer pulses equivalent to 164 feet
(50M). The computer then completes the ground
path for a solenoid in the turn signal switch housing
returning the turn signal switch to the OFF position.
74
IGNITION LOCKOUT
Feature:
When the side stand is down, the ignition lockout will
only allow the engine to run when the rider places the
transmission in neutral or squeezes the clutch. If the
rider places the transmission in gear and releases
the clutch the engine will stop if the side stand is
down. The engine runs normally if the side stand is
up. (see STARTER LOCKOUT)
Benefit:
The ignition lockout circuit protects the rider from the
embarrassment of riding away with the side stand
down.
Electrical:
DIGITAL TRANSISTOR CONTROLLED
BREAKERLESS IGNITION (DIGITAL TCBI)
Features:
Digital TCBI uses a small computer to time when the
spark plug fires. The computer has a record of the
right time to fire the spark plug. The computer reads
RPM from the pulse coil signal, waits the right
amount of time, then fires the plug. The spark timing
can advance and retard as many times as is needed
to achieve the best power and lowest emissions
without risk of detonation.
LAMP CHECK-CIRCUIT
Features:
All warning lamps are grounded through the oil
pressure switch. When the ignition key is turned on
all lamps light so the operator can see that the bulbs
work. When the engine is started the oil pressure
switch opens. If everything is working properly all
warning lamps go out.
If low fuel level or high coolant temperature warning
switches close, the associated lamps turn on. If oil
pressure is lost all warning lamps come on telling the
rider to find a place to pull over and shut off the
engine.
Benefits:
This feature informs the operator that the warning
systems are operating properly.
BATTERY
IGNITION
PULSE
DIGITAL TCBI
Benefits:
Digital TCBI delivers the best performance and
emissions control while avoiding engine damaging
detonation.
ELECTRIC FUEL PUMP
Features:
The evolution of the motorcycle has increased the
elevation of carburetors and lowered the fuel. To
ensure an uninterrupted fuel flow an electric
diaphragm pump is placed between the carburetors
and the fuel tank. The pump keeps fuel pressure
constant as demand from the carburetors changes.
The pump is activated when the starter button is
pushed and continues to operate as long as the
ignition is on and the crankshaft is turning.
Benefits:
Fuel flow is maintained for all phases of engine
performance. Fuel stops when the engine stops.
PERMANENT MAGNET ALTERNATOR
Features:
The permanent magnet alternator has several
permanent magnets installed in the flywheel. The
magnetic field cuts across the stator coil producing
AC voltage. The AC voltage is rectified to DC and
r egu lat ed t o 1 4 v olt s at t h e so l id s ta te
regulator/rectifier before charging the battery.
Neither the alternator nor the regulator/rectifier
require maintenance.
Benefits:
This design of alternator is simple with no brushes or
bearings to replace, keeping maintenance costs to a
minimum.
EXCITED FIELD ALTERNATOR
Features:
Ex ci t ed fi eld alternators hav e a r ot at i n g
electromagnet that pushes charging system voltage
from the stator coil and sends it on the the battery. A
small amount of battery current powers the
electromagnetic. An electromagnetic field has
greater low RPM battery charging ability and weighs
less than a permanent magnet. The excited field
alternator is positioned behind the crankshaft
narrowing the engine. The self-contained alternator
has the rectifier and regulator enclosed in the
alternator case.
Benefits:
Excited field alternators produce more power at
lower RPMs and weigh less while allowing the width
of the engine to be reduced for improved cornering
clearance.
75
QUARTZ HALOGEN HEADLIGHT
Features:
The quartz glass envelope transmits more light than
standard glass bulbs. The halogen gas inside does
not react with the metal filament so it lasts longer.
Benefits:
The bulb is brighter for relaxed night time riding and
t h e b u lb st ays b r i gh t lon ger for r e d uc e d
maintenance costs.
REV LIMITER
Features:
Some ignition units have a preset RPM limit above
which they retard spark advance decreasing power,
reduce the number of sparks, or simply shut off. This
helps prevent over-revving. Exceeding the engine’s
rev limit could cause valve float which allows the
pistons to collide with the valves causing severe
engine damage.
Benefits:
The rev limiter is just one of the many Kawasaki
built-in protection features which help preserve the
good times for owners of Kawasaki products.
TRANSISTOR-CONTROLLED BREAKERLESS
IGNITION (TCBI)
Features:
TCBI replaces the contact breaker points in a battery/
coil ignition with a pulse coil. This coil produces a
reliable and precisely timed signal which, when
amplified by transistors, functions just like the opening
of the breaker points, firing the spark plug.
BATTERY

SELF-EXCITED ALTERNATOR
Features:
Similar to the field-excited alternator the self-excited
alternator gets power for the electromagnetic field
directly from the stator rather than from the battery.
This design produces electric power more efficiently
at low engine RPMs.
Benefits:
The self-excited alternator produces more battery
charging power at low RPMs giving better reliability
and owner peace of mind.
TCBI
Benefits:
TCBI requires next to no maintenance, increases
spark plug life, fuel economy and performance with
reduced exhaust emissions.
STARTER LOCKOUT
Features:
The starter lockout originally was a switch on the
clutch in series with the starter button. The starter
solenoid could close when the rider pushed the
starter button and squeezed the clutch lever.
On newer models a relay controlling the solenoid
increases usability. When the rider pushes the starter
button, the relay will close, turning on the starter
solenoid if the rider also squeezes the clutch or
places the transmission in neutral. (see IGNITION
LOCKOUT)
Benefit:
The starter lockout circuit protects the rider from the
embarrassment of the motorcycle jumping forward
when he starts the engine.
