The project
Rehau AG, an international polymer specialist, is a major
producer of plastic parts for the automotive industry and
for other industrial branches. Production at the Viechtach
location includes bumpers for a variety of OEMs in Germany
and Europe.
At Viechtach mainly plastic spare parts for the automotive
industry are produced in the primer painting line, that Dürr
has supplied as a turnkey contract. The installation is designed to handle same-size parts batches of between 1 and
200 units and has the capacity to paint 600,000 sq meters of
surface per year.
During the course of installation of the new paint shop a
customer specific concept for the EcoEMOS supervisory
control system was prepared and implemented. In addition
to providing the classic functions of this type of higher
control system, the project also focused on the tracking of
skids and parts carriers fitted with RFID data carriers and on
a greater depth of integration of robot data. Decisive to the
selection of EcoEMOS were the numerous data evaluation
and analysis possibilities, which are tailored specifically to
painting tasks in the tier supplier industry, and which this
system makes available to production, maintenance and
management teams along the production process chain.

Standardized, modular supervisory
controls for the tier supplier industry
The task
Alongside setting up the Dürr supervisory control system’s
standard modules for small parts painting processes in the
supply industry, the task at Viechtach involved integrating a
new RFID system developed by Rehau. The RFID system is
designed to facilitate simultaneous tracking of skids, parts
carriers and parts. A further feature was the requirement,
specified by Rehau’s customers, of a capability for checking and recording each individual process in the plant, in
particular robotic processes.
The solution
Because of the modularity of their design and the configuration capabilities of the modules themselves, it was easy
to tailor the EcoEMOS production monitoring system to suit
Rehau’s requirements. The standard interface of the tracking
module was used to integrate the RFID system that was
specified by Rehau to permit tracking, for example, of an
individual batch as it progresses through the shop. Low Cost
Tags can also be identified and tracked by the RFID system.
Information provided by the tracking system is used, for
example:
» to pass on to the various processes the type and color
codes, painting and curing programs that EcoEMOS
receives from the higher level ERP system
» to receive analyses and statistics relating to production
numbers, surface area painted and order status
» for process related tracking of parts and batches
A further highlight of this system application is the comprehensive integration of data from the Dürr robot database in
overviews of and statistics relating to the complete installation.
This includes electrical power consumption, voltage strength
and paint consumption. Evaluations of product quality on
certain production days and on different parts and batches are
used to identify deviations in the paint finishing process at an
early stage. This data is analyzed in a Rehau- specific way.

EcoEMOS, as a central control system, comprises a high
availability redundant database server and an IO server for
data recording. All data obtained can be displayed in the
form of graphical statistics and exported in ASCII, Excel or
PDF format for further processing.
