50+ Years and
Going Strong
I t wasn’t long ago it hit me like a
ton of bricks. Judy and I have over 50
years of Full Time Intarsia experience.
Judy started with her father over 30 years ago. Judy and
I started working together doing Intarsia full time for a
living over 22 years ago. I just can’t believe that we have
been doing Intarsia that long and still enjoy it this much.
We have met many very nice people along the way.
Just knowing that Intarsia is here to stay is very rewarding.
A very special thanks to all of you for helping us along our
way.

scroll saw series on the channel. I plan to bring to the channel
some of the top scrollers from around the U.S. and perhaps
beyond. We will be working on fretwork with Mike Lewis and
Vicky Lewis and I will be talking to parents and grandparents
about getting their children involved in scrolling. Rick Hutchenson will be teaching us the finer points of clock making ....I
mean an actual clock with all the gears made of wood.
First and foremost my goal in scrolling on the channel
is to bring “QUALITY” to scrolling. There are a bunch of very
highly skilled people out here and I’m on the lookout to find
them. Hopefully I will have them explain and demonstrate some
of the finer points of scrolling. Who knows.... maybe I’ll tell a
joke or two, or sing a tune (maybe not). Either way...join me at

Using Sanding Shims
My father and I didn’t start out using sanding shims when we created large intarsia projects for commercial installations. We would sand one piece, put it back in place and mark where it joined the next part. Then try to sand the next
part down to the line as close as possible. It was years latter when Jerry started working with me and he came up with the
idea of sanding groups of pieces together as one unit. I hated to admit he had a good idea, but I tried it and still use it on
almost every intarsia project I make. When I shape the pieces my goal is to make it emulate the real thing. For example if
I were sanding a horse with a white blaze, a color change on the coat does not mean the contour changes. After the parts
are sanded they are removed from the sanding shim and I hand sand a very slight bevel around the edges of the parts. The
other time a sanding shim comes in handy is when you are blending in raised areas. Using a dog as an example, if I had two
raising shims placed under the nose area to add more dimension I would want to blend in the parts so it didn’t look like it
had a stair step shaped nose. I use double sided carpet tape to hold the parts onto the sanding shim, making sure the raising
shims are taped in place before sanding.
I use an inexpensive “light duty” carpet tape. You will need at least
two pieces of tape to hold each part down. I would rather turn the parts upside down to put the tape on the back of the parts rather than placing the tape
on the sanding shim. This way I can make sure each part has enough tape to
hold it down. Otherwise you practically have to cover the entire surface of the
sanding shim with tape to ensure each part has tape. I really do not like to use
that much tape, it makes it much harder to take the parts off the shim without
breaking anything. Now, if there are more than one raising shim stacked up it
is going to be easier to put the tape on each raising shim and the sanding shim.
Then you have to carefully assemble the parts making sure the raising shims
don’t interfere with the placement of the parts. The trick to this is not pressing
anything down firmly until everything is in place.
The first piece of tape I put down I like to cover as many parts as possible to
help keep the parts from shifting around. Instead of using lots of short pieces
of tape I like to use long strips, it sure makes it easier to remove the paper from
the tape. Sometimes it is a good idea to edge tape small parts that are on the perimeter of the section being sanded.
If you have trouble keeping the parts on your sanding shim there
may be several reasons. One problem is the sanding shim is not flat, or
the parts were dusty and the tape did not make a good bond, or there isn’t
enough tape to hold the part down, and last but not least perhaps you are
pressing too hard against the sander.
We see many intarsia projects that have each part heavily rounded. It
gives the project a quilted feel and accentuates each part that makes up the
picture. There is nothing wrong with this, it is more of a personal sanding
choice that each person decides how they want their projects to look. As
mentioned above I like to make it have
the feel of the “real” subject I am making, so I have a realistic goal in mind. I
think if each piece is heavily rounded you first notice all the different pieces of wood,
then you notice all the pieces make up a picture. Where as if they are sanded/contoured
according to the real thing you first notice the subject, then see that it is made up of many
pieces of wood.
Another thought to keep in mind is balance. It can look redundant to have every
part heavily rounded. To balance the project I like to have some mellow contours to help
accentuate the more rounded parts. As an example the Mustang above has a mellow
contour to the neck and the mane is much more rounded. Or the Big Foot Clown on the
right, the fingers really stand out next to the flat soles of the shoes. The hair is more flat
to help make the face have more dimension. The face has a mellow contour to help make
the nose stand out more. The same with the hat, it has a mellow contour which makes the
ball on top look much rounder than it is.
I hope these tips are helpful with shaping your intarsia projects. Judy

Interesting Characters
The Classes have has given us the opportunity to meet some of the most
interesting people you can imagine. I am always thinking “who traveled
the furthest”, who’s the oldest, who has been here the most often, who’s
the tallest and shortest etc. plus who’s the weirdest (besides Jerry) LOL
(for those of you that may not know what the letters ,”LOL” mean, it is internet - email jargon for “Laugh Out Loud”). I do a lot of laughing so you will
see this more and more in our newsletter.
I think I will answer some of those burning questions right now.
•The oldest : Charles is from Ohio at 94, a very nice man and his two sons also attended
class with him. We are very sorry to say that he has passed away and we are sure he is greatly
missed by his family and friends.
•The Tallest: Donald from MI is 6”10”. Just slightly taller than Judy, he says he is 5’22”. By
the way we all call him Sir.
•The most classes attended person is: Jim B from Glendale Az. I think about all the students
know Jim by now. Jim is an ex Highway patrolman, that just couldn’t help passing out tickets
for parking violations in our parking lot. He said he comes for the $400.00 Bar B Que.
•Furthest Traveler: For two years in a row is Roy from Hampshire England. I picked on Roy
quite a bit while he was here and he is a real trouper to put up with us.
•I have no idea what to call the next title but he is on the staff of Air Force One (you know.....
the Presidents plane). Mike even gave us a personal tour of the President’s plane which was one
of the high points of my entire life. Thanks Mike.
•The Strongest: Don B. from Washington can lift two 90 pound bales of alfalfa hay, one in each
hand. Don and His wife farmed four hundred acres of Alfalfa,,, just the two of them.I’m sure
gald Don’s a good friend of mine. I think we just may open a “Bail Bond Agency” together--I’ll run the office LOL !
Another interesting person that passed through here and stands out is Vince. We can
thank Vince and his lovely wife Nadine for the new bear ideas that we have in this newsletter
plus more to come. Vince brought his bear ideas into the shop one day and they were very cute
and the light bulb went off in my little head. Over the past years we have seen our Bear Design
I-42 modified into different themes but Vince went one further. They did a whole series of Bear
Characters using different occupations and sports. These were so neat that we got their permission to reproduce them and have a partnership between Vince and Judy to offer them to you.
Judy has gone further and did many more bears which popped into her mind. Stay tuned
for more bears to come in the future. I guess there will be one for just about everyone, grandparents can give them to their grandchildren etc..
Believe this or not....Vince is a genuine Chemist in Texas. I am trying to have him formulate
a powder that we can sprinkle onto a board and the parts will be cut out the next morning. I think
he’ll be working on that one for a while. Of all things.....Vince and Nadine run “marathons”...
the kind you actually run 26 miles in. After class one day Vince actually asked me to go running
with him. “OH Dang” I said....I can’t go tonight, as I pulled up on my pants at my belt line,
because I got to clean the shop. But thank you any way. Little did he know I can’t even drive
26 miles without stopping for a nap. I guess I just let the cat out of the bag. Oh well ! LOL !
Thanks Vince and Nadine or the bear ideas and letting us use your ideas.
We would also like to announce that we have a volunteer writer for our next issue. We
will keep him as a “Mystery” writer for now. He will introduce himself in the next newsletter.

About the New Patterns
“Girl Scarecrow” (I-233) The scarecrow was looking a
little lonesome on the wall of our studio. Projects like this are
fun for me to make. There are basically no rules you have to
follow, compared to shaping something realistic. I used some
spalted hackberry for the straw portions and a wood burner
to add a stitch-like detail around the patches.
“Small Christmas Ornaments” (I-234) These ornaments
are great for using up all those scraps of wood stored around
your workshop. There are ten ornamets averaging around 13
pieces each. Each is around five inches tall. At this size half
inch thick wood would give them plenty of dimension. There
is a set of bells, toy soldier, snowboy, rocking horse, angel,
donkey, moose, bear, cat, and a dog ornament.
“Wine Still Life” (I-235) This has been requested off and
on throughout the years. It’s the classic wine bottle, glass with
grapes and leaves. The grapes are the only tedious parts on
this project. I used a sanding shim to sand the bottle and the
glass to keep the contour consistant. This is a great piece to
use some purple heart on.
“Goldfish Bowl” (I-236) These are the easiest type of
goldfish to have around. For those of you using the exotic
woods this project is right up your alley. I used a sanding shim
to make the bowl background the same contour.
“Blue Jays” (I-237) To simplify this pattern the reflection in the bird bath can be eliminated. If you decide to do
this you may need to use a wood burner if you want to
have the ripples. Lately we have been hearing about lots
of people using blue pine for a blueish tint. It is actually
more gray however it would be a little closer to the color
of the blue jay.
“Country Scene” (I-238) We have received may requests for “frameable” pieces that are of a more serious
nature. If you have some wood that is lighter on one side
and darker on the other it will works great for the hills. If
you put the lighter section on the hill tops the project will
look more dimensional than it is.
“Bears Two” (I-239) These were inspired by Vince
Lewis. He gave me a Texas Bear when he came to class
(that’s a way to become the teachers pet). We thought it
was such a great idea that we wanted to make them available to everyone. This set is from the ideas he came up
with. There is a Karate, Tex (or cowboy), and a graduate
bear. The graduate bear has a complete set of numbers to
modify the year. These smaller projects are a great way to
use up those little scraps of wood and a great gift idea.

Our Cougar Club
TIP of the day!
I received an Email from a long time Intarsia buff, Ron G. from
Manitowoc, WI giving me a #1 tip. Try using your abrasive
cleaning stick to clean the strip of sand paper on the Intarsia
Detail sander. Actually we do that here and have done it for quite
some time. I guess I just never thought about telling everyone
about it because I just figured everyone already did it. Thanks
to Ron.....here it is !

A Very Sad Day in Intarsia Country
Mrs.Hendry’s.2005 Kindergarten.Class
You have heard the old saying
“teach them while they are young?”
That’s exactly what Stephie Hendry is doing with her
kindergarten class on the east coast of Florida. Stephie emailed
me over a year ago and told me what she was doing and I
about fell off my chair. What a fun thing to do. The school’s
mascot is the Cougar so Stephie bought the pattern and sawed
the parts and took them to school for her class to work on.
Stephie taught the class the finer points of sanding and shaping
the parts and how to put them all together on the pattern to
form a Cougar. She explained how the whole process worked
and they just went to it. When the cougar was complete the
kids presented it to the school. They sent us a copy of the book
they put together “A book on how to do Intarsia”
A quote from Stephie’s letter is very heart warming.
“I truly believe that all children are gifted. It is my challenge
to find the area they are gifted in. I am forever thankful to my
fifth grade teacher who encouraged my love of art and was
able to over look my horrible spelling.”
As you can see from the photos the class had a wonderful time and even learned a great deal while having fun.
We are so proud of the class we would like to say hello and
give them a ”Job Well Done”!
Stephie is working on another project for this years
class but she hasn’t said which one just yet. Personally I think
they could handle the African Adventure.
To Stephie goes our very special thank you for going above
and beyond the call of duty. What a nice thing to do.
I have no idea how to say this and I don’t think
there is a good way, especially for Judy and I.
Many of you have called to place an order or had
questions and no doubt talked to a lady named Ester. She was our right hand person around here.
She ran the front office, processed the orders,
took care of school bookings, and everything else
you could think of. She was really what used to be called
a “Girl Friday”. She was friendly to everyone, always had
a smile, and was very kind. I just really can’t say enough
about her. She made her famous banana pudding for the
class lunch on Fridays.
We are very sad to say that Ester is no longer with
us here in the studio or on this earth. She is a very fond
memory. On May 16th 2006 her life was taken by her
husband and then he took his own life. Some things just
don’t make sense and never will. Another very sad part of
this is that Ester has a young son named Keith, and now
he is without a mother and father. Trust me when I say
that Keith is a fine young man and we can only wish him
the very best in his lifetime.
I guess Ester was the classic case of a battered
wife because she always came to work with a smile and
never complained about anything.
I know those of you that got to know her are shocked, and
I am sorry to bring this kind of news.
If you would like to make a contribution to a
cause, perhaps a small donation to a battered woman’s
shelter in your area would help someone in the same situation. We are so sad. We miss you Ester.

Santa Bear Instructions
Make at least 5 copies of the pattern. Cut up each section that has a different color and grain direction. Leave at least a 1/8”
border around each pattern piece. Glue the pattern pieces on the appropriate color of wood. Cut the parts, cut on the center of
the line. Use a larger blade (like a #5 for cutting around the parts) if you need to part any (like face parts 23, 29, and 27) use a
smaller blade to make the inside cuts. After all the parts are cut out assemble the project and check for fit. If all fits, remove the
paper and number the back side of each part. Sand what would be the background pieces first, like the MD hat #33, MD jacket
#’s 3, 15, 17, 21. After sanding put the parts back and mark adjoining un-sanded parts. Work your way up to the thicker parts,
like the mouth area LT #’s 24, and 26. The last part to sand will be the D #5 nose.
After all the parts are sanded hand sand with the grain removing any deep scratches. Dust the parts off well, we use compressed
air to blow the parts off. Apply at least three coats of finish. Allow plenty of time to dry between coats. Trace around the project
on white paper to make a pattern for the backing. Use spray adhesive to apply the backing pattern to 1/4” or 1/8” plywood or
masonite. Glue the parts onto the backing.

O ur new Diamond Wheel Dresser id # WD at $14.95, has been a huge success. The WD is a coarse grit
dresser for getting the pointed shape in the wheel but is very coarse for regular dressing when it gets a little dull.
We added a “Fine” grit dresser which does a super job of touching up the Wonder Wheel when it needs it. The new
#FWD ID number will be “FWD” and will be the same price of $14.95 each. Try using these babies on a regular grinding
$14.95ea. wheel as well. Be sure to wear eye protection when using this product.

We hate to say it but here we go again. We have held
off as long as we can and this is no thrill for me, but we have
to do what we have to do. I’m not going to bore you with the
details but I would like to give you just one example of what
is going on. Old Master’s Gel has had many price increases
for us over the past two to three years and we have held steady
on our pricing. The Old Masters gel is a petroleum product
and we all know what oil prices have done and the cost of
steel was another cause for a price increase.
The following is a list of the items that will increase in
price.
Old Master’s gel is now $12.00 per pint, plus our regular
shipping charges.
Item # IT-1 “Intarsia Detail Sanders” will now be $21.95 per
set of two and $12.00 each in singles.
“The Intarsia Experience” will increase to $450.00 .
These price increases will go into effect when this newsletter
is mailed. Shipping will remain the same for now.

Flex Drum Sander • Get inflatable sander results.
This soft drum sander will help you attain the soft contours on your Intarsia projects.
This specially designed unit clamps to your 2000 (or 1725) R.P.M motor. Designed to
fit 5/8” motor shaft it also comes with a reducer bushing to fit 1/2” motor shafts. The flex
sander is approximately 2 1/2” in diameter x 7” in length. Just push the pad and sleeve
onto the arbor and it stays put on it’s own (there are two abrasive strips on the arbor to help).

the “Intarsia Experience” 2007 Class Information
The classes are held in our Studio/Woodshop located in Seymour, TN (note map on page 14). You will take home a project
that is completely shaped/sanded and a backing cut out for it. We do not put a finish on it (takes too long to dry).
BEGINNER Class: Will cover basic skills required to get you started on the right foot with Intarsia. You should have some skill using
a scroll saw. If not, we suggest you take a scroll saw course or at least practice on your scroll saw before attending the class. We will
cover each step, using an easier pattern to help you have a good understanding of this technique. This is beginning Intarsia, if you have
not made many or any projects this is a class for you.
INTERMEDIATE Class: Will move quickly through the wood selection and layout. We will work on improving your scroll sawing,
and then spend a majority of the time on shaping and adding texture to your project. You should have made 8 to 10 Intarsia projects
before this class. If not, we suggest you make more projects before attending the class, or take the beginner class first.
ADVANCED Class: You must have taken an Intermediate class before you can take the Advanced Class. When we started the classes,
we had no idea that we would have so many students take multiple classes. Some have taken three and four classes and one has even taken
five classes - that’s Jim in Glendale AZ. In this class we will “shake hands and come out doing Intarsia”. There will be no Introduction
to Intarsia, no long talk about Wood Selection, no Wood Drying, and NO Scroll Saw instruction (I know that will make you happy). In
Addition to that, there will be no “Applying” Finish portion. We will just get right with it ! We should be finished scrolling by 3 or 4
PM the first day (I will be on hand to answer any questions) then you can spend bunches of time shaping with Judy. The project will be
something that Judy has designed just for the class.
TUITION: $450.00 Three Day Class: All classes will be held from Wednesday through Friday. This will be a “hands on” class. All
classes will begin at 9:00 AM and end at 5 PM with a 1 hour lunch break, we will provide all lunches. Friday you will get to experience
Jerry’s authentic Texas Bar-B-Que which has quite a following on its’ own. We will also provide refreshments during the day (sodas
and coffee).
CANCELLATION: There is a $35.00 cancellation fee. Please notify us at least 2 weeks before the class and we will refund your
$65.00 of the $100.00 deposit. If cancellation notification is received less than 2 weeks prior to class date the deposit will not be
refunded.
REGISTRATION: You may register by calling 800-316-9010. Classes will require a $100.00 deposit with your registration, the remainder of the tuition is due prior to the first day of the class.

Our Showroom Hours: We are open 10:00 am to 4:30 pm Monday thru Friday. We take about an hour lunch break around
noon. We are closed on Saturday and Sunday. Our Showroom Will Be Closed From: Mid November to the middle of

How To Find Us: From Interstate 40 (which runs from Knoxville to Ashville, NC) take exit # 407 (Pigeon Forge/Gatlinburg) head south on highway 66. Sevierville will be the first city you
come to (about 7 or 8 mi. from rt. 40). Turn right on Main Street in
Sevierville ( this is also Rt. 441 / 411 / Chapman Highway).
After turning right go about a half mile and you will see a
Hardee’s Restaurant on your right. From Hardee’s go 5.8
miles to Zion Hill Road. Turn right on Zion Hill Road,
go .4 (4/10) mile & turn left just past the bridge (there are
two bridges on Zion Hill, turn past the second one) and go
another .2 (2/10) mile to Long Branch Road, turn left on
Long Branch and go .4 (4/10) mile to Heather Rd. and
turn right, go about .5 (5/10) mile on Heather and our
drive way will be on the right (2620 Heather Rd.), and
go straight up to the top. About Zion Hill Road: There
are 3 Zion roads all in a row. Before you get to Zion Hill Rd. you will pass Zion Church Rd., and
the next road after Zion Hill is Old Zion Hill Rd. The other Zion roads will take you to the first left
turn at the bridge mentioned above, so you could proceed from there. For best results turn right on
Zion Hill Rd.
U.S. Shipping Details
Pattern orders are rolled in mailing tubes to prevent folds and are shipped by U.S. Mail. The price for pattern shipping is $6.00 per
order - regardless of the amount of patterns ordered. Orders are normally shipped the same or next day after we receive them. U.S.
Mail takes anywhere from 2 to 11 working days, depending on your location.
Hardware, Books, and Videos, $6.00 shipping charge, regardless of quantity (ie. order 2 books, one video and pay only $6.00
shipping). When ordering only one can of Old Masters gel it will come U.S. Mail with a $6.00 shpg. charge, two or more cans it will be
shipped via UPS with a $8.00 shpg. charge. Depending on the quantity of any of these items ordered, they will be shipped either U.P.S.
or U.S. Mail.
If ordering both patterns and hardware items, there will be a multiple shipping charge of $9.00. The $9.00 shipping is for all pattern
orders with any hardware, books, or videos. They will be shipped in one box, depending on weight it will be shipped U.P.S. or U.S.
Mail. Poster/Pattern size patterns with hardware, books or videos will be shipped in two parts. There will be a total of $12.00 shipping ($6.00 for each part). If ordering large amounts of pattern and/or hardware items please call for shipping prices.

The pattern printed with red ink makes it much easier when you
are cutting out the parts. You can see exactly where your blade is.
Patterns with black lines are a little harder because the blade gets
lost in the black line. If you can find a color copier to make your
copies it will make the sawing easier.
