1. Technology and Innovation
The Belgian Power Transmission Engineering industry can be proud of a long tradition.
One of the milestones in its successful history is the patent David Hansen filed in 1950
for standardising gear units. This standardisation program has now become widely
adopted and is acknowledged as a standard. Belgium has also played a key role in
promoting international cooperation, as it gave a powerful impetus to the process
of founding Eurotrans, the European Committee of Associations of Manufacturers of
Gears and Transmission Parts.
Although it is an old industry, the mechanical transmission profession is characterized
by a very high degree of technical sophistication and major capital investments.
The high level of technical expertise and the multicultural skills of Belgian companies
form the basis of their success on international markets, as is underscored by the fact
that exports account for a very high percentage of their business (about 90%). The
high labour costs are offset by intense automation and the high education level of
the employees.
Although the number of power transmission element manufacturers has declined
over the years, the overall turnover has clearly increased. Belgian manufacturers
have all focused on niche markets where they are recognized as leading players on
the global stage. The main focus of our members is on the automotive & truck industry,
agricultural machinery, civil engineering machinery, the rail and air industries, wind
energy and industrial applications. Some members produce only for internal use (i.e.
parts to be assembled in their products).
The 30 Agoria members active in Power Transmission Engineering will achieve a
consolidated turnover of about 2.125 million EUR in 2007, with a total labour force
of roughly 5.330.
The keywords for ensuring a successful future for the Power Transmission Engineering
sector in Belgium are technology and innovation for both products and processes.
Recruiting highly skilled employees is becoming a challenge. Power Transmission
Engineering knowledge is slipping away at all educational levels. It is of vital
importance to keep up to date with technological and market developments
and we have the Agoria network to thank for helping to take the chore out of this
task. By initiating and participating EU research projects, Agoria maintains a good
relationship with internationally recognised competence centres.

2. The Belgian Power Transmission Engineering Industry
The Belgian Power Transmission Engineering Industry is characterized by highly
specialized companies focusing on niche markets where those companies
are recognized as leading players on the global stage. And, they have strong
commitments to stay there. The main focus of the companies is on the automotive
& truck industry, agricultural machinery, civil engineering machinery, the rail and air
industries, wind energy, industrial applications and repair and maintenance.
The innovative dynamics of the Belgian gear industry is illustrated by the topics of the
national members meetings. These cover:

Future trends in power transmission design: efficiency improvements (minimum
friction and power loss), new surface enhancement technologies

Production technology: gear production with minimal material and energy
In order to keep the members updated on research results, Agoria is actively
participating in the Collective EU research project X-Gear “Development of Gear
Drive-Trains Based on New Materials and Novel Gear Systems” www.x-gear.org
Research topics are:

advanced sintered steels and nanopowder coatings

Application of new surface treatments: deposition of nanostructured coatings
like diamond-like carbon and new processes like flame spraying, laser shock

In 2007, Agoria organised for its members a “Gear Technology Training” covering the
whole spectrum of gear technology related subjects:

Gear Design: geometry and specifications, CAD-programmes, calculation,
selection and rating of bearings

Gear production: hobbing, surface hardening techniques (heat treatment),
finishing (grinding)
-
Quality control: measurement, noise & vibration
-
Gear operation: tribology, lubrication, maintenance, monitoring, noise &
vibration
41 training days were organised with in total about 700 trainee days delivered. This
shows very clearly that our members are heavily investing in education to stay at
the world top. The gear technology training program will be continued during the
coming years.
Agoria supports her members in lobbying and applying European legislation.
Recently, a workshop about REACH (Registration, Evaluation, Authorisation and
restriction of Chemicals) was organised bringing together users and suppliers of gear
lubrication and quenching oils. The workshop improved the mutual understanding
and made obvious the expectations of users and suppliers.

Since a lot of the Agoria members produce for internal use only, it is very difficult to
estimate the importance of the sector in terms of employment and turnover. Companies
like Atlas Copco, Caterpillar, CNH and Picanol do produce a lot of power transmission
elements, but as these parts are assembled in their end products, they never appear in
any statistics. An inquiry covering also companies producing for internal use only and
including automotive applications reveals the following figures.
This shows a steady rise in both employment and turnover, thanks in particular to
Hansen Transmissions International’s new plant in Lommel.

3. Trends in Power Transmission Engineering
Much higher performance, environmental friendliness and energy efficiency
During the past century, the performance of transmissions increased more than fivefold. To transfer the same power, a state of the art gear unit is 5 times smaller and
thus 5 times lighter than a comparable one built just before the Second World War.
At the same time, their operational lifetime has increased three-fold. The principal
‘Drivers’ for continued gear development are the requirement for: Higher Torque
and Power Density (smaller size, lower weight), Increased Life and Reliability and
Lower Manufacturing and Through Life Costs. However, recently, an additional focus
has been put on energy efficiency (low loss gears) and environmental friendliness (oil
free). Major factors driving these developments are:
Design
-
Gears are now designed to have the optimum profile and contact pattern under
load. Several highly sophisticated calculation programs have been developed
for this purpose and are still under development.
-
The rigidity of the gearbox plays an important role as regards the load profile of the
gear tooth and the generated noise and vibration levels. Here, too, new designs
and finite element calculation programs have led to tremendous improvements.
Even some patents are filed on the design of rigid gearboxes.
-
Optimisation and simulation focuses more and more on the whole drive train
including, gearbox, shafts, bearings, gears and gear micro geometry and no
longer on the optimisation of components.
Manufacturing
-
Thanks to modern machines and measuring equipment, the geometrical
accuracy has considerably improved. The optimum tooth profile can now be
manufactured more accurately than ever before. Especially in gear grinding,
great progress has been made. At the same time, the gear manufacturing
process as a whole has become more efficient and cost effective.
-
Still, there is a continued search for advanced production methods requiring less
energy and less material. Research is being conducted on how the net forging
process can deliver stronger gears by orientating the metal grains and lower
production costs at the same time. The aim is to forge near net spur and helical
gears with the bare minimum of machining being required.

Oil free
The challenges for an oil free operation are:
-
The development of low loss gears: power loss is responsible for the heating in the
gearbox and without a liquid lubricant, heat transfer is limited. Thus the power loss
must be minimised.
-
Metal-metal contact leads to wear and pitting. This must be avoided with
coatings for dry lubrication.
-
Alternative cooling methods must be investigated: environmental friendly water
based coolants.
Condition monitoring
Condition monitoring offers the following two advantages: less disruption to
production as a result of machinery stopping unexpectedly and less halts for periodic
maintenance. Condition monitoring systems can be categorized as diagnosis
systems, on the one hand, and prognosis systems, on the other. Diagnosis systems
aim at detecting malfunctioning, whereas prognosis systems indicate the time
remaining before the failure of a component. Some manufacturers already offer
systems supporting condition-based maintenance.
Condition monitoring means that a number of parameters are periodically
measured: temperature, speed, bearing frequency, shaft alignment, vibrations,
noise, oil condition,... A high temperature could be an indication of lubrication
problems or a bearing problem. Vibrations indicate unbalances, alignment errors
and bearing problems. The presence of particles in the oil could indicate excessive
wear. The particles may be measured by magnetic or electric sensors. 3D optical
measurement systems for this application are being developed.
Current research topics
Energy efficiency – low loss gears
Energy efficiency starts with an analysis of minimum friction in transmissions and
gears. With special gear geometry, optimised choice of bearings and a low friction
lubricant minimum power loss is possible. There is a high potential in mesh power loss
reduction and a medium potential in bearing power loss reduction as bearing losses
are subordinate to losses in gears. Special lubricants perform significantly better than
non additived mineral oils. The immersion depth of the gears in the oil plays also an
important role.
Regarding the gear mesh, studies revealed the influence of the transverse contact
ratio, the module, the pressure angle and the helix angle on the power loss. By
concentrating the gear contact near the pitch point, decreasing the module,
increasing the transverse pressure angle, applying helical gears and at the same
time increasing the face width, a considerable power loss reduction can be
obtained (low loss gear geometry). Compared with standard gear geometry, power
loss reductions range from 74% for slow turning gears (0,5m/s) to 32% for fast turning
gears (20 m/s). This means that on average, the efficiency of a gear pair raises from
99% to 99,5%.

Load dependent gear losses
Noise excitation
Mechanical transmissions, by their very nature, are likely to generate noise and
vibrations. Mathematical modelling demonstrated that by adding micro geometry
features, a reduction of noise and vibrations is obtained. However, be very careful
that the actual modification matches the required modification. If not, the result
might be a worse noise performance. Be aware that noise optimised corrections
are different from load capacity optimised corrections. Other elements like a good
design, a well controlled macro geometry manufacturing process and a rigid system
will also contribute substantially.

Surface enhancement
In order to enhance the performance (load carrying capacity and life time) of
gears and to reduce friction, several surface enhancement techniques are under
investigation.
- Ceramic Coatings at dry lubrication
Bulk ceramics show a high friction, are very costly to apply and react brittle to
bending.
Amorphous PVD carbon coatings show a high potential for dry running.
Thermal spray coatings show potential for further investigations.
- Ceramic Coatings with lubrication
Ceramic coatings considerably improve the life time performance and have a
positive influence on the gear friction. However, a crack in the brittle coating
continues in the base material if the coating adhesion is very good. The crack
does not stop at the interface. Coated teeth have lower tooth foot strength.
Coated gears can reduce the oil doping.

- Solid Powder Lubricants
An evaluation of different powders showed that PTFE (polytetrafluorethylene)
micro powders have the highest potential. With optimised swirling (for continuous
renewal of the lubricating film), the same friction properties as oil can be
achieved. However, heat removal is low and attention should be paid to gear
temperature increases. When the temperature raise is under control, long term
application is possible. But, the use of PTFE in mechanical applications is fazing
out due to its environmental properties.
- Phase Transition Lubrication
Lubrication by phase transition is a new concept. The coating material is melted
under local conditions. The liquid phase provides a protecting film with low
friction properties. After the contact, the coating material becomes solid again
and stays on surface. The process is comparable to ice skating. Ice is melting to
water for lubrication and then frozen again. Different varnishes (with graphite,
MoS2, PTFE) showed slight improvement at dry lubrication. But the regeneration
of the protecting films was hardly found.
- Superfinishing
Optimised surface texture and surface enhancement leads to improved gear
friction and load carrying capacity. The life time increases considerably due to
the absence of crack initiation.

Laser Shock Peening employs high-energy laser pulses from a solid-state laser to
create intense shock waves in a material. The plastic deformation caused by the
shock wave gives rise to compressive residual stresses making the material more
resistant to fatigue and stress corrosion cracking.
Numerical simulation of the deformation due to heat treatment
It is very important to predict the behaviour of the gear during the entire heat
treatment process, as geometrical corrections on the hardened gear are difficult
and costly. Correction after heat treatment is sometimes impossible (irretrievable out
of tolerance) thereby leading to waste. The aim of the simulation is to understand the
phenomenon qualitatively and quantitatively in order to correct the gear geometry
in the soft state during the machining operations preceding heat treatment and to
obtain a stable process with few distortion.
This numerical simulation requires the modelling of:
-
Phase transformation kinetics of the austenite into ferrite, pearlite, bainite and
martensite;
-
Thermo mechanical behaviour of the material by thermo-elasto-viscoplastic
laws including the effects of the phase transformations (volume changes and
transformation plasticity, microstructure dependent mechanical properties,
hardening behaviour …);

Effects of carbon content gradients;
-
Prediction of the heat transfer between the solid and the quenching medium;
-
Effects of macro segregations on distortions.

Especially the heat transfer mechanism during quenching needs further investigation.

New materials
-
New direct hardening and air quenching steels
These steels are developed to achieve the same surface hardness as
conventional carburising steel but without the cost and the environmental impact
of thermochemical processes such as carburising and nitriding.
The basic cost of these steels is 20-35 % greater than conventional carburising
steels but processing benefits are expected to lead to overall cost reductions:
-
Elimination of carburising through direct hardening in air results in environmental
benefits (less energy consumption for heat treatment, no quench oils and less
solvent washes);
-
Reduced distortion leading to less grinding allowance and reduced grinding
costs;
-
High flexibility for easy, low cost, in-line, in-house processing resulting in very
fast turn-around times.
-
Advanced Sintered steels
New materials suitable for powder forging are available with greater hardenability,
cleanliness, and reduced oxygen content than at any time in the last three
decades. Powder forging is becoming a process of choice for highly stressed
precission products for high volume applications. The cost of basic powder alloys
are up to 50% greater than the cost of conventional forgings but for high volume
production overall production savings of 15-20% can be obtained.

The potential of low loss plastic gears is established in less demanding applications.
Fibre reinforced plastics gears are entering the scene for activities up to and
including light automotive applications.
As a result of the aforementioned developments and the ongoing research, the
Power Transmission Engineering Industry can look forward to a challenging yet
promising future.

The most important activity in the Antwerp plant is the manufacturing of tractor power trains, consisting of the gear box, rear axle,
hydraulic lift system and all mechanical and hydraulic controls of
the tractor. Variety and complexity are huge since each power
train is unique and built according to the customer’s requirements.
After completing the assembly, these power trains are fully tested
on CNC test benches. Afterwards these components are delivered
to sister plants in Basildon (UK) and Sankt Valentin (Austria) where
they are further assembled to finished tractors.
Besides these power trains, the Antwerp plant manufactures gears,
shafts, bevel gears and hydraulic housings for other CNH plants in
