The Blem Sale is com- Got Brakes? . . . Before you start buying anything, you should consider a couple of options. For instance, if you want to go with 2” dropped spindles or a non-power brake master cylinder you should make that call now to avoid future work and cost. The reason I bring this up is because these parts will not interchange with your stock spindle disc brake set up. If you put this kit on using stock spindles and later decide to lower the car with dropped spindles, then you would have to buy the whole rotor and caliper kit again because they differ for the different applications. As for the master cylinder, if you decide to put on a non-power master cylinder and decide to go with power later, you can not just buy the power booster. You would then have to buy the whole assembly. So, just be sure of which way you want to go, to avoid more costs later. The different sizes in power brake boosters are 7”, 8”, and 9”. The bigger the booster the better stopping power you have, but the less room you have for valve cover clearance or other accessories you are running. Because of this, the 7” booster is quite popular with people with big-blocks and/or trying to run a lot of accessories. You can call our tech line if you have more questions about what to choose and why. A front disc brake conversion is definitely some of the best money you can spend on your classic Chevrolet. Nothing will give you a safer feeling than confidence in your braking system. • Blem Sale • Installation Article • Part Specials Learn to install a DISC BRake Conversion Kit On this go around, we will be installing a set of front disc brakes on stock spindles using an 8” power brake booster. In this issue: TOOLS: • Floor jack, jack stands, wheel lug wrench (most of the time it’s a 3/4” socket) • Brake and fuel line wrenches: 3/8”, 7/16”, 1/2”, & 9/16” • Wrenches: 3/8”, 7/16”, 1/2”,9/16”,5/8” & 10mm • Allen wrench: 3/8” • Drip pan for old brake fluid • Sockets 3/8” drive: 9/16”, 5/8”, 11/16” & 15/16” • Socket 1/2” drive: 1” with breaker bar • Adjustable pliers • Brake shoe and spring removal tool • Ball peen hammer: medium • Screw driver: medium • Drill • Center punch • 3/8” drill bit • Tape measure • Blue lock-tight thread locker • Wheel bearing grease DISASSEMBLY 1.) Position your floor jack under the front cross member and lift the car. Put the jack stands under the frame rails and lower the car down so that the frame rails are just sitting on top of the stands. I always leave the floor jack under the car to provide that extra support. 2.) Remove the front tires with your lug wrench. 3.) Remove the brake drums by hand. You might have to loosen the brake shoes a little if the drums are stuck. 4.) Remove the front bearing dust cover with Danchuk . . . “There’s No Comparison” From the General Manager Yes, you read it right, The Blem Sale is here again. I never know whether to be excited or scared this time of year. Every year it seems that I get a rash of letters and e-mails thanking us for passing on huge savings for slightly blemished parts, making me feel like we did our customers a huge favor. And then the letters and e-mails start flying in from other customers that did everything in their power to get a particular blemished part that they really needed, but we were already sold out. It’s the latter that makes me wish we had more blemished parts, but that doesn’t make any sense, does it? We do everything in our power to manufacture the highest quality parts possible for your classic Chevys, and only occasionally make mistakes. It’s when we make those mistakes that we have blemished parts to offer. I truly do apologize that the quantities of Blems aren’t as high as needed to satisfy everyone that wants one, but that just means we have more first quality parts on the shelf. Please don’t think this newsletter is just about the Blems though. Starting on this page, we had one of our best “Tech” guys do an installation article on the front disc brake conversion kit. On pages 4-7 we have many parts on special, some of which are our Shop, Assembly and Accessory Manuals. If you’re restoring a 1955-57 Chevy you can’t be without one of these manuals. I hope you enjoy this issue of the Danchuk Update and thank you very much for your continued support and love for these cars. Happy Restoring, Steve Brown General Manager 1 Installation Article Step By Step Instructions for installing a Front Disc brake conversion kit your adjustable pliers. Now remove the cotter pin, spindle nut and washer and pull the wheel hub off with the bearings. You should have just the spindle showing now. 5.) With your brake shoe/spring removal tool, remove all brake components so that you just have the wheel cylinder remaining. 6.) Undo your steel brake line with your 3/8” line wrench and hold your rubber brake hose with your 5/8” wrench and loosen the steel line from the rubber hose. Remove the c-clip that holds the hose to the frame bracket. 7.) Take your 1” socket and breaker bar and remove the upper anchor pin that is holding your wheel cylinder to the spindle. NOTE: These can be very stubborn, be careful you don’t damage them or yourself. 8.) Remove the four bolts holding the backing plate to the spindle using a 1/2” socket and wrench to hold the nuts on the back side for the upper holes and for the lower holes, use your 5/8” socket and wrench. Before you start the lower bolts, you may have cotter pins in the castle nuts, so you need to remove them. The lower bolts do hold your steering arms to the spindle also and that is why you have cotter pins on these nuts. Do all these steps for both sides and set all parts aside for you will not need them at all. ASSEMBLY 1.) Take your Danchuk #797 disc brake brackets and hardware and lay them on a table. The instructions will be provided with this kit for added ease of installment. The brackets are marked L and R. Remember the L is the driver side and the R is the passenger side. These brackets mount on the rear side of the spindle. 2.) Install the lower part of the bracket in between the steering arm and the spindle. Install your 7/16” x 2” bolt and nut. Leave loose. Install new upper anchor bolt 5/8” x 1” and use a little blue thread lock-tight on this bolt to keep it secure. Leave loose for just a little bit. Now install the other bolt 7/16” x 2” into the front hole of the steering arm. Use the 3/8” spacer from the disc bracket. Now tighten up all bolts and repeat for the other side. 3.) Now, take your rotors and wheel bearings and pack your bearings with grease. Install the large wheel bearing on the back side of the rotor and take your grease seal and lightly tap that seal in with your ball peen hammer. Tap the seal in so it is level with the top edge of the rotor. Take a little bit of grease and lube up that seal you just put in. 4.) Take your rotors and install them onto your spindle. Install the small wheel bearing into the rotor after it is put on the spindle. Take your washer and spindle nut and apply them to the spindle also. Finger tighten for right now and do this for both with your adjustable pliers. You must be careful not to tighten these too much when doing this. Now, while spinning the rotor, tighten and loosen the nut. Do this several times to let the grease set into place and the “Cool Customer Cars” We enjoy watching the transformation from rust bucket to work of art that many 5-6-7’s undergo. For the final tighten, just snug it up lightly, enough so that all the play in the bearings are gone. Rotors should not move up or down or side to side. DO NOT OVER TIGHTEN. Line up the cotter pin hole to the nut and install the cotter pin. 5.) Now install the grease dust caps. These are very hard to put on, so I have found that if you take a round tube or anything round with a 1” I.D. you will be able to tap it on without damaging it. 6.) Prepare the calipers by installing the rubber hoses, copper washers and brake line bolt. Also tighten the bleeder screws. Calipers are marked Left and Right. Make sure you put them on the correct side so that the bleeder screw is at the top. If your caliper is flipped over and the bleeder is at the bottom, you will not be able to bleed the brakes. Use your 10mm wrench to tighten the hoses to the calipers. 7.) Take off the allen head bolts from the calipers. Install the calipers to the disc brake bracket on the car. Take your allen head bolts and install them from the back side of the caliper so the threaded part threads into the bracket. Tighten them up with a 3/8”allen wrench. POWER BRAKE ASSEMBLY 1.) Remove your old master cylinder first by removing the clevis pin that is located on the brake pedal underneath the dashboard. If you have the old power Treadle-Vac system on your car and you want to get rid of it, it’s easy. Just remove all the bell crank and brackets from underneath the dash so that you have just the brake pedal left sitting there. Now remove the big bracket on the firewall that was holding the Treadle-Vac in place. You should have just four studs sticking out on the firewall for your new unit to be bolted on to. 2.) Remove all the front brake lines and brass junction blocks from the car. If you are using a different system other than the power unit, you might have to use your existing lines or you can make some up yourself. We only sell the prebent lines for the new power booster brake assembly. We don’t have any made up for the non-power dual unit. Leave the rear brake line on because you will be using that portion of the brake line, or if you are going to replace all the lines, it does come with the brake line kit. 3.) Now take your tape measure and measure a hole down that is 1” lower from the center of the existing hole on your brake pedal assembly. Center punch your mark and drill a 3/8” hole. This new hole gives your new brake unit better travel with less binding. 4.) Take your new brake unit and assemble your proportioning valve and lines to it. The wire on the valve is a warning indicator that you should hook up to an indicator light and this just tells you if you have lost or are losing any pressure in your system. This will hook up to any two wire light socket. Power lead to accessory terminal and other to warning light wire. 5.) Take your pre-bent brake line kit and install the two front lines going across your front cross member. You can use your existing clips or use the ones provided. On the passenger side, hook up the rear brake line Danchuk . . . “There’s No Comparison” using the union that is provided with this line kit. The other line hooks up the rubber brake hose going to the passenger side caliper. Take the third small line and hook it up to the driver side rubber hose. Now you should have three lines waiting to be installed onto your new brake unit. 6.) Install your new power brake unit to the firewall using the fine threaded nuts and washers provided. Tighten them with your 9/16” wrench. 7.) Now go inside the car and adjust the push rod from the brake unit so that there is no play between the rod and the master cylinder. You want the brakes to start working as soon as you push the pedal. When you get the car completed, you may have to adjust it more if you don’t want it close to the floor. Now assemble to the brake pedal using the bolt and nuts with washers provided. Tighten with your 9/16” socket and wrench. 8.) Pour some Dot 3 brake fluid in your master cylinder if you have not already bled the master cylinder. Bleed the master cylinder before you hook up the brake lines to the proportioning valve. You can do this with the self-bleeder kit provided or I just simply pour some fluid into the master and just let it gravity bleed itself. When the fluid starts to drip out, then I install the lines to the valve and we are ready to bleed the system. 9.) To bleed the brake line system, you can use a self-bleeder, you can use a jar with fluid in it and bleed the brakes yourself, or you can use two people and do it the traditional way. One pumps inside and the other bleeds from the bleeder screws. Always start with the driver side rear brake first, then move to the passenger rear, then move to the front passenger, and last move to the front driver side. Always make sure you keep fluid in the master cylinder when bleeding. And for the last of the last, connect a vacuum hose to the power booster. Usually a port off the rear part of the intake manifold is good or on the back of the carb. 3 Brakes . . . . Be Your Own Tech Have the Answers at your Fingertips We don’t emphasize enough the importance of these manuals, and to be honest, I’m not sure the few short words I am about to say about them will do them justice. Just ask yourself these questions - if the guy on the assembly line in 1955 didn’t attempt his daily job without an assembly manual, what makes us think we should try it as a weekend hobby? Or, if the mechanic in 1958 referred to the Shop Manual on 4 a regular basis for assistance on a 1955, 56 or 57, what makes us think we know more than the professionals? The answer is this, after over 27 years in this business, we have learned that (more times than we would like to admit) it is necessary to refer to all of these manuals for guidance. Don’t cheat yourself out of a smooth, frustration free restoration by not purchasing these incredibly important and inexpensive manuals.
