Use an anti-static wrist strap (1) for this and connect this wrist strap to the frame (2). - Ensure that you work safely at all times. Avoid unsafe situations through ill-considered actions. 1 - Make sure that the power is disconnected from all the stairlift’s components. - Switch off the system with the On/Off switch. - Remove the main fuse. Fig. 1-1 2 Anti-static wrist strap - Remove the joystick(s) from the armrest control and the call and park units. You will then be certain that no-one can operate the stairlift. - When you disassemble the drive unit and/or the chair, place a piece of cardboard, or a wooden or plastic plate under the removed part to prevent staining and/or damaging the carpets or other surface. This will also prevent the parts being damaged. - Work in clean and dust-free surroundings. - Put all the disassembled parts neatly to one side with their associated mounting components so that you will be easily able to re-assemble them in the reverse order. CAUTION - Do not allow any parts to fall into the drive unit. This can cause cause damage and interfere with the operation of the overspeed governor. - If, despite precautions, a part does fall into the drive unit, ensure that you remove the part before you use the stairlift again. CAUTION After replacing a component always carry out a reset trip and a test trip! 3 www.ThyssenKruppAccessibility.nl Tab 07: Disassembly and assembly Flow2 stairlift 2007.03.07 Preparation 1.2 Removing/fitting covers When removing the covers, the position of the drive unit on the rail is not important. The drive unit has the following covers: - Two sliding enclosures (1) - Two carriage covers (2) - The cover over the suspension roller (3) - The top over (4) - A swivel cover (5) - Two frame covers (6) - The service cover (7). 4 5 3 6 2 7 1 Disassembly Fig. 1-2 Covers 1. Switch the stairlift off with the on/off switch. 2. Remove the service cover over the drive unit by grasping it at both sides and carefully lifting it off the drive unit. 3. Remove the top cover by pulling it carefully off the drive unit. 4. Remove the two batteries. 5. Remove the fuse holder (1) from the frame cover by clicking it free. Fig. 1-3 Removing the fuse holder Fig. 1-4 Removing the frame cover 6. Remove the two frame covers by removing the screws (3 screws per cover). 7. Press the catch on the rear side of the travelling gear cover with your finger and remove the cover. 8. Remove, if necessary, the sliding enclosure from the travelling gear cover by bending back the spring (9) behind the pins (8). Remove the suspension roller cover mounting bolt and remove the cover. Assembly Assembly of the covers is done in the reverse order. Pay attention to the following instructions: - Pay attention to the routing of the wiring, route this correctly as necessary. Fig. 1-7 Wiring route, right Fig. 1-8 Wiring route, left - Ensure that no cables are caught under the covers. - Ensure that the travelling gear cover rubber strips are properly fitted under the travelling gear rollers. www.ThyssenKruppAccessibility.nl 5 Tab 07: Disassembly and assembly Flow2 stairlift 2007.03.07 Preparation - Ensure that the frame covers are properly aligned with one another and that the pins of the one cover properly engage in the cutouts on the other cover. - Observe the polarity of the battery connections. 1.3 Removing/installing the batteries WARNING Be careful when removing/installing the batteries. Ensure that the positive terminals of the batteries do not touch the metal frame. This can create a short circuit and damage WARNING Take care not to trap the cable between the battery and the frame. Disassembly 1. Remove the service cover. See Section 1.2. 2. Remove the main fuse. 3. Take the batteries out of the housing one by one. Remove the connections by pressing lightly on the plug and then pulling it free. By pressing the plug you release the contact. Assembly Assembly of the batteries is done in the reverse order. Fig. 1-9 Removing the batteries 1.4 Running the drive unit on/off the rail The drive unit needs to be removed from the rail before carrying out repairs such as the replacement of the overspeed governor or the travelling gear. NOTE Remove the drive unit from the rail only when necessary. CAUTION Take ESD precautions! Use the anti-static wrist strap. 6 www.ThyssenKruppAccessibility.nl 2007.03.07 Flow2 stairlift Tab 07: Disassembly and assembly Preparation Running the chair unit off the rail 1. Move the stairlift to a horizontal landing. This is often the top charging contact. 2. Remove the service cover from the drive unit (see Section 1.2). 3. Remove the emergency end stop from the end of the rail. 4. Remove the chair from the drive unit. 5. Fit the carrying bracket on the drive unit. 6. Connect, if required, the Arrow armrest control to the service board. Fig. 1-10 Removing the emergency end stop Fig. 1-11 Arrow remote control 7. Switch the stairlift software to mode 3 with the mode switch on the service board. 8. Drive the drive unit carefully off the rail using the pushbuttons on the service board or by operating the Arrow remote control. CAUTION The drive unit weighs more than 30 kg. Ensure that you have a good hold on the drive unit and lift with your back straight. Ask for assistance as necessary. 9. Switch the stairlift off with the on/off switch. 10. Move the drive unit to a point where you have sufficient space to carry out the repairs. Riding the drive unit onto the rail Riding the drive unit onto the rail is done in the reverse order. For the points that require attention, see Tab 04 (install, adjust and release). CAUTION Because of its weight, riding the drive unit onto the rail is a difficult task. Fold up the armrests, seat and footrest. 2. Remove the cover over the chair base baseplate by pulling it free with both hands at the rear side. 3. Disassemble the chair base by unscrewing the 4 mounting bolts. Fig. 2-1 Removing the covers Fig. 2-2 Removing the chair base 4. Lift the chair base off the drive unit. 5. Carefully put the chair base on the floor. CAUTION Do not put the chair base straight onto the customer's carpet, but put something underneath. Pay attention to the position of the locating pin. Fig. 2-3 Locating pin 2.2 Armrest control NOTE The ‘empty’ unit in the other armrest can be installed/removed in the same way as the armrest control. Disassembly 1. Remove the joystick from the armrest control. 2. Use the pointed end of the joystick to lift the rear side of the battery cover. 3. Remove the battery cover and take the batteries out of the holder. 4. Press the armrest control to the rear and lift the two locking catches one by one using the joystick. 5. Remove the joystick from the armrest. Place the armrest control in the armrest. 2. Push the unit towards the front of the chair until the locking catches secure the unit. 3. Fit the batteries and the battery cover. 4. Insert the joystick into the armrest control. NOTE If you install a new armrest control, do not forget to register it. See Tab 04: Install, adjust and release. 2.3 Safety belt This procedure describes only the replacement of the extending part of the safety belt. To replace the fixed part, you can follow part of the same procedure. The mechanism for the fixed part is so simple that no extra explanation is necessary. NOTE The construction of the two armrests is identical. You can therefore switch the two parts (the fixed and the extending part) of the safety belt. Disassembly 1. Remove the cover at the rear of the armrest. Push the cover free by inserting a screwdriver in the hole underneath the armrest. 2. Lock the retraction mechanism (2) with a clip (1). In the picture a piece of copper wire is used. This will also work. 4. Loosen the bolt (3) that holds the mechanism one turn and remove the retraction mechanism from the armrest. CAUTION Do not completely unscrew the bolt because the head of the bolt can damage the armrest hinge. 5. Release the lower part of the mechanism (4) so that the belt is freed. 6. Pull the belt through the opening in the armrest. Assembly Assembly is done in the reverse order. 4 Fig. 2-8 Removing the safety belt 2.4 Armrest TIP You can replace a straight armrest with a curved armrest and vice versa. Disassembly 1. Remove the armrest control (or the ‘empty’ unit) from the armrest. See Section 2.2. 2. Remove the safety belt from the armrest. See Section 2.3. 3. Remove the armrest by loosening the mounting bolt. Pull the covering carefully out of the grooves in the underside of the seat or at the rear side of the backrest. 2. Push your hand between the covering and the frame to release the velcro. 3. Slide the covering off the seat or the backrest. Fig. 2-10 Removing the covering Fig. 2-11 Removing the covering Assembly 1. Place a sheet of paper over the velcro on the seat frame. 2. Pull the covering over the seat or over the backrest and correctly position the covering. 3. If the covering is in the right position, pull away the sheet of paper between the frame and the covering so that the velcro can hold the covering in place. 4. Fold the edges of the covering into the grooves in the underside of the seat or at the rear side of the backrest. 2.6 Rubber footrest covering Disassembly 1. Grasp the rubber covering at the footrest hinge point and lift it upwards from the underside of the footrest. 2. Slide the rubber covering off the footrest. Remove the seat covering. See Section 2.5. 2. Remove the seat cover plate. This is attached to the seat with spreader plugs and you can simply pull it free. 3. Remove the pin that attaches the gas spring to the seat. You do this by unscrewing the two mounting bolts and the pushing the pin out of the seat. 1 Fig. 2-13 Removing the gas spring 2 3 Fig. 2-14 Removing the gas spring 4. Disconnect the other end of the gas spring by removing the locking spring (1) from the ball head (2) and pushing the gas spring off the ball head (you can also remove the ball head by loosening the attachment nut (3)). 5. Remove the gas spring. Assembly Assembly is done in the reverse order. Pay attention to the following instructions: 14 - Fit the gas spring by first attaching it to the ball head and then to the seat. You can apply the tension to the gas spring simply by using the pin. - Check that the gas spring works correctly by folding and unfolding the chair a few times. - Use new spreader plugs for fitting the cover plate. www.ThyssenKruppAccessibility.nl Tab 07: Disassembly and assembly 3 Flow2 stairlift 2007.03.07 The drive system This section reviews the replacement procedures for: - The suspension roller - The drive motor and the brake - The charging assembly - The overspeed governor - The travelling gear. 3.1 The suspension roller 1. Drive the drive unit off the rail. See Section 1.4. 2. Remove the cover over the suspension roller. See Chapter 1. 3. Remove the complete creep cassette from the frame and disconnect the connections to the on/ off switch and the optocoupler. Fig. 3-1 Removing the creep cassette Fig. 3-2 Removing the suspension roller 4. Remove the two mounting bolts from the suspension roller and pull the suspension roller downwards out of the frame. Make space by moving the travelling gear apart. 5. Replace the bearing and the roller as necessary. Tighten the bearing and roller bolts to a torque of 70 Nm. Use a torque wrench for this. 3.2 The drive motor and the brake CAUTION Take ESD precautions! Use the anti-static wrist strap. CAUTION In most cases you will have to ride the stairlift off the rail to be able to reach the parts properly. If you do leave the stairlift on the rail, position the drive unit on a horizontal rail section or secure it so that it cannot move when you remove the brake. 1. Ride the drive unit off the rail and position the drive unit on a stable base. See Section 1.4. 2. Remove the covers required and the batteries from the stairlift. See Chapter 1. 3. Remove the suspension roller frame. See Section 3.1. 4. Remove the creep cassette. 16 www.ThyssenKruppAccessibility.nl 2007.03.07 Flow2 stairlift Tab 07: Disassembly and assembly The drive system 5. Disconnect the brake connection from the main board. Remove the tie wrap first. 6. Disconnect the drive motor's supply cables from the motor module. 7. Remove the drive motor by removing the three allen bolts. 8. Pull the drive motor, with the encoder board, out of the frame. If this is not the case, remove the encoder board very carefully from the old drive motor. See Section 6.2. Assembly is done in the reverse order. Pay attention to the following instructions: - Ensure that the brake wiring is positioned in the cutout in the motor housing. - Observe the polarity of the motor connection wires (red is +, black is -). Therefore, do not allow the chair to move too far backwards during and after removal of the charging assembly as the drive gearwheel can then come out of the rack. The stairlift can move downwards without obstruction. Disassembly 3 1. Position the stairlift so that the charging assembly is in between two stair treads. 2. Loosen the central mounting bolt (1) on the underside. 3. Allow the charging assembly to drop a little out of the drive unit until you can reach the connector (2). 2 1 4. Disconnect the connector and remove the charging assembly. Fig. 3-8 Charging assembly Assembly Assembly is done in the reverse order. Pay attention to the following instructions: - First connect the charging assembly electrical conncections and ensure that the wiring is tidily clear off the moving parts. - Ensure that the forks of the guide are correctly positioned over the rack gearwheel. - Move the drive unit to a charging contact and check that the contacts of the charging assembly make proper contact with the charging contact. 3.4 The overspeed governor Disassembly 1. Remove the covers required and the batteries from the stairlift. See Chapter 1. 2. Remove the charging assembly. See Section 3.3. 3. Disconnect the connector from the optocoupler and the overspeed governor from the service board. 4. Remove the bottom plate from the overspeed governor by removing the four allen bolts (1). 18 www.ThyssenKruppAccessibility.nl 2007.03.07 Flow2 stairlift Tab 07: Disassembly and assembly The drive system 1 Fig. 3-9 Disconnecting the optocoupler plug Fig. 3-10 Overspeed governor mounting CAUTION The bottom plate contains the drive shaft lower bearing and a pin that prevents the drive gearhweel being forced out of the rack. Do not apply any load to the stairlift to prevent the drive being damaged and to stop the stairlift falling off the rail. Assembly Assembly is done in the reverse order. Pay attention to the following instructions: - Clean all the parts thoroughly with a clean, dry cloth. - Check the various parts for wear and damage. - When fitting the bottom plate, position the bearing around the drive shaft first and then push the plate towards the rack. Push the bottom plate into position and ensure that the pins (2) engage properly in the cutouts. 1 Fig. 3-11 Overspeed governor mounting 3.5 The travelling gear Disassembly 1. Drive the drive unit off the rail. See Section 1.4. 2. Remove the covers required and the batteries from the stairlift. See Chapter 1. 1 2 3. Remove the locking bolt on the underside of the travelling gear section (2). 4. Push the pin (1) out of the travelling gear and remove the travelling gear section from the frame. 5. Repeat step 3 and 4 for the other travelling gear section. Fig. 3-12 Removing the travelling gear 6. Replace the bearings and rollers as necessary. Special tools are required for this. Assembly Assembly is done in the reverse order. Tighten the bearing and roller bolts to a torque of 100 Nm. Use a torque wrench for this. 20 www.ThyssenKruppAccessibility.nl Tab 07: Disassembly and assembly 4 Flow2 stairlift 2007.03.07 The horizontal system This section reviews the replacement procedures for: - The horizontal motor The inclination sensors on the sensor board and the gyro sensor on the main board. The replacement procedures for these printed circuit boards are described in Chapter 6. 4.1 The horizontal motor Disassembly 1. Remove the covers required and the batteries from the stairlift. See Chapter 1. 2. Disassemble the charger assembly and the overspeed governor. See Chapter 1. 3. Remove the travelling gear. See Chapter 3. 4. Disassemble the service board. See Chapter 6. 5. Disconnect the horizontal motor's supply cables from the motor module. 6. Remove the mounting bolts (1) from the horizontal motor (2). 7. Ensure that the supply wires are connected correctly (red is +, green is -). Use the anti-static wrist strap. Disassembly 1. Remove the chair base from the stairlift. See Chapter 2. 2. Remove the service cover and the swivel cover. See Chapter 1. 3. In case of an automatic swivel: a. Remove the left battery and frame cover. See Chapter 1. b. Disconnect the swivel motor supply cable from the MCM module. C. Disconnect the encoder (1) and the optocoupler (2) connections (squeeze and zero) from the sensor board. d. Remove the cables under the guide and ensure that they are completely clear. Remove the four mounting bolts and remove the swivel mechanism cover. b. Check the two optocouplers (1 x for the obstruction safeguard and 1 x for the mid position). Replace the optocouplers if they are defective. Fig. 5-3 Disconnect the swivel mechanism Assembly Assembly is done in the reverse order. Pay attention to the following instructions: - Position the swivel mechanism with the flat side towards the rear. - The connecting wires for the obstruction safeguard and mid position optocouplers are marked on the connector and on the sensor board. Use the anti-static wrist strap. Disassembly 1. Remove the covers required and the main fuse from the stairlift. See Chapter 1. 2. Free the support plate with the power board and the motor module by straightening the attachment lips with a pair of wire-nosed pliers. The support plate can be removed completely. 3. Remove the connectors from the main board. Fig. 6-1 4. Remove the main board: Freeing the support plate a. Remove the mounting screw. b. Slide the main board to one side and remove it from the mounting pins. Assembly Assembly is done in the reverse order. Ensure that the connectors are securely connected to the main board before you secure the mounting lips. The new mainboard does not contain any software or customer data. The associated customer's Flash card located in the rail end cap is needed for this purpose. Programming 25 - Switch the lift off. - Put the flash card with the (new) software version in the drive unit. - Press and hold the program button located on the main board next to the flash card. - Switch the lift on. - Keep the program button still pressed for at least 2 seconds. - The lift is programming the main software and is finished when you hear a ping sound. - Then keep the program button pressed until you hear a 'ping'; in the display you will see pr.g. www.ThyssenKruppAccessibility.nl Tab 07: Disassembly and assembly Flow2 stairlift 2007.03.07 The printed circuit boards - Switch the lift off and on, while switching on the lift check the software version; this is shown briefly in the display. - The software has been installed. Now restore the customer, rail and parameter data. - Go to menu -9- and choose the ReS option, for Restore. - Go to mode -0- and switch the lift on again. When a later version of the software is programmed (with a higher number), the programmed version overwrites the previously installed version. With the program button it is only possible to program the main and safety software. Parameters are not changed. 6.2 The drive motor encoder system CAUTION Take ESD precautions! Use the anti-static wrist strap. Removing the encoder board 1. Remove the covers required and the main fuse from the stairlift. See Chapter 1. 2. Remove the printed circuit board by unscrewing the mounting screws. Removing the encoder magnet 1. Disconnect the connector by lifting the locking plate a little. 2. Pull the magnet off the drive shaft. Use a pair of wire-nosed pliers for this and use the suspension roller frame as a leverage point. Pay attention to the following instructions: - The two Hall sensors must be at equal distances from the magnet and not touch it. Installing the encoder magnet - Always replace the old magnet with a new one. There is a major chance that the old magnet will be damaged during removal. - Do not touch the Hall sensors. Place the magnet very carefully over the drive shaft and the Hall sensors. - The magnet must not touch the Hall sensors. 6.3 Other printed circuit boards CAUTION Take ESD precautions! Use the anti-static wrist strap. Disassembly 1. Remove the covers required and the batteries from the stairlift. See Chapter 1. 2. Remove the connectors of the board that you are going to disconnect. 3. Remove the printed circuit board by very carefully pulling it off the spreader plugs. If this is difficult, you can use a plastic pin to lift the board slightly. Assembly Assembly is done in the reverse order. Observe the polarity of the cables (red is +, black or green is ) and when refitting the receiver module, ensure that the antennas do not lie against the metal frame.
