In our opinion Mr. Ed Boll of the Edward A. Boll Company in Holland, PA is the best Heat Treat manufacturer’s representative in North America (and that includes ourselves). Recently we had comments about Asian furnace builders and their ability to break into the European and North American heat treating markets. Janusz Kowalewski of AFC-Holcroft in China responded to our thoughts with some really interesting facts and figures about furnace builders around the world. His comments are based upon the fact that he took it upon himself not that long ago to put together a very comprehensive list of furnace builders around the world. To his comments we will add these points. When he refers to the three largest furnace builders having annual sales of $480 to $530 million USD he is of course referring to Aichelin GesmbH in Austria, Ipsen in German and Seco Warwick of Poland (Seco by the way aims to have $300 million USD in annual sales by 2016). Another point to mention is that the majority of these companies are private or institutional investors and their sales figures are not published so any estimates of the total size of the market is to some extent educated guesses. April 24, 2013 IQ Technologies Inc., will be holding a one-day workshop designed to provide you with an overview of the IntensiQuench® processes and production IQ equipment, examine the data from actual case studies, and give you a forum to discuss the use of intensive quenching for your products, this will be held in Cleveland, Ohio. If you are not familiar with IntensiQuench® it is a process which uses water as a quenching medium as opposed to oil, water, salt or gas quenching. It is an interesting process, it has been around for some time and it undoubtedly offers some very impressive benefits. For one reason or another it is has not to date enjoyed widespread acceptance in the worldwide heat treating industry but for those of you with an open mind and interested in considering alternatives to oil, salt, gas or polymer quenching this workshop would probably be of a great deal of interest. Total annual sales of these 217 companies are around $2.4 to $2.7 billion. The annual sales of the three biggest furnace companies in the world are in range $480 to $530 million. The world 10 biggest companies’ annual sales are in the range of $850 to $890 million. If we take to consideration the number of furnaces built per year, some Chinese companies should be included in the first 10 biggest furnace builders group. Fendong arguably one of the biggest Chinese furnace company sales is in range $35 to $45 million. The biggest Indian furnace company is about $12 to $15 million. Without question, the strongest and most advanced furnace builders are located in the US, Canada, Japan and four European countries. In the past twenty years, we can observe worldwide an equalization of heat treatment competence and general furnace designs. What are still missing from most Asian’s furnaces are quality components, manufacturing process efficiency and technical documentation. Building furnaces and heat treatment are considered a truly local market oriented industry. The national electrical, environmental, safety codes and most importantly efficient service and spare parts requirements favor the local companies. Only few furnaces are designed from a global prospective, and these furnaces are manufactured in the US and Europe. Material cost equalization between Asia and the USA will make 80% of imported furnaces cost prohibitive to ship across Atlantic or Pacific. Some furnaces that fit into standards 40 feet container will cross Atlantic and Pacific but not in significant numbers. So, Gordy, you have historical and statistical data on your side. We will not have a noticeable penetration of the US market by Asian furnace companies any time soon." Seco Warwick. The press release below tells us of a change in the management structure at new furnace builder Seco Warwick headquartered in Poland. Buried in the press release is a statement about sales increasing 30% between 2012 and 2013 which is quite impressive. Please note that when the company mentions the acquisition of a service company in Germany they are referring to the company previously known as NESPI. January 29/2013 "Control of the manufacturing sites SECO/WARWICK Europe (Poland), SECO/WARWICK Corporation and Retech (both USA), SECO/WARWICK Retech (China), SECO/WARWICK Allied (India) and the service sites SECO/WARWICK Service (Germany) and SECO/WARWICK Russia (Russia) have been consolidated under the SECO/WARWICK Group. Seco/Warwick now consists of a holding located in Świebodzin, Poland, which is listed on the Warsaw stock exchange and which keeps the shares and control of the manufacturing sites S/W Europe (Poland), S/W Corporation and Retech (both USA), S/W Retech (China), S/W Allied (India) and the service sites S/W Service (Germany) and S/W Russia (Russia). "LIVONIA, Mich. – Jan. 25, 2013 – More than 30 designers and engineers went “back to college” to learn how Austempered Ductile Iron (ADI) could work in their manufacturing operations. The first ever AP University, hosted by Applied Process, Inc. was held in January at Eastern Michigan University on the Livonia Campus and Joyworks Studio in Ann Arbor, MI. The program was so successful that plans are in the works for another session. The three-day event was created to educate those who design engineered components on how to best utilize the opportunities provided by ductile iron and ADI. Curriculum covered a range of topics and was taught by industry professionals. Classes covered the casting process, castability studies, casting issues and resolutions, successful weldment to casting conversions, an introduction to ADI, Austempering 101, ADI applications in gearing and applications of casting conversions. Attendees toured the Applied Process plant and visited Joyworks, a metalworking studio focused on research and education owned by John R. While a relatively small portion of the heat treating market in the right application it is a process which can't be beat. The world's largest commercial vendor of the process Applied Process in Livonia, MI has this to tell us. January 29/2013 Applied Process engineer Justin Lefevre examines newly cast parts with AP University student Andrew Sahlstrom of Dotson Iron Castings. www.themonty.com Companies that choose to create products through castings can often cut down on production time and cost while offering their customers a product designed specifically for their needs. These products are often stronger than those modified through welding. “The event was much more than expected,” explained Tim Covert, Senior Material Engineer at Ford Motor Company. “We deal with ADI, but I was new to casting design. I was impressed, not only by the process, but by the knowledge and professionalism shown by the Applied Process Staff.” Austempering is an isothermal heat treatment that produces a structure that is stronger than those created by conventional heat treatments. Austempered Ductile Iron (ADI) is a specialty heat-treated material that creates a lighter, stronger, quieter and more wear resistant part. Bill Maenle, Engineer and Product Design at Unverferth Mfg., has dealt with ADI in the past. “Moving from welding to casting has allowed us more flexibility which means we can best cater to the needs of specific soil conditions. In my experience, ADI provides a better product with more reliability.” Maenle was one of many in attendance whose company had previous experience and current applications in ADI. Other companies that were new to casting conversions sent representatives to gain a general knowledge. Many attendees who were new to ductile iron, more specifically ADI, left AP University with a knowledge base that will allow them to convert and improve current and future projects. “I am a chemist by degree and knew little about heat treatments and metals three days ago,” admitted Michael Schmidt, Business Manager at Pennsy. “As we move into metals I am confident we will find applications for ADI.” Due to high demand Applied Process already has plans to hold its second AP University. "Being in China I visit many Chinese Furnace builders and this month I visited a premier Chinese Continuous Furnace Manufacturing Facility, Suzhou Xin Ling Electric Furnace Company in Suzhou China. www.xl-furnace.cn whose main product lines include Carburizing / Hardening Furnaces , Tempering Furnaces, Roller Hearth Furnaces, Pusher Furnaces, Wire Annealing, and Muffle Furnaces. The company in general uses Nitrogen Methanol systems for atmosphere with propane enriching gas, however they also have started building units that use Endothermic gas. The Manufacturer is diversified enough to also build Natural Gas Carburizing Mesh Belt Lines as well. This company is making the changes necessary to compete with the big boys on the block and be diversified enough to change the designs and component's to increase the quality and safety instead of just wanting to have the cheapest price. They also offer customized furnaces and a selection of control and data acquisition systems to comply with CQI-9 Standards such as the SSI Super Data System or with their standard control software package. Another option is the controller selection RKC or Eurotherm Controllers. I have also introduced them to the U.S. and European Thermocouple as an option to the lower quality Chinese thermocouples. Some of the other changes for Safety and Compliance are the removal of water jacket cooling fans and water jacket oil cooling to be replaced with air cooled systems. Scott Workman is a very experienced heat treater who is currently located in China. He sent us this press release about a furnace manufacturer he recently visited in that country. January 28/2013 Suzhou Xin Ling Electric Furnace Co. is ISO 9001 compliant and is in pursuit of TS16949 compliance. Their own internal fastener heat treating facility is aiming for CQI-9 for the automotive market. I visited one of the customers of Xin Ling which was Chanshu Changli Fastener Company who are running two Mesh Belt furnace lines that are 50 meters in length that are doing Carburizing, hardening and tempering and which average 800kg/hour. The furnace in the accompanying photo has been in operation for 5 yrs and the belt quality is still in very exceptional shape due to the design of the furnace. So who is using this little known furnace company? The final OEM's are Shanghai Volkswagen, Bao Gong Steel, Cherry Automotive and companies involved in the chain and fastener industries mainly exporting to Europe and North America. Xin Ling is also in the process of opening its new facility for Belt furnace production. While visiting the facility in Changshu I noticed that the ever expanding Automotive sector is growing rapidly with a number of million square meter facilities for brands such as Land Rover , Jaguar, Ooros and Cherry with three plants all getting ready to start up within 6 to 12 months. Just the other day I had a spirited discussion with a fellow about whether Asian furnace builders (specifically Chinese and Indian companies) would ever gain a significant toehold in the European or North American markets. His contention was yes, mine was no. Asian builders have made enormous strides over the years and in some cases their quality is second to none, Fendong (China) and Hi Temp (India) are two that come to mind. Throw in lower labor costs and this should be a perfect fit-right? Not in our opinion at least not for the foreseeable future. From time to time we have run across Asian furnaces in North America and some western furnace builders have partnered with Asian companies in an attempt to enjoy the lower labor costs of Asia (CEC in Georgia is an example having partnered with Lakshmi Vacuum Heat Treaters in India and Fendong in China a few years back-not sure how this ever worked out) but at the end of the day market share for Asian furnace builders in Europe or North America has to be far less than 1% of the market and we see no sign of this growing. (We will mention one exception and that is Japanese furnace builders who have been successful in both areas BUT this is generally because they are selling to Japanese based companies). The reasons Asian companies have been not yet been successful are many and varied with the obvious first one being that with the growth in Asia furnace builders have very little incentive to attempt new markets-quite the reverse in fact with Western furnace builders attempting to gain market share in Asia. Second is the fact that the cost savings are not as large as would be expected with much higher shipping costs and longer delivery times. Third with local support, service and spare parts not being locally available many prospective buyers are rather loath to take the chance on buying an unsupported high ticket item. But most importantly is the fact that there are a number of absolutely top notch, long established local builders in Europe and North America that you can’t go wrong with that even in a time of short resources the vast bulk of buyers will not seriously consider going with what to them is an unknown. While I have an enormous amount of respect for a number of the Indian and Chinese furnace builders I have run across I do not believe they will make much headway in Europe or North America without making very large investments and being willing to be very patient. By their very nature all press releases are to some extent self promoting but generally they contain some very useful information and the one below from Ipsen certainly caught our attention. What the company is seeing is very strong growth in continuous furnaces and mentioned in this press release is the fact that Ipsen is currently building four large 2 row pusher furnaces. It is a well known fact that while batch furnaces are far more flexible but on the other side of the coin when it comes to the price/pound you cannot beat a continuous furnace provided you have the volumes required. Mr. Wynn Kearns who was formerly with new furnace builder CMI is now Director of Sales & Marketing with Rad-Con. Rad-Con is a furnace builder who specializes in batch furnaces and Wynn will be handling the batch hydrogen bell furnaces for strip and wire coils, along with the company’s CAPS© control system for bell anneal system management. Wynn chose to make a change of direction and from what we can tell it took him about 1 week to find a new position proving what we often say that good, experienced people in this industry are hard to find. And speaking of good people it is always a shame when the industry loses an experienced person in this case we are talking about Butch Molenaur who was in the heat treating industry for 30 years and who has just retired. We have this note from Butch. “After 30 years in the Heat Treat Industry and 25 years at Williams Industrial Service I have retired. I am currently working on lowering my golf handicap and my saltwater fishing skills. I would like to thank all the people I have met and dealt with in the past and wish them all the best in the future.” Asco Industries is a supplier of aerospace components based in Belgium who announced last year that they were setting up a brand new plant in the US. “Asco invests in a production site in Stillwater Oklahoma to install its manufacturing center of excellence for the Americas. • The plant will include machining, heat and surface treatment and assembly of complex machined parts out of titanium, steel and aluminum. • The site adds to Asco’s facilities in the United States, already including a design center in Washington. • This step represents a strategic fit in Asco’s consolidation as a preferred supplier to its clients.” This facility will include an in house heat treating department which will include several brand new vacuum furnaces although we don’t believe an order has yet been placed. It’s always impressive to see a progressive company such as Asco making such a large investment to better serve their customers. Along the same lines we recently heard that Oerlikon Drive Systems in Suzhou, China recently installed an in-house heat treating department to heat treat drive components. Oerlikon is a worldwide supplier for gear, drive and shifting solutions with companies such as Fairfield Manufacturing in the US and Graziano Transmissioni in Italy being part of the group. German furnace builder Rohde was in the news recently after providing what we would consider the world's largest pit carburizing furnace to German gear manufacturer and heat treater Reese in Bochum, Germany. Today they grace our pages for a different reason, the announcement of an order for a salt recovery unit from commercial heat treater "Heat Treat Specialists" in Logansport, Indiana. Rohdetherm. Salt recovery units are able to recover quench salts from the wash water to obtain salt-free water and clean reusable quench salt in liquid or solid form. This allows for reduced costs for new salt and is environmentally friendly. Rohde has already sold a large number of these SRUs in Europe and is now promoting this product in the US where they have seen a great deal of interest. January 16/2013 "SECO/WARWICK BUILDING ONE OF THE WORLD’s largest vacuum furnaces for General Atomics. Meadville, PA. In the last quarter of 2012, following approximately two years of negotiations, SECO/WARWICK solicited an order for delivery of one of the world’s largest vacuum furnaces for heat treatment. The furnace will heat treat coils designated for building of a new thermonuclear reactor ITER under construction in France. The project has attracted the major companies from all over the world which deal in specialized nuclear technology. SECO/WARWICK will deliver a furnace which will be installed in California at General Atomics, known for constructing such high-tech equipment as super-speed magnetic trains, nuclear power stations and unmanned aircraft. Apart from its extensive dimensions: 18 feet in diameter and 39 feet high when opened, the furnace is capable of heating a 125 ton coil up to 1200o F while maintaining process purity within the range of a single ppm. In order to secure such a perfect degree of purity, nearly the entire furnace will be manufactured of stainless steel. About 80 tons of stainless steel will used to construct the unit. Economic forecasts have Asia doing well, Europe going to hell in a hand basket, the US either strengthening or falling over a fiscal cliff and Latin America with the exception of Brazil doing reasonably well. With forecasts being so uncertain we decided to look at two of the larger areas for heat treating, automotive and aerospace. Looking at the auto industry first we see that 2013 is expected to be a record breaker in terms of new vehicle production. January 15/2013 Automotive. "We expect the SAAR [seasonally adjusted annual rate] to get back to and eventually surpass its prior peak level of 17 million units around 2015-16, as significant amounts of pent-up demand is unleashed," auto analysts from Wall Street firm Morgan Stanley said in a report last week. Such positive forecasts underpin the view that the Detroit Three will need to add factories later this decade." For a feel of the aerospace industry we looked no further than the world's largest aircraft builder Boeing who recently made this prediction about the aircraft business in 2013. Aerospace. "Boeing predicts a $104 billion (£65 billion) aircraft finance market in 2013, marking the first time the market has exceeded $100 billion, with plane sales rising around 9.5%. This total is up $9 billion from 2012's $95 billion. Boeing's commercial jetliner deliveries will for the first time exceed 600, if the company fulfills the year's remaining commitments, up from 477 during 2011. Airbus also hit record deliveries this year, with 462 to 76 customers by the end of October." To look at every industry that does a substantial amount of heat treating for a 2013 forecast is beyond this writer's time so we will revert to the time honored "Feeling in My Bones" theory (or FIB for short). Using the FIB theory we would suggest that 2013 will continue in the same vein as 2012 and prove to be a good one for most companies in the heat treating industry. And what do we base this upon? The incredible optimism we hear from captive and commercial heat treaters and the fact that this is backed up with substantial investments in new and upgraded equipment. While we asked a number of heat treaters for forecasts many were reluctant to have their comments in print. However Mr. Pawel Wyrzykowski, CEO of new furnace builder Seco Warwick sent us the comments below as did the President of a major US commercial heat treater in the US. www.themonty.com However this growth will be uneven around the world as it shown in the two reports below, one from Europe and one from the US. "From an end market standpoint at a macro level we see auto up slightly and all other industries down to flat, but building in the 2nd half of the year. The gas fired furnace will have working dimensions of 21' long X 7' deep X 6' high, a capacity of 50,000 pounds, an operating temperature of up to 2150F and will be capable of a variety of processes including annealing. The unit is scheduled to be installed the first quarter of 2013. Cascade which recently received Nadcap accreditation is also installing additional batch IQ capacity. From Washington we move to Wisconsin where flowmeters specialists Atmosphere Engineering is moving into a new building. John was in charge of Quality with commercial heat treater Allied HT in Mississauga, Canada for a number of years but he had always dreamed of owning his own business. Well the dream came true and for several years now John has owned his own Home Inspection business which is quite a change. In late 2012 Chrysler announced that they would be opening a new transmission facility in Tipton, Indiana. When this plant was originally envisioned in 2008 plans by the owner at the time, Getrag included several vacuum carburizing lines from ALD so naturally many people have assumed that this would still be the case. While we don't know for sure we are starting to believe that heat treating will not be included in the new facility. And to close things out on a "light" note we have a couple of interesting photos below. With 32 pusher lines and row upon row of other types of furnaces this is the largest heat treat installation in the world. New Technologies. Two new technologies are in our opinion well worth watching, "Catalytic Gas Nitriding" (CGN) from "Nakal" in Russia and the "Expanite" process from "Seco Warwick" for hardening of stainless steels. Since then the almost completed plant has sat empty however in an announcement just before Christmas Chrysler said it would install new equipment by mid 2013 and hire 1350 people for an opening in late 2014. This would presumably mean installing an in house heat treating department but whether the selection will again be ALDHolcroft is unknown. In related news Chrysler has also announced they will be hiring 500 more workers at their Kokomo, Indiana transmission plant which is one of the large captive heat treaters in North America. While we are not yet in a position to provide details we can with certainty say that there will be a new commercial heat treater in Texas up and running within a month. Grace Manufacturing in Russellville, AR, USA a supplier of precision metal parts recently installed a brand new TM vacuum furnace. Tom Arnold, Manager of Engineering at Metcut Research Inc. a materials engineering and testing organization with two locations in the US and one in France recently retired after 44 years with the company. Prashant Dusane of new furnace builder Aichelin Unitherm in India recently left the company. Also in India we see that Mahesh Hundekar of Eaton in Pune (auto parts, captive heat treating) has parted ways with the company. Mike can be reached at [email protected] "Heat Treated Aircraft Parts; There is confusion in the heat treating industry, when it comes to heat treating aerospace parts. The aerospace specifications refer to AMS (Aerospace Metals Society of SAE). The specification of choice by many aerospace manufacturers is AMS 2759, and covers the Heat Treatment of Steel Parts. If you are heat treating parts to AMS 2759 your pyrometry must then be in accordance with the stringent AMS 2750 spec to insure proper processing. Now, there is a third party auditing firm that looks at your facility from the inside out. That accreditation firm is PRI. They are in charge of the evaluation and issuance of the Nadcap (National Aerospace and Defense Contractors Accreditation Program) certificates. There are many heat treat shops that are advertising that they heat treat IAW (In Accordance With) with certain AMS specifications. There is a big difference here. If that Heat Treat shop is able to coerce a "cognizant engineer" from their customer to sign off they follow the protocols of AMS specifications by the letter of the specification, they are allowed to proceed to heat treat aerospace parts. Many times a "cognizant engineer" could be a purchasing manager who may not know heat treating. These shops are thus never audited and do not own the appropriate Nadcap certification. The question to be answered by these "IAW" shops: "Who is verifying your equipment, personnel and quality systems are compliant?" As much as we dislike the cost of Nadcap plus the stress after Nadcap findings are labored, we are a better company on completion. Nadcap and AS9100 ( the quality system audit) result in continuous improvements. These are not to be feared, they should be welcomed. After all, we (or our loved ones) are all flying on airplanes with heat treated parts. Boeing Aircraft has been one to insure all D1-4426 processors must be Nadcap accredited and AS9100 certified. With need pressing, Ipsen quoted the TITAN furnace, hosted the customer for ordering, and shipped the furnace out all within three weeks. KAMAZ in Russia has a heat treat department which consists of 32 Holcroft pusher furnaces (the one photo below shows 18 of the Holcroft pushers), three Lindberg batch lines, an Ipsen batch line consisting of two batch IQ furnaces and associated equipment, an Aichelin pusher line, at least 15 batch IQ lines from various suppliers, 8-10 pit carburizing furnaces, 3 pit plasma nitriders and 5 pit nitriders. The company which is owned by the Dean Smith family is based in Grand Rapids (MI) with plants also in Elkhart (IN) and Holland (MI) and specializes in both LPC and vacuum oil quench and has many precision component customers in three camps: automotive, heavy truck, and aerospace. Having visited these locations I can attest to the fact that this is a quality heat treater and that the company will make a fine addition to Bodycote.
