Making the Grade
A
s spring approaches, there are a few things Canadians can rely on. The days
will get longer, winter will slowly fade and the Conference Board of Canada
will give the nation yet another D grade for innovation. For more than 30 years,
the not-for-profit applied research organization’s annual report has consistently
ranked Canada near the bottom in innovation compared to 15 peer industrialized countries.
While the outcome was predictably the same this year, the report was careful
this time around to make clear that the low grade doesn’t mean Canada is somehow lacking in creativity or inventiveness. In fact, as far as the ideation and creation
stage of the innovation process is concerned, Canada scores well. For example, in
terms of the number of scientific articles published relative to population, Canada
earned a B grade, beating out the U.S. and U.K. In addition, the quality of that
research (i.e. how influential it was) also earned high marks, suggesting that the
nation is a persistent source scientific advancement.
However, as in previous years, the problem is not with invention but commercialization. According to the report, Canada struggles in both protecting its
intellectual property and bringing it to market. For example, the report notes that
while total patents filed by Canadians has been improving, the numbers haven’t
escalated as quickly other peer nations, leaving Canada in the same relative position. The same holds true for other metrics, including new firm density, public
R&D spending and knowledge-based services.
In the final analysis, the report admits that there are no clear answers why
Canada lags behind its peers, but it does suggest one possible major factor. The
difficulty, it suggests, is financing. As in previous years, Canada scored poorly in
terms of venture capital availability. According to Conference Board’s research,
VC investment in Canada is only 0.031 per cent of GDP, nearly one third that of
highly ranked countries like the U.S. (0.088 percent of GDP).
Added to that, a survey conducted by Conference Board’s own Centre for
Business Innovation, found that a quarter of respondents said securing financing was their biggest challenge. The survey also found that innovative firms rely
too heavily on internal cash flow during that fragile transition phase when a
good idea has the potential to turn into a lucrative business opportunity. To
correct the problem, the Board advocates that innovators look outside Canada
for investors, get comfortable with being acquired and emulate the oil and gas
industry’s approach to securing capital.
While the intent of the report is to spur change, it may ultimately be a selffulfilling prophecy. After all, half the battle of innovation is convincing others to
take the financial risks inherent in developing, investing in or purchasing a novel
product. However, if potential investors and/or customers are repeatedly told for
more than 30 years that Canada is lacking—but we’re not sure why or how to fix
it—it’s not surprising innovation struggles here. Perhaps a better approach would
be to focus less on the report card-style shame and blame campaign and more on
research-based advice that helps Canadian innovators succeed.

Canadian researcher’s
coating to end smudgy
touch screens
Q
ueen’s University chemists, Dr. Guojun Liu and Dean
Xiong, announced the development of a fingerprintresistant coating that may soon be preventing smudges from
accumulating on touch screens.
Inspired by the water-resistant microstructures of lotus
leafs, the coating looks to be effective in repelling both waterand oil-based deposits from many surfaces, including glass,
metals, wood, ceramics, plastics, fabrics, fibres and paper, the
researchers say.
In addition to touchscreens, the coating could also be used
for such things as graffiti-proofing walls and making ship
hulls resistant to marine organisms, as well as for anti-icing
and anti-fogging applications.
The coating’s developers are currently partnering with
PARTEQ Innovations, the university’s technology transfer
office, and Milton, Ontario-based paint-additive manufacturer, Lorama, Inc., to commercialize the “smart” coating

technology. To help finance its commercialization, the Ontario

$200,000 in the Queen’s University innovation through its

MDA to 3D scan near-Earth asteroid
The Canadian Space Agency awarded MacDonald, Dettwiler and Associates Ltd.
a CAD$15.8 million contract for the preliminary design of a laser altimeter for
NASA’s New Frontiers Program—OSIRIS-REx. Scheduled for 2016, the OSIRIS-REx
mission plans to launch a spacecraft to near-Earth asteroid 1999 RQ36 where it will
conduct photographic and x-ray imaging before setting down on its surface, collecting a sample and returning to Earth.
For MDA’s part, the aerospace company will be developing the OSIRIS-REx
Laser Altimeter (OLA), a small on-board instrument designed to collect high
density 3D point cloud data. The resulting topographical maps will then help the
spacecraft navigate towards the asteroid and identify potential sample acquisition
sites. In addition, the scanner is also intended to return the highest density 3D data
of a small space body yet recorded. According to NASA, 1999 RQ36 is currently the
most accessible carbonaceous asteroid and the most potentially hazardous to Earth.

Ballard signs research deal with Volkswagen
Ballard Power Systems announced it has signed an agreement with Volkswagen Group
for an engineering services contract to develop fuel cells for use in powering demonstration cars in Volkswagen’s fuel cell automotive research program. The contract
carries a four-year term, with an option for a two-year extension. The expected
contract value is in the range of CAD$60-100 million.
Work will involve the design and manufacture of a next-generation fuel cell for
use in Volkswagen HyMotion demonstration cars. According to the company,
Ballard engineers will take the lead in areas of fuel cell product design, including
the membrane electrode assembly (MEA), plate and stack components as well as
testing and integration work.

Campagna Motors, BMW sign engine supply deal
Exotic sports car maker, Campagna Motors, says it has signed an agreement with the
BMW Group that will supply the Quebec builder of the T-REX and V13R with a
steady supply of engines and R&D expertise. The agreement follows Campagna’s
collaboration with Harley Davidson as engine supplier for the V13R. Based on the
new engine supplier deal and increasing demand from American and Asian markets,
Campagna projects it will double production over the next few years.

Next-gen Canadian 3D-printed car
looks to set world record
Winnipeg-based engineering consulting firm, Kor Ecologics,
and Stratasys’ RedEye On Demand additive manufacturing
service division announced the two companies will collaborate to produce the URBEE 2, the first road-ready, fuelefficient car built using 3D printing.
Targeted to hit the road in two years, URBEE 2 builds on
its predecessor that made headlines in 2010 as the first car to
have most of its external body composed of 3D-printed parts.
According to Kor Ecologic’s president and senior designer,
Jim Kor, the URBEE 2 will keep the hyper-fuel efficiency and
3D printed body of the original design but add the slick
finish of a production vehicle.

According to the company, KOR EcoLogic’s team will design
URBEE 2 in CAD, which RedEye On Demand will use to
building the car’s exterior through Stratasys’ FDM process.
The finished two-passenger vehicle will comprise 40 large
3D- printed parts compared to hundreds of parts in the average car. The lightweight car will be designed to go 70 mph on
the freeway, using a biofuel like 100 percent ethanol. The goal
is for the URBEE 2 to drive from San Francisco to New York
City on only 10 gallons of fuel, setting a new world record.

Canadian space exploration
engineering firm, Neptec
Design Group (NDG),
announced that it has
signed a contract with
Astrium UK Limited for
the design and build of
navigation cameras for the
ExoMars Rover.
For its part, NDG will develop the vision cameras that will
serve as the eyes of the rover as it explores the surface of Mars.
According to the company, the main challenge will be to
design the cameras to withstand the extreme environmental
conditions on the Martian surface.
In addition to the ExoMars mission, the company is currently also working on the Japanese Astro H satellite; guiding
the Orbital Cygnus vehicle to the ISS in 2013; and designing
rovers for a moon mission tentatively planned for 2018.

Report suggests global wind resource
potential over-blown
New research conducted by Harvard University applied
physicist David Keith, and funded by the Natural Sciences
and Engineering Research Council of Canada (NSERC),
suggests the amount of potential global wind power has been
significantly overstated. On the surface, wind power would
seem to be inexhaustible. However, according to Keith’s
mesoscale atmospheric modeling research, wind power has
a number of real-world limiting factors.
For example, previous estimates of large wind farm’s generating capacity assumed more turbines meant more power,
approximately 2 to 7 watts per square meter. In reality, the
drag of each turbine blade slows the wind and creates a “wind
shadow”. As a result, very large wind power installations
(larger than 100 square kilometers) may peak at between 0.5
and 1 watts per square meter.
In addition, Keith says other real-world constraints, like
geography and economics, further limit the maximum capacity wind power could ultimately contribute to global power
needs. For example, wind installations only make sense in
locations with a constant wind supply while also being relatively close to where that electricity would be consumed.
To stabilize the Earth’s climate, Keith estimates the world
will need to identify sources for several tens of terawatts of
carbon-free power within a human lifetime.
“Wind power is in a middle ground,” Keith says. “It is still
one of the most scalable renewables, but our research suggests
that we will need to pay attention to its limits and climatic
impacts if we try to scale it beyond a few terawatts.”

Machining is sometimes done on actual surfaces as opposed
to tessellated surfaces to obtain a higher quality output. However, quality problems sometimes occur with high-speed
machining, as the material can overheat, cracks can develop,
and the material can move. Nevertheless, use of high-speed
cutting has become necessary for shops to remain competitive
and all CAM software providers offering products to these
industry segments, such as mold and tool and die, must effectively support this technology.
Trend 4: Further Utilization of Feature Technology—To
enhance programming automation, feature technology—a
knowledge-based machining methodology—is becoming
increasingly common. Features not only define shape, but also
include associative operations that describe the preferred method
for cutting and inspecting the features on CNC machines.
By employing this technology, part features—such as faces,
splines, various types of holes, bosses, slots, profi les and
pockets—can be created in design, automatically recognized
and then automatically machined and dimensionally inspected.
Feature technology improves ease of use by having decisions
made within the software rather than by a user.
Feature recognition software is a relatively new and important capability to automatically examine a design model;
identify individual features and their associated attributes;
convert design features into manufacturing features; and
extract the features for subsequent operations.
Machining intelligence can be built into a CAM system
and a predefined set of machining rules and user preferences
can be applied to a feature. By evaluating part geometry and
material, the software selects the most appropriate tools and
operations, establishes the operational sequences for a specific

A CNC programmer can also fine-tune a program as desired.
If a design change occurs, the revised model can be imported,
and automatic feature recognition software will associate the
new model with the original features. When features are revised,
changes are made only to the specific machining parameters
that are different from the original solid.

Trend 5: Introduction of Process-Focused Software—NC
programming software is evolving from the use of basic instructions to being more process-focused. A process-focused
approach considers the full needs of a specific type of user.
To create application processes, programming wizards are
available to lead a user through the necessary programming
steps. Each solution incorporates different machining strategies and parameters appropriate to the task. Processes can be
viewed as a feature and much of the feature-based methodology can be applied to processes. Users can also customize the
software to enhance a process.
As part of a process, CAM software permits manufacturers to capture and re-use their best practices. Libraries of
machining strategies tailored to best practices can be established from machining rules, templates, knowledge and
feature-based machining. A set of machining rules can be
defined by users based on the material, part geometry features
and the operations to be performed.
Alternatively, strategies or processes can be captured,
catalogued and stored as templates, and then applied to current and future machining tasks. By utilizing best practices,
machining methods can be kept consistent, process variables
are minimized, quality is enhanced, lead time is shortened
and programming time can be reduced substantially.
Trend 6: Modeling Enhancements—Evolution in modeling
technology continues as it does in NC programming. For
example, hybrid modelers are becoming increasingly common.
They allow users to work with wireframes, surfaces and
feature-based 3D solids within a single environment. A hybrid
approach takes the burden from the user, since a user does
not see a difference between a surface and a 3D solid.

Trend 7: Advanced CMM Software—Use of CMMs (Coordinate Measuring Machines) for dimensional inspection is
relatively common. Initially, all programming was manual,
but over time CNC systems, software and other capabilities
have been introduced to automate the process.
PAS CMM is a new software product that offers further
automation by employing feature technology, automatic feature
recognition and the use of advanced analysis tools to evaluate
a CAD part model. Code is generated in standard CMM formats,
so that hard coding for every machine is avoided.
The three basic steps in PAS CMM are automatic feature
extraction; automatically defining the inspection process based
on the features; and use of an annotation tool to specify the form
of the report required for specific features. The CMM program
can be simulated and verified in a virtual machine environment
and then transferred to a CMM inspection machine.
Trend 8: Emergence of More Realistic Simulation—Significant improvement is being made in software for machine
simulation, toolpath verification and rendering. Realistic
simulation of the entire machining process including the
machine tool, holders, machine components, cutting tools
and stock can be made to provide a user with a complete
picture of a machining operation.
Simulation of a toolpath is provided to verify its accuracy.
Collisions, gouges, undercuts and any discrepancies between
the target part and the machined part are shown. By comparing an in-process model with the designed part, the amount
of remaining material can be displayed. Rendering software
provides for photo realistic images of the machined part. The
verification and simulation software is becoming more highly
integrated with the toolpath generation software. Visualiza-

tion of processes is becoming increasingly important for
programmers, planners and machinists.
Additionally, as machine tool controllers become more powerful, more functions including simulation can be performed
in a controller. Machine simulation can occur during actual
machining and a look-ahead function can be provided to detect
collisions before they occur so machining can be halted.
Trend 9: Provider Consolidation—The CAM market continues to be highly fragmented and competitive with more
than 50 providers worldwide competing for market share, but
the herd is thinning. In the recent past, companies such as
Cimatron, Delcam and Planit Holdings have acquired other
CAM software companies to gain market share, broaden
product offering, obtain unique technologies and increase
their sales distribution network.
Trend 10: CAM as a Component of PLM—PLM has emerged
as a broad-based and rapidly growing software technology that
now encompasses a number of technologies that were once viewed
as independent entities, such as CAD, CAM, CAE, PDM and
digital manufacturing. CAM and CAD/CAM are now often
considered by users as a component or components of a broader
PLM implementation. This has led to further data integration
among PLM components. The major PLM providers (Dassault
Modules like VoluMill, here running inside Siemens PLM’s NX CAM,
optimize high performance toolpath generation for high speed
machining applications.

their PLM environment. CAM, CMM and other factory floor
software systems are also included within digital manufacturing
solutions being used by manufacturing engineers.

When Extreme
Sports Meet CFD
Creaform’s scanning system and computational fluid dynamics expertise push back
the speed limits in street luge.
olders of the Guinness speed record in street luge (157
km/h), enthusiasts from Québec City decided to take
up a new challenge: Pass the symbolic mark of 100 mph with
no engine. Among these thrill seekers was Louis-Étienne
Bouchard, account manager at Creaform.
“Our luge team, The 3 Bobs, broke the world speed record
in September of 2008, and we came very close to the 100 mph
at that time,” he says. “Since then, we have tweaked our gear,
but we had a hard time figuring out how to improve the
aerodynamics of our luges to gain even more speed.”
Louis-Étienne and his teammates asked Creaform’s digital simulation team to help them out. The goal: Using CFD
to simulate airflows to reduce the aerodynamic drag and
break their very own speed record.
Step 1: 3D Scanning
To digitally simulate flows, you first need
a computer model of the object. In this
case, a representation of the surfaces in

behaviour of any point on the calculation volume, which
makes it possible to calculate with precision the aerodynamic
shapes on the body, as well as the air particles.
“By calculating the CFD from the real scanned geometry,
we were able to identify several ways to increase the top speed,”
explains Creaform fluid dynamics specialist Steve Julien. “We
found that—with a new profi le on the rear of the luge and by
modifying the position of the luge racer—it was possible to
limit the zones of high pressure while reducing the flow recirculation zones.
“We also found out that the suit created a lot of rugosity
at the legs and increased unnecessary chafing,” Julien adds.
“Thanks to the modifications we made, we were able to easily gain between 5 to 10 km/h. The high accuracy of the scanning fi le generated with the portable scanner turned out to
be very helpful, as it provided us with a wealth of information
that we would not have had otherwise.”
Step 4: Breaking the Record…Nearly
On June 18, 2012, current Guinness record holder Cédric
Touchette laid on his new and more aerodynamical luge, ready
to rush down the famous Éboulements hill, located in the
Charlevoix area of Quebec. During a practice before the
race, officially monitored by the Guinness records
organization, mechanical issues
arose.
“The wheels started
to vibrate and my
luge

required, and so it was essential to get
the exact 3D reconstruction of the luge racer in sliding
position. This was accomplished using a Handyscan 3D handheld portable scanner, developed by Creaform.
Step 2: Fluid Mesh
The surface mesh generated was then used as a starting
point to define the air volume around the object to be analyzed.
Later, this was divided into several small elements to create
the fluid mesh. In this case, the fi le was made of 3 million
elements. Using the Navier-Stokes equations—which arise
from Newton’s second law when applied to fluid motion—flow
characteristics, such as speed, pressure, temperature and
turbulence level, were calculated for each of these elements.

Still, during that “slow” practice race, the thrill seeking

“I’m still convinced that the new luge could break the record,”
Creaform’s CFD specialist Julien insists, “but I’m not reckless
enough to throw myself down that hill to prove it!”

W
hen selecting an integrated motor for your system, it’s
important to understand the range of options available
to ensure you are selecting the best motor for the job. By
definition, integrated motors combine separate elements to
provide a harmonious, interrelated whole. While this definition is accurate, it provides little insight into what elements
are being combined, how they work together or how to choose
one type over another.
An integrated motor combines the motor, encoder, driver
and controller in a single programmable unit. When compared
to a non-integrated servo system, where the driver and controller are external to the motor housing, this configuration
typically takes up less space and uses fewer wires.
Recently, Myostat was approached by an integrator for a
large North American electronics manufacturer looking to
automate a specific portion of their manufacturing process.

integrated closed-loop motor with multiple programmable
I/O ports and communication abilities. It was able to control
the motorized screw driver and the signal LEDs, as well as
provide an Ethernet interface for quality control data acquisition—extensively running the entire machine.
To complete the automation process, a second motor was
required to move two small linear actuators in a synchronized
manner, in that they brought a jig together, squarely fastening
circuit boards together prior to inserting the fasteners. Air
cylinders could not provide the level of coordination required
and therefore an integrated open-loop motor, which incorporated a captive screw actuator, was selected. This integrated
motor does not have a high level of programmable intelligence
but accepts simple commands and is available at a lower price
point than a closed-loop motor.
The main components affecting cost and performance
are illustrated in the chart below. This matrix describes
typical options and available choices across the spectrum
of integrated motor offerings from various manufacturers.

A
B.C.-based company has developed a device that
harnesses the marching power of soldiers to operate night vision goggles, radios, navigation gear and
other battlefield equipment. The lightweight, mechanical PowerWalk brace recharges equipment batteries
carried by soldiers as they walk and is designed to
overcome problems using other “energy harvesting”
devices now in use, such as hand-operated cranks.
“It’s very difficult for anybody to crank long
enough to produce an appreciable amount of power,”
says Bionic Power CEO Yad Garcha. “Our device is
on the knee and as long as you’re walking, you can
be producing power.”
Garcha says the “elegance” of the PowerWalk
system stems from its use of the negative energy that
occurs in the hamstring as the human leg decelerates
or brakes. Instead of dissipating into heat, that
negative energy is turned into electric power—as
much as 12 watts of electricity on average, or enough
to power four cell phones. He adds that military users
are increasingly turning to ways of recharging a
single large battery rather than forcing soldiers “to
carry umpteen kinds of different batteries that are
not rechargeable.”
With a targeted design weight of 800 grams, PowerWalk will also be lighter than the five to seven
kilograms of Double A batteries that Canadian soldiers currently carry during a mission. To accomplish
this, Bionic Power is re-engineering the brace’s gear
box to reduce its width, which will also make it smaller
and less cumbersome.
“For the solider, we figure we can reduce the envelope and width by half going forward,” says Garcha.
“The device is especially beneficial in reducing the
fatigue and injury that can occur when soldiers walk
downhill. We make a material difference to the soldier’s fatigue by reducing the metabolic effort. It takes
them less effort to go downhill using our device than
it would if they were not using it.”
Critical to a soldier’s mission on the battlefield is
silence, something PowerWalk facilitates through a
combination of plastic and metal gears to make the
device quieter. “Eventually, we’ll also introduce a
mechanical clutch so that we can completely disengage
if the soldier needs to go into quiet mode.” Much of

the device’s usefulness also depends on where a soldier is
fighting. In Afghanistan, 24- and 72-hour missions where
Canadian soldiers walked a great deal were quite normal. In
Iraq, energy harvesting devices would have been less useful
because U.S. soldiers fought in urban settings and mostly
traveled in personnel carriers.
Uphill Battle
Soldiers themselves have been helpful in identifying and solving real time challenges associated with the PowerWalk system.
Garcha and his colleagues had not been told, for example, that
soldiers often have to drop into full squat positions. This turned
out to be difficult to do while wearing the brace.
“When you do a full squat, you’ll notice your thighs expand
by an inch to an inch and a half,” Garcha explains. “We had
rigid braces, so it didn’t work and we had to go back to square
one. It took us another year to sort that out. ”
Another challenge is how to distribute the power across the
soldier’s body using PowerWalk’s centralized battery system.
Admits Garcha, “That is not something that has been sorted
out to everyone’s satisfaction.” Wireless distribution “is just
not on,” he adds, but wiring to distribute both data and power
could be located inside the soldier’s uniform. Another possibility is combining Powerwalk with a backpack developed in the

U.S. equipped with lightweight solar panels and sewn into a
soldier’s uniform. That device moves up and down as a soldier
walks and is capable of producing up to 10 watts of power.
Fewer batteries using the PowerWalk system will mean a
considerable cost savings to the U.S. and Canadian armies.
Another savings is to the environment. Rechargeable batteries
eliminate the need to bury batteries when they run out of power.
But the key remains how soldiers in the field respond to the
device, notably how the brace feels and looks. “We need to make
it attractive and the soldiers needs to understand we will not
hinder any movement,” says Garcha. “We can’t slow them down.”
These and other issues are much closer to being resolved
now that Bionic Power has secured contracts with the U.S.
Army through its Natick Soldier Research, Development and
Engineering Center and funding from Defence Research and
Development Canada (DRDC), the Canadian Forces’ science
agency. But Garcha says it’s been a slog. Small military design
companies struggle to attract investment dollars and survive
in Canada, especially on the west coast.
“But the end users have come around to realize they need
to have this developed, so they’re supporting us.”

BionicOpter at
Hannover Messe
B
uilding on the work of the SmartBird debuted in 2011, Festo
officially launch its latest flying creation, the BionicOpter,
at Hannover Messe in April. With a wingspan of 63 cm and
weighing in at 175 grams, the robotic dragonfly mimics all the
forms of flight as its natural counterpart, including hovering,
gliding and manoeuvring in all directions.
This is made possible, the company says, by the BionicOpter’s ability to move each of its four wings independently, as
well as control each wing’s amplitude, frequency and pitch.
Including its actuated head and body, the robot exhibits 13
degrees of freedom, which allows it to rapidly accelerate,
decelerate, turn and fly backwards.
“This unique way of flying is made possible by lightweight
construction and the integration of functions: components
such as sensors, actuators and mechanical components,
together with open- and closed-loop control systems, which
are installed in a very tight space and matched accurately to
one another,” explained Dr. Heinrich Frontzek, Festo’s head
of corporate communications and future concepts.
In total, nine servomotors actuate the BionicOpter’s wings.
The first, positioned in the base of its main body housing,
regulates the frequency of the wing beats, which can be varied between 900 to 1200 times per minute (15 to 20hz).
Additionally, four motors (one at each joint) independently
control each wing’s amplitude—or how far it travels per
beat—to anywhere between 80 to 130 degrees of deflection.
Each wing can also be rotated up to 90 degrees to control
angle of attack and allow the BionicOpter to fly forward and
backward. To save on weight, the robotic insect’s head and body
actuation relies on four shape memory alloy structures that
move the head side to side and the tail to move vertically.

The wings of Festo’s BionicOpter are actuated by nine
servomotors that work in concert to independently control
their frequency, amplitude and pitch.
To coordinate movement and provide flight stability, the
BionicOpter is equipped with a series of inertial, positional
and acceleration sensors that record wing position and orientation as well as the tilt, speed and direction of the dragonfly’s flight. That recorded flight data is then evaluated in
real time by its on-board ARM microcontroller, which calculates all the parameters that can be adjusted mechanically.
According to the company, the robotic dragonfly’s wings
are composed of carbon fibre rods reinforcing a polyester
membrane, while its main body is a combination of aluminium as well as sintered polyamide and ABS plastic. Two
7.6-volt lithium polymer batteries supply power, and an
integrated wireless receiver allows the dragonfly to be remotely
piloted by smartphone.
Like all of Festo’s robotic creations, the BionicOpter is the
product of the company’s Bionic Learning Network, a research
partnership between the company, universities and development companies, that focuses on creating industrial technology based on design principles drawn from nature.

Negative Load
In the design of open- or closed-loop circuits, maximizing
efficiency of negative load handling pays dividends.

W
ith the ever-increasing focus on energy efficiency in
all facets of power transmission and control, there is
a huge opportunity to take all the good things that fluid power
brings to the table with the ease of the transmission and
control of power, and accentuate it with higher efficiency.
In previous articles, I’ve discussed the distribution of fluid
power from the pump to the load and how this can be done
more efficiently by minimizing throttling losses—closed-loop
circuits being the most efficient since there are no throttling
losses in the main circuit.
There is another key aspect that needs to be dealt with and
that is limiting the energy used and/or recovering the energy
from the load in a negative load state. A negative load state
occurs when the load is being lowered and/or decelerated. The
challenge is to reduce energy input and recover as much energy
as possible. For this article, I will focus on reducing energy
input and waste during lowering/deceleration of the load.
When lowering the load (i.e. driving downhill, lowering
a press platen), the best-case scenario would let gravity do all
the work. However, we can’t just let the load free fall uncontrolled without the ability to catch it at some point and decelerate it; otherwise, we would damage the machine. This is
where inefficiency gets introduced.
In most applications, the load must be controlled throughout the complete lowering motion to accomplish the desired
position and speed control as well as prevent shock loading
from deceleration at the end of travel. In the case of an openloop circuit design, the exhaust from the actuator goes back
to tank and there is no resistance to the load running away.
Consequently, we need to incorporate either meter-out flow
control (for speed control only) or counterbalance pressure
control (if load holding is also required).
In both these scenarios, resistance at the exhaust port of the
actuator is created that must be overcome by the pump in order
to move the load properly. So, there are two losses here: Fluid
forced across the flow control or counterbalance valve wastes
energy (flow x pressure = power), in this case, as heat. The
resistance generated by these valves means that resistance builds
back to the pump, which requires increased power input to the
pump. In this case, we are wasting energy to control the load
being pulled down by gravity, which doesn’t make much sense.
One new valve on the market goes part way to addressing
both energy-wasting issues in open-loop circuits. Sun Hydraulics has developed a counterbalance valve with “Load Match
Technology” that adjusts its set pressure to always be 1.3 times

the load. Traditional counterbalance valves are typically set at
1.3 times the maximum load. As a result, when the load is light,
there is considerable energy wasted. If the counterbalance valve
can self-adjust then, when the load is light, less heat is generated
throttling across the valve and less power is required by the pump
to lower the load.
For a load ranging from 500 to 3000 psi, this would net
roughly an 80 percent decrease in the energy lost when lowering the light load. The valve also requires approximately
the same pilot pressure to open regardless of load, meaning
the power input from the pump is the same for light or heavy
loads. Unfortunately, the energy wasted throttling across the
valve when lowering a heavy load would remain unchanged.
Although significant energy is saved with this valve, there is
still a lot of energy wasted in an open-loop circuit when lowering the load.
Bi-Directional Control
Now, let’s come back to the closed-loop circuit design as the
most efficient hydraulic circuit for variable-speed, bi-directional control. In the case of a negative load situation, the
pump and motor swap rolls; the load turns the motor into a
pump, which drives fluid to the pump. In turn, the pump
now acts like a motor, which adds power to the prime mover.
This type of circuit is very efficient when lowering the load
because there are no throttling losses. However, this circuit
will only work if the prime mover (engine or electric motor)
has the capability to absorb the energy of the load without
over-speeding.
So we can see that open-loop circuits don’t offer much in
the way of energy efficiency when compared to closed-loop
circuits—either in the distribution of power to the load or in
load control during negative load situations.
However, although individual closed-loop circuits make
financial sense for some more high-powered applications,
small closed-loop circuits used to run individual actuator
circuits are not cost effective with current components.
Research is being done on this front, which potentially holds
the key to drastically increasing circuit efficiency beyond the
current state of the art. It is foreseeable that many more
hydraulic circuits will be closed-loop as we strive for higher
circuit efficiency in all applications.

t the Consumer Electronics Show in Las Vegas this past
January, while attendees perused the latest gadgets inside,
those outside the annual event clamored around two mechanical beast: a car-sized, eight-legged walking machine called the
Mondo Spider and Titanoboa, a 35-foot-long robotic snake.
Both mechanical sculptures are the work of Vancouverbased eatART (Energy Awareness Through Art). Composed
of young artists, mechanical engineers and fabricators, the
non-profit arts research foundation is part Maker Movement
and part environmental advocacy plus a generous portion of
Burning Man-style artistic expression.
“From the beginning, eatART has drawn attention to
alternative ways of generating and using energy that are compatible with a sustainable future,” says eatART co-founder
Leigh Christie. “That driving force motivates our team members to create these massive projects that probably wouldn’t
have been done otherwise.”

In part, the story of eatART, and its creations, began in 2006
with a small group of University of British Columbia engineering graduates: Charlie Brinson, Leigh Christie, Jonathan
Tippett, Alex Mossman, Sam Meyer and Ryan Johnston.
Inspired by reality shows like Junkyard Wars, the group organized a local version of the competition to create a walking
machine. That original mechanical collage of wood, bike parts
and door hinges traveled only 20 feet before collapsing; however, their initial success—plus encouragement and start-up
capital from Brinson’s father, Dillard Brinson—inspired the
band to try something more robust and stylized.
That inspiration became a car-sized, eight-legged walking
machine called the Mondo Spider. After extensive modeling in
Solidworks and MATLAB, the group secured a grant from the
Burning Man arts festival and a workspace in Vancouver’s Great
Northern Way Campus, donated by eatART co-founder and
video game entrepreneur, Rob Cunningham. With the help of
numerous volunteers from the area’s universities, the expanding
group fabricated the 1,700-lbs. Mondo Spider in time to creep
its way onto Nevada’s Black Rock Desert in August 2006.
“It took about six, very frantic months, to build,” recalls
eatART founding member, Charlie Brinson. “There’s no precedent for it, so we were making many decisions on the fly.”
For all its seeming complexity, how the Mondo Spider works
is relatively straightforward, Christie says. The most complex
part—coordinating the walking machine’s eight legs—relies on
the work of inventor Joe Klann and his six-bar linkage made up
of pivot joints that convert rotating motion to linear.
Each pair of legs (front and back) is connected to a central
input crank and set one-half cycle out of phase with each other.
With each 180-degree turn of the input crank, the grounded
leg travels forward (or backward) in a straight line. At the same
time, the opposite leg is raised the off the ground to a predetermined height before returning to the starting position.

discuss the economic outlook,
the skills gap and the evolution

Design Engineering: For many fluid power companies,
2012 was a healthy sales year. How does 2013 look?
John Lamb, Industry Segment Manager - Natural Resources,
Festo Canada: From our perspective, I would say there is a
cautious optimism. Sales have steadily grown since the bottom
fell out in 2008/2009, but the global situation still affects our
customers. For me especially, dealing with the natural
resources side, the ups and downs of commodity prices really
affect how companies plan their projects—if they go ahead
with them or put them on hold. From that perspective, the
economy isn’t going great, but it isn’t negative.
Alan Wheatley, Account Manager, Hydraflow-Pumptech:
I would agree with that: Cautious optimism. As a distributor,
we rely on small manufacturers and the MRO market. What
we’re finding, especially over the last year, is a trend toward
re-building and fi xing existing product in the field, rather
than buying new product, due to apprehension over where
the economy is going. So our service work has increased over
the last 12 months, and we continue to see that trend even
now. But, so far as purchases of new packages and systems to
supplement new builds are concerned, that has been flat for
our company.
Ted O’Donnell, Regional Manager - Ontario, Bosch Rexroth
Canada: “Flat” was the word I was going to use as well. There
doesn’t seem to be a whole lot of significant growth going on
but it’s not negative either, just steady. At the same time, we hear
how bad things are going in Europe, but despite all of the other
bad news, Canada seems to be steadily humming along.
Tony Bucci, Global Accounts & Food & Packaging Manager,
SMC Pneumatics Canada: As you all know, Canada sells close
to 75 percent of our wares to the U.S., and we live and die by our
one large customer. When we say flat, I think there is still a bit
of an incline. And I agree 100 percent on the refurbishment trend.
Not long ago, you’d see blank checks for brand new production
lines. Now, it’s “We have this line and we want it re-configured.”
However, for new equipment, there is a huge push to design lines
for flexibility, where it has to be easily configured for new products or increased production. But, I’ve got admit that our business
has been okay; nothing to complain about. We’re hopeful 2013
will be another good year for our business.

DE: Following on that topic, what other trends are you
seeing in the industry?
Bucci – SMC: John [Lamb] will tell you, it’s resources. Look
at what’s going on in Alberta. Fort McMurry is a community
the size of Richmond Hill but look at the billions that are
being poured in there.
Wheatley – HFPT: I don’t think we’ve seen the top end of
that either. Our company is Ontario-centric, so I can’t really
contribute to national patterns, but I think there will be some
future opportunities for fluid power in just Saskatchewan
alone as well as the ongoing expansion in Northern Alberta.
There’s a lot of work that needs to be done to give everybody
the sense that the safety and the environmental sides are being
taken into consideration, but that doesn’t negate the fact that
it’s creating a lot of jobs for Canadians and business opportunities for national companies.
Lamb – Festo: To me, it was almost like a switch went off.

bigger and better. The oil sands is only one example; there’s
also liquid natural gas and even the wood industry.
O’Donnell – Bosch: Mining has been very strong as well.
Here in Ontario, we’ve been losing the manufacturing base
over the last few years, while natural resources out west
increased as well as further east. The mobile market, from
our perspective, is very strong across Canada in mining,
farming and forestry.
DE: The skills shortage is an issue for many employers.
How are fluid power companies like yours dealing with the
challenges of finding qualified candidates?
Wheatley – HFPT: Not very well. Education opportunities in
fluid power have really diminished over the last few years. What
happens is that people go to university and look to land a glamorous, well-paying job immediately. But fluid power isn’t deemed
a “cool” industry. As a result, enrolment for traditional fluid
power courses has diminished. Eventually colleges and universities have to drop the course all together or, like at Centennial College, they meld it with an automation course.
Consequently, getting the skill set now, especially on the
service and engineering side, is very difficult. The unfortunate thing is, when people do become available, it costs a
lot of money. You have to make decisions about whether or
not to train a new hire for your type of business. That takes
time, and everybody needs return on investment; they would
like that new hire to start making money for the company
right away.
Bucci – SMC Pneumatics: I’m on the PAC steering committee
for Centennial College. They are trying to identify the trends
and are putting in new courses. There is still a very good Robotics/Automation & Fluid Power Program; they’re trying to offer
more instrumentation and motion control; and the hydraulics
labs are still there. At the end of the day, though, when you have
younger students, mostly men, many don’t develop the needed
skills before they attend college.
However, they do gain an understanding of the course subject
matter and are exposed to some hands-on skills. Centennial
College has always been our pool for hiring. But when we do the
career nights there, of the 30 or so graduates coming out, you’ll
only get a handful of bright bulbs who you get a good vibe from.
Centennial is also now catering to foreign students, approximately
50% or greater, and I don’t know how many of them will stay in
Canada. But it goes beyond the education: Learning those handson skills as a kid just isn’t available today.
O’Donnell – Bosch: The trend for our industry has followed
a progression from mechanical to hydraulics and now its
electronics and motion control. The schools have followed
that trend and educated their students to meet it. Hydraulics
isn’t a particularly glamorous industry, so people went from
fluid power-based only to robotics or mechatronics. We’ve
lost that fluid power-only person, which may or may not be
a problem, because the evolution of our industry is in that
direction.
Lamb – Festo: I agree. Industry doesn’t want just fluid power
people. They want someone who can program a PLC, run a
robot and work on fieldbus devices as well as work on hydraulic and pneumatic systems. I think the technology has lead
the way. Twenty or thirty years ago, it was just a valve and a
coil; now, you have full fieldbus devices, variable speed controls and everything is included, so you do need that one
person who has multiple talents. That’s why mechatronics
has become increasingly popular.
DE: How is the fluid power industry evolving as it faces

into one another. For example, you have intelligent devices
that may be a hydraulic device but has a motion controller
on it.
Wheatley – HFPT: I think this links to the point Tony [Bucci]
made originally about the flexibility that motion control
provides to adapt to future requirements. It may cost a bit
more money to integrate an intelligent device at the moment,
but if I look 18 months down the road, the flexibility of that
device will require less investment when the time comes.
Also, energy savings has been a big part of the direction that
fluid power manufacturers have been going. Historically,
hydraulic devices have been relatively simple and couldn’t
compensate for power requirements. Now, both mobile and
industrial components have become more intelligent and
effectively reduce power consumption, which reduces operating costs.
Lamb – Festo: One negative trend I see is that global manufacturers of fluid power equipment generally make their
products to a global standard. However, when you come into
a specific region of the world, you have to meet specific requirements. The CSA is a good example. It doesn’t impose the same
requirements as UL in the U.S. That puts a tremendous strain
on companies to meet a very specific regional requirements.
It also makes it difficult to bring innovative products into
Canada because the certification is antiquated and based on
30-year-old technologies. There are associations talking about
this topic, but the government has to own this.
