Let us not forget that we have two very interesting articles about what commercial heat treaters get paid and also those who toil in the OEM business-meaning the suppliers to the industry-the next time you face a supplier you will have a good idea what he is getting paid. It comes as no surprise to us that Ipsen, either the largest or second largest furnace builder in the world would be #1 on our list based upon their sales and manufacturing in North America. Based in Rockford, IL sources told us that annual sales in 2012 were $90 to $100 million USD which is only Ipsen USA and excludes all other global Ipsen companies–some of which export into the USA. http://www.ipsenusa.com/index.php 2) AFC-Holcroft/Wixom, Michigan. To get a feel for AFC-Holcroft we went to the President and CEO, Mr. Bill Disler who provided us with this very concise answer about the company. www.themonty.com Largest North American Furnace Builders. It dates all the way back to 2007 when we put together a list of the largest furnace builders in North America which means we are long overdue to update the list. When talking about the largest builders we based this upon several criteria. First the ranking is in terms of annual sales. Second this is firms which concentrate on the heat treating industry as opposed to the steel industry or kilns. So for the purposes of this report we are looking at builders who would typically supply batch IQ furnaces, vacuum furnaces, pushers, cast and mesh belt lines, aluminum furnaces and rotary hearths. The most difficult part of our task is due to the fact that almost without exception all of these companies are privately owned and reluctant to share sales figures. However heat treaters are generally a very open bunch and at the end of the day almost 75% responded with sales figures of which probably half gave their permission to print their sales, with the other half providing figures only as a reference point for our list. Obviously this is the "honor" system but hey if you can't trust a furnace builder who can you trust? I will say the comments and guidance was much appreciated. "Sales are approximately $40 to $50 million/year with 100 direct employees and a sub-contract base of contractors and fabricators that can rise to 200. In today’s environment, I often find such simple questions as sales volume becoming a more complicated question to answer. With many companies having various relationships, partners and joint ventures around the world, including AFC-Holcroft, I am often cautious on how to best state sales volume and I expect others have similar considerations. However, to give you as simple an answer as possible, AFC-Holcroft’s annual sales, including affiliate companies, were approximately $80-90 million in 2012. This is inclusive of both our atmosphere and vacuum equipment and comprises equipment on a global level. AFC-Holcroft continues to see a tremendous demand for our atmosphere furnace equipment, specifically multi-row pushers and sealed quench batch. The belief of the past that large production equipment such as multi-row pushers would become obsolete in favor of more flexible alternatives is clearly not what we are experiencing in the marketplace. There is still a sufficient volume of parts requiring heat treatment to easily justify larger production equipment which provides significant cost and quality benefits for their users. Furnace builder SECO/WARWICK has long proclaimed that they want to be one of the largest in the world and the acquisition below brings the company a step closer. May 1/2013 "SECO/WARWICK takes over 100% of the shares of Brazilian heat treatment manufacturer ENGEFOR in Jundiai, Sao Paulo, and covers the Brazilian and South American market with an own manufacturing, service and sales facility now. SECO/WARWICK and the owners of ENGEFOR Indústria e Comércio Ltda., a Brazilian furnace manufacturer based in the industrial belt of Sao Paulo City in Jundiai, Sao Paulo State, have signed a contract for the acquisition of 100% of the shares of ENGEFOR at the end of April 2013. ENGEFOR has been serving the Brazilian market with high quality brazing, drying, curing, sintering and heat treatment furnaces/equipment and with reliable service for more than 20 years. SECO/WARWICK will extend the scope of products offered by ENGEFOR with the products of its five business segments and will integrate ENGEFOR’s manufacturing and service capabilities in its international network. The answer to this question would be an unqualified YES. Exhibit A would be the latest numbers from Metal Treating Institute (MTI) http://www.heattreat.net/ which recently reported that amongst their members YTD sales for the heat treating industry were down 8.5% from the previous three month period in 2012. This decline was reflected in every area of the US and Canada with the exception of the Pacific Coast which saw a very modest increase of 2%. More anecdotal evidence comes from our captive and commercial heat treating friends across the continent who virtually without exception report slowing growth. This is most obvious in the auto industry which while still busy has slowed to some extent and the oil and gas industries in the southern US which has also slowed slightly. BUT the kicker is that nobody is panicking, everybody expects that the slowdown will be relatively modest and that by the end of the year things will be picking up. So folks this is not 2009 part II but rather a relatively modest slowdown which is not unexpected after the torrid growth most heat treaters have been seeing over the past year. The newest commercial heat treater in North America is National Heat Treat in Houston, Texas which has just entered production. We had the chance to visit this shop this week and we have to say it is an impressive operation with 25,000 square feet to start with more to come, vacuum, gas nitriding, batch IQ and carbottom capacity. The globe’s largest commercial heat treater UK based Bodycote on released on April 24/2013 their interim management statement which is summarized below and can be found at http://www.bodycote.com/en.aspx To cut a long story short growth continues at a reasonable pace and stock markets reacted in a generally positive fashion with share prices close to recent highs. April 29/2013 "Group revenue for the three months ended 31 March 2013 at £156.5m was 3.9% higher than in the same period last year (2.9% at constant exchange rates) and was in line with the Board’s expectations as stated in the 2012 annual results’ announcement on 27 February 2013. Acquisitions made in 2012 added 8.5% (£12.8m) to Group revenue, whilst the organic revenue (at constant exchange rates) was lower by 5.6% (£8.5m) compared to the first quarter of 2012. Excluding acquisitions, however, the sales run rate for the Group at the end of the first quarter of 2013 was slightly higher than the run rate in the final quarter of 2012. Aerospace, Defence & Energy revenue was higher than in the first quarter of 2012 by 6.5% (5.5% at constant exchange rates) although organic revenue was lower by 0.5%. Aerospace and Defence revenue was higher by 6.2%, almost all of which was attributable to acquisitions. Growth in the Group’s offshore oil and gas business was good, but as anticipated at the time of the 2012 annual results’ announcement, did not completely offset weaker demand for gas exploration and production in North America. Overall, organic revenue in Oil & Gas was down by 5.1% but when acquisitions are included, revenue was ahead 2.3%. The Industrial Gas Turbine market continued the improvement seen in 2012 and revenue was ahead of the same period last year by 17.5%, of which 11.2% was organic. April 29/2013 WIXOM, MI. - "Custom Electric Manufacturing Co., a leading manufacturer of industrial heating elements, has named Robert J. Fouquette Chief Engineer. He will report to Vic Strauss, Vice President of Engineering, and be an integral part of the company’s sales and engineering teams. In making the announcement, Bob Edwards, President of Custom Electric, said, "Bob Foquette brings a difficult-to-find skill set to Custom Electric. He is an electrical engineer, heating element designer and specialist in electrical resistance alloys. One of the true success stories in the heat treating industry is that of Nitrex Metal Inc. and its subsidiaries. Since the company's inception in 1984 it has managed to bring gas nitriding into mainstream heat treating and become a www.themonty.com exchange rates). We have often felt that nitriding is quite possibly the fastest growing segment of the industry. We at "The Monty" recently met up with Chris Morawski, President of the commercial heat treating arm of the company and he very kindly gave us the history of the company and a tour of their location in Las Vegas, Nevada, USA. April 26/2013 Late 1980’s the company starting marketing the technology with the first customer being COLMEGNA in Italy and the second being H & S Heat Treating in Port Robinson, Ontario, Canada. H & S started with two furnaces bought from Nitrex under the name Nitrex Metal Technologies Inc., in Burlington, Ontario with H & S and Nitrex being equal partners in Nitrex Metal Technologies. 1993 the technology was gaining acceptance and significant growth resulted from all around the world including England, France, New Zealand and Australia. 1995 a brand new Nitrex Metal Technologies' plant was built in Mason, Michigan with 2 Nitriding furnaces and Chris moved to Michigan to start the facility and ending up staying for 10 years. 1998 Nitrex Metal Technologies in Burlington became 100% owned by H & S Heat Treating and the Montreal and Mason, MI plants became 100% part of Nitrex Metal Inc. It should be stressed that this was a very amicable separation and that the two companies to this day enjoy a very close relationship. 2000 Nitrex Metal Inc. acquires a commercial heat treat in Aurora, IL which is renamed Nitrex Inc. 2002 Nitrex Metal Inc., acquires Alloy Hard Surfacing in San Jose, CA and the name is changed to Nitrex Inc. 2002 The company builds a new plant in Franklin, IN. 2007 Nitrex Inc., in Las Vegas, NV is opened bringing the total to 5 plants in the US #1 in Canada and 1 in San Paulo.. www.themonty.com 1984 Chris Morawski and Michel Korwin along with other investors start Nitrex Metal Inc., in Montreal. At the time Chris is working full time at Pratt & Whitney outside of Montreal, Quebec, Canada. Originally the company was offering nitriding services and building their own furnaces. The partners felt that nitriding was a technology which had enormous potential but was not well recognized. >From this staring point the company offered two things very unique at the time; control of the process using nitriding potential and control of the process using a standard PC, something unheard of at the time. According to a news report commercial heat treater Jasco located just outside or Rochester suffered a small fire recently. Jasco www.themonty.com While the company was built on Gas Nitriding it also offers significant amounts of Vacuum, Vacuum Carburizing, Plasma and Endothermic Carburizing capacity (it is worth noting that the Vacuum Carburizing portion of the business will be expanding). The ownership structure to this day remains the same with Michel and Chris the majority owners although each plant operates independently. Future plans and current plans are quite impressive with the company slated to open two new plants by the end of 2013. In addition 12,000 square feet was added to the Indiana facility which will house 2 new gas nitriders to start. Not to be outdone but the Chicago location has added a 12,000 square foot building which will have a 25,000 pound capacity gas nitrider with working dimensions of 1.6 meters X 4 ½ meters deep (i.e. 63" x 177"). And for some trivia the largest gas nitrider the company has is in Mason, MI with working dimensions of 2 ½ meters X 5 meters X 2 ½ meters which can be seen in the photo below. is a large and impressive commercial heat treater which has been around for many years. April 25/2013 GM Enterprises/ New Orders. This press release comes from GM Enterprises a vacuum furnace builder on the US West Coast. The GM name will again be in the news next week when we publish our list of the largest North Amercian Furnace Builders. Two Leading US MIM Manufacturers order G-M High Temperature Sintering Furnaces. April 25/2013 "Suresh Jhawar, G-M CEO announced receiving multi-million dollar orders from two US Companies for High Temperature Sintering Furnaces. The first Furnace is a G-M Model HVF 301-XXLB (2-Bar) having a Free Work Area of 36” Wide x 30” High x 96” Long whereas the 2nd Furnace is G-M Model HVF 301-B (2-Bar) with dual Door arrangement having a Free Work Area of 36” Wide x 30” High x 48” Long. The Dual Door arrangement reduces Furnace down time for loading and unloading by utilizing Front Door for loading a new load whereas the Rear Door is utilized for removal of the sintered load. Each system is equipped with “state-of-the-art” automatic binder-removal features via a series of wax traps. The larger Furnace is equipped with dual pumping system with isolation valves to provide maintenance without shutting down the Furnace to provide highest level of uptime. There are multiple vacuum evacuation ports and partial gas flow arrangement to achieve high product yield. Both Furnaces are equipped with GMVAC1 WONDERWARE based software to provide maximum process flexibilities and capabilities including real-time data acquisition and storing complete process history." Ambrell Press Release. “Scottsville, NY — Ambrell, a leading manufacturer of induction heating systems, has sold an EKOHEAT 10 kW/100 kHz induction heating system to a manufacturer for a shrink fitting application. The manufacturer will use the EKOHEAT to preheat gears so they expand to enable a shaft to be inserted into each one. As the gears cool, they "shrink" back to size, therefore securing the shafts inside the gears. The manufacturer was using another induction provider, but desired a more responsive and dependable partner. Ambrell was founded over 25 www.themonty.com "Firefighters had to be extra careful fighting a fire near Turk Hill Road in Fairport on Monday morning. News10NBC is told molten salt started leaking out of a furnace at the Jasco Heat Treatment Plant around midnight. Firefighters say maintenance workers noticed the leak which caused items to catch on fire. Fairport Fire Chief Mike Gropp says they couldn't use water to put out the fire. "It's a non-water building. We have to use dry powder or chemicals. Water reacts with molten salt in a negative manner." Firefighters say the fire did not cause significant damage to the building and no one was hurt." "Joy Global/AFC-Holcroft. (April, 2013) Joy Global in Franklin, Pennsylvania has added a new AFC-Holcroft automated batch integral quench system. The order consists of four 36-48-36 UBQ (Universal Batch Quench) furnaces with atmosphere top cool chambers, eight UBT temper furnaces, a UBW washer, an automatic bar car, multi-position load and unload tables with scissors lifts and cooling capabilities, stationary tables, tray rollover table, and ProcessMaster Controls system. The system will be fully automated, with each load managed/tracked as it is automatically processed thru the UBQ line, with complete load data reporting for all process data from entry until discharge. The ProcessMaster Controls system is fully integrated with Joy Global's existing plant wide production system. The customer will be using the equipment for normalizing, quenching and tempering, carburizing and hardening. The modularity of the UBQ system allows for flexibility in processing and production volumes. The equipment was installed and commissioned in the 3rd quarter of 2012. Tracy Dougherty of AFC-Holcroft says of Joy Global, "The team at Joy Global were very thorough and took the time and effort to research the benefits of AFC-Holcroft's automated batch line. This new installation at their Franklin, PA plant gives them one of the most impressive batch lines in North America. This investment will provide Joy Global with the capacity for growth well into the future while producing the quality products their customers have come to expect. Jason Biondi from Joy Global said, "We look forward to receiving the benefits with the new AFC-Holcroft automated batch line. Of course, the positions described below are generic but this should be a fairly representative view. Plant Managers: PM’s are responsible for the day-day operation of the Plant and all employees report directly or indirectly to them. They typically do not have P&L responsibility but are responsible for everything else. These folks can make anywhere from 70K on up and usually will get some sort of bonus based on performance. Plant Metallurgist: Metallurgists often times are also the Quality Managers and/or Lab Managers but for this article, we will separate them out. Their main responsibility is the various processes the Plant is involved with. A couple of asides with this position- This is a great opportunity for a young Metallurgist to get their hands dirty in our business and some Heat Treaters go that route, although they are not easy to attract nor retain for the long haul. Oftentimes a privately owned Heat Treat will have the Principal as the Metallurgist; although, we have made lots of placements once they decide to step back from the day-to-day operations of the business. Expect a Plant Metallurgist to command anywhere from 65K-80K in salary, a little less for an entry-level candidate. Quality Manager: As I mentioned above, sometimes this is the Metallurgist but often it is a non-degreed person who has risen through the ranks. They will typically supervise a number of quality technicians and run the Quality department, sometimes with Lab responsibilities, sometimes not. These folks earn anywhere from 60-75K. Sales engineers: Two types of compensations plans are prevalent. One type of plan is salary only, commensurate with experience. The other is salary plus some sort of commission or bonus. As is the case for OEM’s, compensation depends on how collaborative a sales effort the company uses, if Mfg Reps are involved, and ultimately, personal preference of the company. For a salary only Sales Engineer, expect to pay a base salary of 60-80K plus some sort of car allowance. If there is commission involved, the salary may be as low as 50K + plus some sort of car allowance. www.themonty.com General Managers: Some GM’s have plant manager responsibilities as well but for the purposes of this article, I will assume not. The GM is the outward facing presence of the Company and does not get overly concerned with “tactical” day-today issues in the Plant. Their main concern is dealing with customers, dealing with their boss(es) and ultimately Profit and Loss of the Plant. Good GM’s are worth their proverbial weight in gold and command salaries in excess of 100K plus bonus plus a car allowance. A wise Owner will offer the good ones a small bit of equity to lock them in for the long haul. Without a good preventative maintenance plan and good repair capability when Furnaces go down, a commercial Heat Treater is out of business. Generally, they are non-degreed folks who have worked their way up from an hourly position on the floor and thus, it is difficult, perception-wise, to pay them at a level equal to other key players. "Seco Warwick was originally the name only of the SW Corporation in the US, who had acted as our previous parent company. Then, in 2006 the so called reverse take over took place, where the Polish subsidiary took over its US parent company, which in effect became a subsidiary. American Brazing division of Paulo Products is an enormous operation which will shortly be installing their 26th vacuum furnace in their 150,000 square foot building just outside of Cleveland, Ohio. We had wondered whether this plant has the largest installed base of vacuum furnaces in a commercial heat treat in North America. It turns out not as you can see from the post below from Mr. Bill Jones of Solar Atmospheres. By the way there is one other in the US that might rival these two however they are so publicity shy that we dare not speak their name. "For one facility Solar Atmospheres, Souderton, Pa. will be hard to surpass. We have 28 vacuum furnaces on line up and running. By the end of this year we are adding 5 additional vacuum furnaces, currently on order. Two are smaller production furnaces for vacuum brazing, a production size 10 bar www.themonty.com In India we ran across something which rather surprised us, Therelek Engineers Private Limited a commercial heat treater in Bangalore claims to be the first in the country to have achieved NADCAP and that it is the ONLY commercial that is NADCAP certified. This was not our impression but perhaps we are mistaken. Kind of interesting and it is easy to see that he follows "The Monty". In the US we have a few interesting items. First we see that GE has acquired Lufkin Industries in Lufkin, TX. It's worth mentioning because Lufkin (who amongst other things produces large gears) has a large in house heat treating department which we have profiled in the past. In California Bodycote is installing a new 20' X 8' X 5' furnace capable of handling 30,000 pound loads at 2250F. This will be intended to serve the aerospace and engine markets. Here is an example: PLANSEE has done extensive work with the design of the MIM hot zone door. After all, it is possible that these doors could be opened and closed several times between cycles. With other designs two hands are necessary to open the door to the hot zone. And prior to opening the door, it is necessary to disengage the actuating mechanism for the shutter assembly which enables rapid cooling. Multiple step processes like these can increase the possibility of operator error. Nevertheless, these steps are unavoidable with many of the current designs. With the new design from PLANSEE, it is no longer necessary to disengage and reengage the door fastenings when opening and closing the doors. When the door is closed, the fastening mechanism automatically engages, due to the counterweighted handle, and ensures a tight seal. Preinstalled shutters. While we can't say for sure we would suggest that quite possibly it is American Brazing (a division of Paulo Products) located in Willoughby, Ohio. The company is currently installing their 25th vacuum with number 26 arriving shortly (both are GM Enterprises units with 6 bar quenching). This is a top notch operation with immaculate equipment as you can see from the photo below. If there are any commercials with more vacuums in a single location we would like to hear about it. Obviously if natural gas is not available there is no decision to be made which means generally the decision comes down to relative cost. Certainly in most areas of North America this is a "no brainer" natural gas is far cheaper than electricity and the long term forecast is that the spread will only widen. One of the charts below shows natural gas pricing over the years, the second electricity. We wouldn't have to debate a second about which energy source to use. April 9/2013 Moving to Brazil we see that commercial heat treater TÊCNOTEMPERA, a commercial heat treater, in Santa Catharina in southern Brazil just successfully started up their first vacuum furnace. This was purchased from Seco/Warwick and has working dimensions of 600 mm x 600 mm x 950 mm and 12 bar nitrogen quenching. Apparently the plan is that this will be the first of a number of Seco Warwick vacuum furnaces. I know that commercial heat treating in Brazil is struggling these days so I hope that this impressive investment pays off. Metal Treating Institute (MTI) the largest organization in North America of commercial heat treaters is having a regional meeting in Big Sky Resort in Montana July 19-20. Featured speakers will include our good friend the "Doctor", Dan Herring (boy this man gets around). Moving to the field of rumors we have an interesting one. A brand New Commercial Heat Treat is being constructed in the Rockford, Illinois area. While we don't have a clue who is behind this we do understand that it will offer normalizing, annealing and continuous furnaces. Hey we have to mention something about Italy for a change (although we will have more about heat treating in Italy in a few weeks). We see that one of the largest new furnace builders in the country Cieffe is delivering to Salzgitter in France a turnkey furnace line for the heat treatment of steel tubes for the oil industry. This is an automated line capable of handling parts up to 13 meters long with a maximum temperature of 1120C. Moving to a particular "peeve" of ours we ran across another one of those "crappy" Heat Treat Studies claiming to know the size of the North American captive and www.themonty.com monster Lindberg Hi Heat Gantry furnace which can be seen below. This thing has working dimensions of 72" diameter and 16' high and can handle parts up to 15,000 pounds. Additional equipment includes a couple of generators and a few other pit furnaces including a large salt quench. While Goodrich does some heat treating in house a great deal is outsourced. I can't imagine a used equipment dealer buying something so specialized but you never know. We will be curious to know where this ends up. April 8/2013 "Congresswoman Allyson Schwartz Visits Metlab Mark Podob (l) and Jim Conybear (r) owners of Metlab, Philadelphia, PA, welcomed the Honorable Allyson Schwartz, Congresswoman to Metlab on Thursday, April 4, 2013. The Congresswoman, Representative for the 13th District in Pennsylvania, toured the heat treat plant looking at the two largest pit furnaces in North America as well as such diverse projects as the manufacture of wire supports for the arresting cable mechanism on aircraft carriers, carburizing and hardening crawler shafts for steam shovels, and gears being nitrided for Navy destroyers. Also toured was the company's black oxide line used for finishing fasteners, machined parts and other components, its in-house metallurgical laboratory, and sandblast cleaning operation. The Souderton, PA plant can now better serve the aerospace market with this accreditation. The already stringent review of quality procedures and processes was even more challenging for Solar. The Nadcap audit checklist is based on conventional carburizing processes which are controlled by carbon potential, but Solar’s patented low pressure vacuum carburizing (LPVC) process works a bit differently.
