It all began with probably the worst and most far-reaching financial and economic crisis and ended with a strong boost to the economy that nobody would have expected. Now we need to stick to our guns and continue to drive forward at full power so that you can continue to do business successfully with us in the future. Read about the innovations and improvements that will help us to pursue our trend for growth in this edition of Airmail. Energy efficiency is the hot topic for the whole industry. The new IEC 60034-30-2008 standard that regulates the statutory minimum level of efficiency for electric motors frequently plays the primary role in this. However, did you already know that there is far greater potential to make savings on blowers and side channel blowers that run at an optimum rate? We have also optimised a few of our high-pressure blowers and the result of this is the BOOSTED range - our new high speed blowers. Kreher ENERGY EFFICIENCY Do you already conform to IE2? The countdown is on - the new standard comes into effect on 16 June 2011 T he International Electrotechnical Commission (IEC) has developed and published a new standard in order to reduce the global energy consumption and, consequently, the CO2 emissions. The „IEC 60034-30-2008“ defines the levels of efficiency and efficiency classes on asynchronous motors at 50 and 60 Hz at a capacity range of 0.75 kW to 375 kW and, consequently, replaces the different national regulations that have been in force up until now. From 16 June 2011 onwards only motors that comply with the standard, i.e. that meet a minimum of efficiency class IE2 at this point in time, will be allowed to be placed on the market within Europe. The EISA (Energy Independence Security Act) has regulated the new minimum efficiency level requirements for NEMA motors (60 Hz) within the North American region since December 2010. Blowers and side channel blowers are also affected by the changeover It‘s not just manufacturers and anyone purchasing motors that should find out about this new standard as quickly as possible and include it in their plans. A considerable number of components that are operated with an electric motor must also be fitted with motors that comply with IE2 by 16 June 2011 at the latest. Therefore, motors for lots of Elektror blowers and side channel blowers, with the exception of a few, must also be changed over to a minimum of energy efficiency class IE2 in accordance with the standard. This brings substantial benefits to our own motor manufacturing, such that we have already been supplying all Elektror devices with IE2 motors for a few months. The earlier the better In order to avoid bottlenecks in processing or supply shortages, a changeover should take place as early as possible particularly on projects with a longer duration. For example, in a few cases the external dimensions of the devices change and Elektror must then check to see if an alternative solution is possible by using a different Elektror device or if it is necessary, where applicable, to adjust the design of the mechanical engineering company‘s system. Those not affected by the standard: • Blowers / side channel blowers with motors < 0.75 kW and > 375 kW • Pole-changing devices • Single-phase devices • Devices that can only be operated with frequency converters • ATEX blowers The issue is more controversial with blowers and side channel blowers that are built into systems that are exported to the USA or Canada and used there. If these are fitted with foot and flange motors, they must have already been fitted with NEMA premium (=IE3) motors since 19 December 2010. NEMA energy efficiency (=IE2) is acceptable for side channel blowers and blowers with flange motors without feet. The new IE2 motors achieve the better level of efficiency that is required due to the improved quality of their metal, more active material and the increased coil space factor, amongst others. These adjustments result in genuine additional costs that are reflected in slightly higher purchase costs. However, when you take into consideration that 90 % of the total costs of a motor relate to the operating costs and a large percentage of this to energy costs, it becomes obvious that an energy-efficient IE2 motor will be amortised within a few years (The exact duration depends on the annual operating rate of the motor). And this is certainly not without good reason. If you consider that a large percentage of the electric motors used worldwide are affected by this statutory guideline, it is obvious that an enormous energy-saving potential has been identified in global terms. After all, energy savings of 2-5 % per motor will be achieved through these measures. However, our years of experience as a manufacturer of industrial blowers and as a systems supplier indicate that there is potential to make even greater savings. S Selection of the correct Elektror device In add addition to any other device adjustments, it is vitally important that the basic model that is selected can fulfil the requirements. Any over and under sizing must be excluded at this point so that the energy balance is not influenced in a negative way. Blowers that can be adjusted via frequency converters provide significant advantages here be- cause the infinitely variable speed controller ensures that only the pressure and flow rate that is required for the process is produced. Furthermore, process-oriented, sensor-driven controls can be achieved using frequency converters. The speed of the blower is automatically regulated to the required operating point with this version. This is particularly useful in applications where there are changing conditions on the system in terms of ventilation. Frequency converter technology is also used these days as an energy-efficient alternative to a belt drive in order to achieve high speeds and, consequently, higher pressures and flow rates. Friction losses of 2-3 % can also be saved on top of the overall lower operating and maintenance costs as a result of a drive belt wearing part not being used. Elektror – standard is made by others! 5 | Elektror | Airmail Don‘t miss „the connection“ Our new standardised device connectors and connecting elements make the mechanical connection of Elektror devices a breeze “D o you have a device connector within your range that is suitable for the connection to standardised connecting elements?“ Enquiries that we received from our customers in the past sounded like this or were very similar to this and up until a few months ago we regrettably had to say „no.“ However, true to our maxim, „Ventilation technology from Elektror - a one-stop service,“ it is always our objective to fulfil your requirements - that‘s why we have now expanded our acce accessories range for you. ELEKTROR TECHNOLOGY BOOSTED! – Speed that will delight you! The new high-speed Elektror blowers provide tremendous performance potential with extremely compact device dimensions S ignificantly higher pressures with the same device dimensions, a greater level of efficiency and constant pressure behaviour even with higher flow rates and energy efficiency thanks to the use of a perfectly proportioned motor. These were a few of the requests in the requirements specification for a new range of Elektror devices. The objective was to be able to identify even more applications for blowers in the future. Our developers were faced with the major challenge of needing to replace two or more blowers with one, as well as also planning to expand into capacity ranges that could only be achieved by complex high-maintenance devices (such as turbines) up until now. responding to a speed of over 7,000 rpm. A pressure of up to 20,000 Pa (at up to 1,800m³/hr) is produced by this tremendously high speed – and this is achieved with the same compact device dimensions as the standard HRD7 device that has only been able to achieve pressure ranges of up to 16,000 Pa until now. This new high-performance blower is driven by a 15 kW motor that makes it significantly more energy-efficient than comparable alternatives. The first of the next generation has already arrived Just a little later we will now present you with the second device in our BOOSTED range - the HRD60 FU 135/11. This small brother of the HRD7-BOOSTED can be operated at up to 135 Hz and, consequently, moves at speeds of in excess of 8,000 rpm. With a maximum pressure of 17,000 Pa at 1.800 m³/hr it is ideally suited for applications for which the previous HRD60 devices were too weak and the performance and dimensions of an HRD7 (-BOOSTED) would have been too large. BOOSTED – a range with lots of benefits The devices presented here stand out thanks to their consistent pressure behaviour that is reflected in an extremely flat characteristic curve. All devices in the BOOSTED range are based on standard devices of the same name and, therefore, have the same dimensions as them but a significantly higher air capacity. The systems are largely wear-free and maintenance-free despite their extremely high power density and they also provide excellent operational reliability. To be continued … Of course, that‘s not all! We are constantly working on the development of other devices within the BOOSTED range - always with the objective of providing the optimum capacity within a confined space. Consequently, even the most diverse demands in terms of ventilation capacity can be met with this extremely high-performance and highly efficient solution in the near future. Substantial exposure to loud noises can result in negative physiological and psychological consequences for employees in production halls and at large machines. Motor capacities of up to 30 kW and impeller diameters of up to 710 mm ensure that challenging applications do not present any problems for our devices either. Furthermore, increases in speed of up to 2.4 times the normal speed are currently achieved using frequency converters. Despite their low-noise design, blowers with these performance levels do not operate silently. Both the motor and air noise levels increase when the blower capacity is raised. Generally air is almost always the main element of the conveyed media but there are also a large number of applications where the blower comes into contact with aggressive substances, such as acids. The same process applies here for both the conveying of aggressive media and the intensive cleaning of the blower with acidic cleaning agents. Stainless steel is the ideal material in this instance. It is resistant to water, steam, humidity, food acids, as well as weak organic and inorganic acids, also provides very good anti-corrosive protection at a high level of humidity and, in addition, has antibacterial properties. Furthermore, an extensive analysis of the industry showed that extremely high standards now apply for plant engineering in many sectors of the industry that can only be achieved using stainless steel models. Therefore, we have decided not just to produce stainless steel blowers solely for specific projects in the future. As of the middle of this year, the new range of stainless steel fans that are based on our RD range (medium pressure blowers) will enhance Elektror‘s product range. However, we also have the right solution in most cases for particularly ambitious and tough jobs: Abrasive associated materials in the conveyed atmosphere? We also have a solution for this. The housing and optionally the impeller are coated with DURNI-COAT®, a chemically isolated layer of nickel that provides the required surface properties without compromising the advantages of the aluminium cast material on the housings But that is not all. To separate the atmospheres subject to different ATEX zones, we seal ATEX blowers using the new sealing methods that have already established themselves outside of explosive areas many times over. We attach great importance here to electrical potential equalisation. This sealing system is also suitable for holding back any aggressive associated materials, oils or aqueous solutions that are carried along by the feed air. Therefore, these plants and any integral components must comply with the standards in terms of explosion prevention. A manufacturer of organic source materials for biogas plants ATEX blowers as air supply Our ATEX blowers are primarily used for so-called double membrane gas storage. This type of biogas plant consists of a shaped outer membrane and an inner membrane that forms the actual gas-filled compartment. A layer of air with a constant pressure sits between both membranes. It ensures that the outer membrane keeps its shape and, at the same time, that this pressure is applied to the inner membrane in order to feed gas into the supply network. A constantly running ATEX blower outside the membranes feeds air into the gap in between and keeps the pressure constant. An electronic speed control adjusts any fluctuations in the amount of gas in the inner membrane within a few moments so that the outer membrane always keeps its shape. Although the blower in this case is outside the area filled with biogas and conveys normal air (no biogas), it must still comply with the ATEX requirements. The reasons for this are any possible leakages from the plant or any blowbacks of gas in the direction of the blower. Should such an emergency occur, there must be a guarantee that escaping gas is unable to ignite on the blower. ATEX blowers for intermittent conveying of explosive gases In a few cases the biogas is conveyed directly through the blower. For example, this may be the case when any overpressure in the gas-filled compartment has to be adjusted or any gas collected has to be transported into larger storage tanks. The aggressive substances contained in the biogas and the changing concentration and composition make this application very challenging and call for a few adjustments to the ATEX blower. F or nearly 100 years, since 1912 to be precise, Ritter Sport has been making and selling chocolate. Famous for its square shape that fits into nearly every jacket pocket, it‘s unimaginable not to have the many flavours available on the shelves of supermarkets and retail stores these days. Ritter Sport does not make any compromises in terms of the quality of its products. The highest value is placed on perfection in terms of flavour and „looks“ from the start as a raw material through the production process to the finished product. Numerous production steps are required when manufacturing chocolate Initially, the different ingredients must be mixed together with the cocoa paste. Then comes the refining of the chocolate paste - the finer the paste becomes, the less “sandy“ the taste on your tongue when eating the chocolate at a later date. And subsequently the paste is then conched. This involves heating it to 90 °C and stirring it until the paste is fine and smooth. As the chocolate is still too hot and runny for further processing when it leaves the conching process, it is now slowly cooled along a specific temperature curve to approx. 28 °C - this is called tempering or also precrystallisation. This production step is vital for the silky matt gloss and the breakage (the “crunchy“ noise when you break the bar). Elektror medium and high pressure blowers are used in the chocolate tempering machines at Ritter Sport. They are responsible for the evenly distributed and precise cooling. The non-contact cooling using a flow of air is ideally suited for tempering the chocolate paste gently and without the risk of any contaminants. It is vitally important here to meter the air precisely to achieve a steady tempering rate as cooling too fast would lead to the formation of a fat bloom on the surface of the bar of chocolate. This is in fact harmless in terms of flavour but not very appetising to look at - an effect that everyone is aware of if they have ever placed chocolate into their fridge. Finally the perfectly tempered chocolate is poured into chocolate bar moulds where it cools down further. Our blowers also support the evenly distributed cooling of the chocolate during this process. At the same time, any excess chocolate is blown off using a perfectly metered air curtain that ensures that the surface of the chocolate is lovely and smooth. Our extremely close and excellent partnership with the manufacturer of the chocolate tempering machines for Ritter Sport ensures that we can design our blowers ideally for this application using detailed measurements. In conjunction with high precision and individually produced Elektror Airknives, a uniform discharge of air is also guaranteed for the whole width of the material line. The varying requirements in terms of air capacity can be implemented without any problems using frequency converters. This way, Elektror blowers, amongst others, also provide for the full enjoyment of the tasty, square and practical Ritter Sport chocolate bars. Our architects and in-house engineers came up with a sophisticated and, at the same time, environmentally friendly air conditioning system in order to heat or cool this enormous area to pleasant room temperatures at all times of the year. Use of “waste heat from waste“ The main role of the nearby wood chip plant is to produce electricity for the “Scharnhauser Park“ area of Ostfildern (Elektror‘s headquarters is also located here). This is achieved by burning biomass, a large percentage of which is covered by wood chip. Any heat loss resulting from this is not released unused back into the environment but instead made available for use as local heat by any private or commercial buildings. Elektror is also connected to this local heating network. What is special here is that the waste heat that is available all year round can be used to both heat and cool the Elektror building using two heat exchangers. In summer the waste heat is simply used to chill. No boiler operates in the building itself but an additional cold compression system that produces electricity is only used in winter to cool specific rooms (e.g. server room). This means that only the minimum amount of CO2 is produced by any air conditioning systems. “From the deep“ - the use of near-surface geothermal heat 104 so-called energy stakes made of concrete were inserted 6-9 metres into the ground under the Elektror building. These concrete stakes are activated as heat exchangers and supply +3 °C to +5 °C natural heat from the ground. In winter they 22 2|E Elektror lek ektro ek e tro or | Ai A Airmail irma rm rm ma ail i are used to preheat the fresh air that is used to ventilate the building or in summer they are used to precool it. Consequently, the energy required to generate ventilation air to maintain a room temperature of 20 °C is once again reduced. The extract air from the building is discharged again to a central point on the roof using heat/cold recovery. Concrete core activation and the right control engineering The Elektror building is heated and cooled using so-called concrete core activation. Concrete is an ideal material for consistently storing and releasing heat and cold. To this end, several hundred meters of ducting were laid in all concrete ceilings above the ground floor by the building contractor. The waste heat from the wood chip plant moves through this ducting, after passing through the heat exchangers, directly into the room ceilings that then take on the basic temperature control for the room air as cooling or heating surfaces. A special building management system brings together all components from this complex air conditioning and ensures it is both environmentally friendly and efficient in its operation. For example, the control of the concrete core activation is optimised using the weather forecast from a meteorological service and also the whole lighting and blind shading on the building is fitted for flexible and cost-effective operation. RAL 7035 is a new standard colour for all Elektror devices since 1.1.2011 F ollowing many suggestions from our customers we changed the standard coating on Elektror devices on 1 January 2011. Our former, ageing standard colour, RAL 7032 (pebble grey), has been replaced with the more modern and pleasant RAL 7035 (light grey) colour. By making this change, the standard coating on our blowers and side channel blowers has now been altered to the colour that has since become the common colour within tool and plant manufacturing.
