Optimum corrosion protection for all BPW components. Running gear from BPW offers robust technology for a long vehicle life. An important quality feature of our products is cataphoretic dip-coating with zinc-phosphating (KTLZn). This is a special surface finish that provides 5 times more effective corrosion protection than conventional painting processes. Thin layer corrosion protection processes such as Dacromet® and Geomet®, as well as chromated surface protection systems, can withstand even the hardest stone impacts. 12 Cataphoretic dip-coating with zinc-phosphating (KTLZn) provides a deep shield and meets the most exacting requirements for corrosion protection. For example, KTLZn-coated BPW components can withstand a 504-hour salt-spray mist test without any problems. BPW is also the first choice when it comes to thin-film corrosion protection processes: As well as using the familiar, tried-and-tested Dacromet® coating containing chrome VI, BPW is already adopting the EU end-of-life vehicle directive 2000/53/EC (which is at present only mandatory for vehicles up to 3.5 tonne gross weight rating) and is in some cases using chrome VI-free coating systems (e.g. Geomet®) instead of the previous systems containing chrome VI. These systems can be disposed of in an environmentally friendly way, and are not harmful to health. The result is convincing in all respects: Corrosion, cleaning chemicals and even stone impacts don’t stand a chance. And the components are ready to be installed without requiring further painting. How it works Dacromet® and Geomet®: An inorganic, silvery coating is applied to the vehicle components using an immersion process involving an aqueous suspension of zinc and aluminium flakes. The coating is allowed to dry and then baked on at about 300 °C. KTLZn: The vehicle components are given a painstaking 10-zone pre-treatment (including zinc-phosphating), after which they are immersed in the cataphoretic dip-coating tank. A direct electric current is applied in order to coat the components with a water-soluble epoxy resin varnish. This coating is then baked on at 185 °C. Result: The best possible corrosion protection, even without a topcoat of paint. The computer-controlled BPW cataphoretic dip-coating and zincphosphating plant represents the cutting edge in the application of corrosion protection in car production and sets the global standard for coating quality in trailer chassis and suspension systems. ! BPW surface treatment – Features and benefits Wide-area corrosion protection, even on inaccessible points such as in cavities (5 times better than conventional primers and topcoat paints) Minimum rust creepage, e.g. after surface damage by stone or chipping strikes High chemical resistance, e.g. when highpressure cleaners are used with detergent additives No further topcoat required. Where there are individual requirements for a particular lustre and colour, these finishes can be painted over using inexpensive topcoat systems without pre-treatment Hard surface: Less transport and installation damage Easier maintenance and repair procedures Fewer downtimes Longer service life of the entire BPW chassis High resistance to heat Outstanding look: Surfaces without drips or runs and with an even coat thickness Environmentally friendly coating process: No liberation of polluting substances 13 The Quality Factor BPW · THE QUALITY FACTOR / Surface treatment 14 Quality signed and sealed. For BPW, it’s purely a question of adjustment. The camber and toe-in of each BPW axle beam are set at the factory. These are minor values, but they have a big effect on driving. That is because having the right camber and toe-in adds up to greater road safety and efficiency. Perpendicular to the carriageway Wheel centre plane Top Top Positive camber – Unladen vehicle Camber is defined as the angle (A) between the wheel centre plane and a line drawn perpendicular to the plane of the carriageway. The camber is positive if the top of the wheel is angled outwards when the axle is unladen. Positive camber – Laden vehicle The bending load on the axle beam when the vehicle is laden causes the wheel to straighten. This means the tyre rolls with optimum road contact when the vehicle is laden (the most critical condition in terms of wear). This avoids uneven, premature tyre wear. Longitudinal axis of vehicle Wheel centre plane Direction of travel ! Camber and toe-in – Features and benefits Setting a positive camber ensures maximum contact between the carriageway and the tyres when the vehicle is laden, optimum tyre tracking and avoidance of uneven, premature tyre wear 26 Toe-in Toe is the angle (B) between the longitudinal axis of the vehicle and the wheel centre plane. Toe-in means the front part of the wheel is turned inwards towards the longitudinal axis of the vehicle – i.e. the distance between the front of the tyres (A) is less than the distance at the rear (B). During driving, the rolling resistance of the tyres causes the angle (B) to be forced back to zero, thereby ensuring stable straight-ahead driving. Without toe-in, the wheels would attempt to run outwards. Having the toe-in set exactly ensures stable straight-ahead driving Lower operating costs and improved road safety Axles / Toe-in and camber / ECO principle Axles Saving costs in an instant. With the maintenance friendly ECO principle. The patented ECO principle from BPW not only offers excellent durability but its internal parts are also easy to service. For example, the entire wheel can be pulled off after the axle bolt/nut has been unscrewed according to the efficient Formula 1 principle. The same thing goes for the running costs. BPW suspension systems have proven themselves millions of times over, all over the world. With perfect driving comfort, low-maintenance technology and a lightweight design. Thanks to ongoing development, BPW air suspension systems combine high efficiency with outstanding driving properties and stability. Also, BPW leaf suspension systems set the standard when it comes to applications under the harshest conditions – they are extremely tough and robust. 62 Suspensions Suspension / Contents 64 Air suspension 72 Airlight Direct 76 Combi airbag 68 Air suspension installation 73 Axle lift devices 77 Heavy-duty air suspension 69 Airlight II 74 PDC load-dependent damping 78 VB series leaf suspension units 70 SL 75 Channel crossmembers 80 W series leaf suspension units 71 Recommended applications and 3-D trailing arms 63 No roads are absolutely smooth. To make up for this, we build absolutely perfect running gear. A running gear system is only ever as good as its suspension. BPW air suspension systems are individually designed to cope with where and for what they’re going to be used, and what load they’re going to carry. Only in this way it is possible to ensure the optimum driving safety at the same time as reducing the stress on the driver, the cargo and the body. This reduces wear on the tyres and cuts down the stress on the vehicle body and the cargo – as well as reducing your expenses. Another advantage: The modular construction means that it’s easy to exchange individual components in the event of a repair. Air suspension hanger bracket Shock absorber Axle involvement Axle lift Air bag Trailing arm Function: The principle components of a BPW suspension supporting the body is set automatically depending on the , shock absorb- state of load. The air bags perform the suspension function. The pressure in the air bags required for 64 using an axle lift . Suspension / Air suspension Air suspension has come to the fore in the transport Manually controllable raising and lowering of the super- business. In comparison to leaf suspension, it offers: structure Greater precision in brake control via load-dependent bag Long suspension travel pressure Increased road safety (e.g. by high rolling stiffness) Static and dynamic axle load equalisation Lower weight Load-dependent damping (PDC) as an option Optimum use of the permitted vehicle height The possibility of using an axle lift Suspensions High level of driving comfort in all load conditions The U-shaped connection comprising the axle and flexible trailing arms noticeably reduces unwanted rolling movements and reduces the load on the vehicle frame. This principle of connecting the axle and trailing arms together acts as a stabiliser to cut down rolling movements. In this way, air-sprung suspension systems from BPW achieve safe driving properties as well as a high level of driving comfort. The trailing arm connects the axle to the vehicle frame via the air suspension hanger brackets and the air bag. BPW trailing arms (single or twin leaf springs) are highly flexible spring steel elements. They are hot-rolled from one piece, after which they are shot-peened and cataphoretic dipcoating and zinc-phosphating. Trailing arms absorb a great deal of torsional forces applied to the axle beam. Various trailing arm versions permit individual equalisation – for example for axle load, track, spring centre, centre of gravity height and driving comfort. In every situation, their stiffness and flexibility are exactly matched to the vehicle and its application. This reduces the stress on the body and ensures that the vehicle achieves a long service life. The catch plate offers the necessary safety reserves if the worst should come to the worst. Long-life steel-rubber-steel bushes (up to 4 times the service life of rubber-steel bushes) offer maintenance-free mounting of the trailing arm. The axle is exactly controlled, while tyre wear and operating costs are both reduced. Offset BPW trailing arm Straight BPW trailing arm Single-leaf trailing arm Catch plate Steel/rubber/steel bush i More information 3-D trailing arms (page 75) Cataphoretic dip-coating and zinc-phosphating (KTLZn) (page 13) 65 Lack of driving comfort increases the strain on the driver, the vehicle and the cargo. BPW finds the solution to this in the air. Air suspension hanger brackets transfer all control, braking and acceleration forces from the axle to the vehicle frame. Short, adjustable BPW air suspension hanger brackets with integrated shock absorber mounts make installation easier, reduce weight and cut the torsional load on the vehicle’s frame. The vehicle manufacturer benefits from straightforward cross-bracing options at the interface between the frame and the hanger bracket. Rapid unit alignment is possible using BPW hanger brackets with integrated track setting. Production tolerances on the vehicle can be equalised or wheelbases corrected without the need to unfasten the U-bolts (axle tracking). BPW air suspension hanger brackets are available in steel as well as in high-grade steel and aluminium on request. What is more, with the bolted Airlight II air suspension hanger bracket, BPW is offering manufacturers the opportunity of coating vehicle frames without air suspension hanger brackets, and not connecting them to the complete axle unit until the final assembly stage. Cold joining technology allows the bolt-on hanger bracket to be mounted on standard frames, including aluminium frames, with bottom boom width as little as 120 mm – no changes are necessary on the frame. The shock absorber reduces vibration in the vehicle body and ensures greater driving comfort and road safety. That’s because the wheels stay in contact with the road and dynamic wheel load fluctuations are reduced. BPW uses various types of shock absorber to guarantee the best possible damping in each case. High-volume BPW shock absorbers are adapted to the vehicle, the overall height and the range of applications. The rubber bushes of BPW shock absorbers can be replaced. This is much less expensive than buying a new shock absorber. The axle is connected to the trailing arm using the axle connection comprising: spring plates, spring pads, segments and U-bolts. Clamped, positive-locking axle connections ensure an even force transfer into the axle appropriate to the degree of load. This is only possible with square axle beams which therefore offer a long service life. The connection parts are attached at the reinforced radii of the axle beam (no welded connection). BPW uses U-bellows because of their spring characteristics. They roll over the rolling piston during compression. 66 Suspension / Air suspension The air bag ensures outstanding suspension of the body and makes it possible to adjust the vehicle height using the „lifting“ and „lowering“ functions. Air bag mounting plate BPW air bags are firmly rolled into the mounting plate at the top at the bottom by vulwhile they are bonded onto the clamping plate canisation, which means they are guaranteed to be air-tight. The rolling is made from glass-fibre reinforced plastic with a steel support piston to give reduced weight and resistance to corrosion. The integrated bump protects against damage when the bags are vented. BPW offers stop air bags for any application (total spring travel up to 450 mm). It automatically lifts up to two axles on a tri-axle suspension (when unladen) Suspensions and lowers them again (when laden). Locating the axle lift at the side is recommended for lifting the first axle and in vehicles with limited ground clearance, high axle loads or long suspension travel. The double-sided lift (for air-sprung axles up to 12 tonnes) does not need any space in front of the air suspension hanger brackets or in the middle of the vehicle. It can be fitted at any time to any axle position offering the convincing benefits of low weight and good ground clearance. Both the central axle lift device using a lifting bag and the BPW central lift with bellows fitted in the middle of the vehicle can lift one or more suspension axles and are integrated within the space of the axle unit. Greater efficiency for vehicle manufacturers. No creases when you are on the move. With the Combi airbag from BPW. In road/rail/ship combined transport, trailers with vented air suspension systems are lifted by gantry cranes or manoeuvred by marshalling tractors. Conventional air suspension systems are at risk of damage to their air bags. The patented Combi airbag from BPW (European patent 0 554 573 B1) provides an effective safeguard against folding and creasing of the air bag and thereby guarantees a long service life. Function: The air bag of a Combi airbag is divided into two parts: The air bag is bolted onto the vehicle frame with the rolling piston while the centring cone is connected to the trailing arm. When the trailer is lifted, the axle and the cone move downwards. The movement is restricted by the shock absorbers. However, the airbag remains in its rest position. When the trailer is lowered to the ground, the airbag and centring cone once more come together. The bag can neither fold nor crease. A long service life is thus assured. With numerous engineering services that put your individual trailer requirement profile into the focus of attention. Whether FEM or brake measurements, whether driving tests or test facility trials and tilting stability calculations – our specialists advise you in detail and develop the solution that best meets your needs. Application consulting BPW assists you in standardising vehicle frames and helps you to select axles and axle units which are appropriate for a particular market or application. With BPW, your ideas are in the best hands. That’s because BPW offers you a wide range of ingenious solutions for technical applications. Whether you have detailed questions or want to develop complete vehicles: We are happy to offer you advice. If necessary, BPW can also test vehicles in operation so as to come up with the correct solution for you based on the measured data. In this case, BPW refers to existing standards and uses its own experience, or else develops a special catalogue for you containing the necessary measures. FEM calculations BPW possesses many years of experience in performing stress measurements during driving trials. We perform computer analysis (also on the vehicle frame or frame components) and propose any necessary optimisation measures. In this way, you cut calculation time as well as shortening testing and development cycles. Driving tests In driving tests, BPW analyses the load on frame components: deformation or stress on connecting pieces, gusset plates and crossmembers is recorded using strain gauges and evaluated with the vehicle manufacturer. This means frame and chassis components can be optimally designed prior to the start of volume production. 98 Service and Distribution / Engineering Test facility trials In BPW test facility trials, components are subjected to pulsating or alternating forces. Various test programmes can be used for this, such as driving along a test route. As a result, operational strength and component flexibility can be tested under realistic conditions. This reduces the development time of components and modules. Modular test rig Using the 12-channel modular test rig, BPW can simulate all vertical, transverse and longitudinal forces as well as braking, steering and pitching torques that can act on the running gear during operation. As a result, off-road tracks can be simulated in real time and test track drives can be reduced. Also, the inspections are rendered more reproducible. Brake calculations BPW prepares EC/ECE brake calculations on the basis of BPW brake cylinders as well as components and designs from other manufacturers. In this way, design tolerances can be exploited sensibly in terms of technology and efficiency. The best possible brake suite and the most effective braking Turning circle and tilting stability calculations BPW offers you the service of EC-licensed turning circle calculations. This calculation is accepted for the vehicle registration and therefore replaces the practical demonstration in almost all cases. Also, the planned vehicle will comply with statutory provisions right from the start. Since July 2003, the rollover resistance of hazchem vehicles will have to be demonstrated as part of the registration process. An acceleration at right angles of 0.4 g is demanded. This has to be confirmed mathematically or using the tilting test. BPW offers you a mathematical check of compliance with this requirement. It is performed in accordance with ECE regulation no. 111, appendix 4. As a result, the costly tilting test can be avoided. 99 Service and Distribution for your vehicle are assured. This means things that belong together fit together. In drum braked axles from BPW, the air cylinder brackets are welded onto the axle beam. They are used for accommodating diaphragm and spring-type cylinders. The offset hole pattern of the BPW air cylinder bracket permits optimum positioning of the brake cylinder for any lever length. In addition, the air cylinder brackets have marks for additional hole patterns when using small brake cylinders with narrower stud spacings. Air suspension installation exactly according to plan. BPW supplies the air installation kit and the corresponding installation diagram for the particular application. The installation diagrams show the valves in what is referred to as the ISO view. The letters and numbers of the valves printed inside boxes on the installation diagrams are identical to the markings on the valves themselves. That makes installation very straightforward. BPW‘s warranty will be invalidated if installation is performed incorrectly by third parties. Example for air suspension installation: Tri-axle suspension, without lifting and lowering, with axle lift device and LL self-steering axle. i More information Mode of function (page 68) 138 BPW NEWS 06/06 and 04/06 Technical Data / Air suspension / Air suspension installation The air suspension valve is the heart of the air suspension axle in tri-axle suspension systems or of the rear axle in tan- installation. It controls the air bag pressure according to the dem axle suspension systems. In special cases (e.g. axle lift vehicle load and therefore keeps the ride height constant. device), the air suspension valve can also be connected to It is attached in the vehicle frame and connected to the axle the front or rear axle. by means of the linkage device – in the centre of the middle Air suspension valve Stroke limiting catch straps Frame attachment Direction of travel The valve lever is horizontal in the driving position. It is moved downwards for a functional check. The air now flows out into the atmosphere via the vent flap. However, the valve shaft must be turned through 180° if air gets into the bellows. The valve lever must be installed the other way round for this. The ride height must be set on level ground by moving the articulated rod in the rubber joints and adjusting on the lock nuts. Axle centre Direction of travel Rapid venting In vehicles whose payloads are unloaded rapidly, e.g. tippers, container vehicles, steel strip vehicles, etc., stroke limiting is required in the form of catch straps or rapid venting of the air bags. 1. Stroke limiting is performed using an air suspension valve with integrated shut-off or by a separate shut-off valve. The shut-off valve is bolted onto the vehicle frame and is connected to the axle by means of a return spring hooked onto the draw pin. Once the maximum stroke height has been reached, the air supply to the air bags is blocked thereby limiting the stroke. 2. Stroke limiting can also be performed using catch straps. When installing, make sure the catch strap does not chafe on the axle beam. Crane, rail or ship transport In vehicles for crane, rail or ship transport, BPW recommends air bags with a split piston – the Combi Airbag II system. No stroke limiting is required when the combination air bag is used, providing stroke limiting is not expressly stipulated in the technical documents. Depending on the version, the limiting function is in the shock absorbers in axles with a lifting and lowering device without stroke limiting by shut-off valves or catch straps. The shock absorbers are equipped with a traction stop, however they are not designed for stop forces from approx. 8.5 bar air bag force. Technical Data Downward travel Articulation device Articulated rod Upward travel Valve lever Ride height air suspension valve 139 To light axles and reduce costs. With BPW axle light devices. Axle light devices spare tyres in unloaded or low loaded condition and additionally save fuel and therefore cash, thanks to the low rolling resistance along the road. At tandem axle suspensions one axle an be lifted , at tri-axle suspension maximal two axles can be lifted. With steering axle A „rigid axle/steering axle“ ratio of 1:1 is permitted in vehicles with series LL self-steering axles. As a result, one rigid axle can also be lifted in tri-axle suspension systems. It is advantageous to lift the first suspension axles since this gives greater ground clearance (body lean) and a longer wheelbase – thereby achieving a more stable driving behaviour. The statutory regulations of the German „BO-Kraftkreis“ – defining a turning corridor within which the vehicle must stay when driving in a circle – this must be adhered to! Control Lifting axles are controlled either electro-pneumatically (electric switch), with manual pneumatic control (hand-operated valve) or automatically (compact valve). The overload protection demanded in the legislation is taken into account in the BPW installation kit. 140 Technical Data / Air suspension / Axle lift devices Lift stroke Ground clearance under the tyre Wheelbase to kingpin with raised axle The stroke of the lifting axle corresponds to the upward travel of the axle. The clearance under the tyre is reduced when the other tyres move upwards. In air suspension systems with FR LH RSt R = Clearance = Lift stroke = Tyre radius, static load = Tyre radius, unladen an axle lift device, the ride height must be set to a minimum Technical Data upward travel of approx. 100 mm. A working cylinder can be installed on the air suspension valve if it is not possible to set the ride height for the minimum upward travel. When the lifting device is operated, air is admitted into the working cylinder and the ride height is automatically increased by approx. 40 mm. Note the overall height of the vehicle! 141 Two-sided lift Lateral arrangement Rubber bump stop The double-sided axle lift is equally suited to air-sprung axles The lateral arrangement is suitable for lifting the first suspen- (up to 12 t) with disc and drum brakes. It is mounted below sion axle when the axle weights are relatively high or in the both air suspension hanger brackets on each module and case of long-travel suspension units. The lift arm is mounted is therefore located within the suspension clearance. This on the front air suspension hanger bracket below the trailing means it does not collide with the vehicle equipment such arm. The lift bag is located centrally on the lift arm (V = as pallet boxes. 0 mm) and is attached below the longitudinal member of the vehicle. No additional crossmembers are required. The top lift bag cover can also be offset ±20 mm to the side. 142 Technical Data / Air suspension / Axle lift devices Central arrangement Central lift Suspension hanger bracket Lift hanger bracket on axle centre Axle bracket Rubber buffer The lifting device can be arranged in the centre of the axle for The central lift represents another variant for lifting the middle lifting the middle (rear) suspension axle or if space is limited.
