D
r. Spencer Johnson, in his famous book “Who
Moved My Cheese?” advises business executives
to lookout for new markets in different areas rather
than competing and fighting in the same old market. This
tip can be extremely useful to printers in Kerala as printing
market in the state is facing cut throat competition. The
wiser will pay attention to Dr. Spencer’s logic.
Kerala was once a small market for offset printing till the 90s when the printbuyers used to go to Sivakasi for offset printing. Today, Kerala printing industry
has grown manifold, so exodus of printing jobs to Sivakasi has come down
considerably.
The printing jobs generated within the state are not sufficient for the existing
units. That triggers competition. Printers are not ready to go outside their
comfort zone in search of work. For example, there is a huge untapped potential
of printing Malayalam cinema posters. Presently most of the movie posters
are printed at Sivakasi as the presses there have less process costs and they
enjoy cheap labour compared to Kerala. The scene was same in the 90s when
almost 90% of offset printing work of Kerala was done in Sivakasi. But now the
situation is completely changed, except for the cinema posters.
The shifting of Malayalam Cinema production to Kerala is a point to ponder.
Some years back most of the Malayalam cinema shooting, processing other
related activities were done in Tamil Nadu, especially in Chennai. Now most of
the Malayalam film shootings are done in Kerala itself. Editing, audio dubbing
and digitization of films are also done here.
Why then Cinema posters printing still done in Tamil Nadu? Most of
the Malayalam film distributors are based in Cochin and their association
headquarters is in Cochin. Earlier, Hindi films posters were also printed in
Sivakasi, but now it is printed in Mumbai only. Actually, Kerala printers have
never actively bid for the film poster work. They think they cannot compete with
Sivakasi printers in the movie poster work. Kerala printers should shed their
lackadaisical attitude and tap cinema poster market. Please read Dr. Spencer
Johnson’s book. It will help you.

President’s Desk
Dear friends,
ne more Onam has come and gone! And, KMPA celebrated it with real zeal. Though we
celebrated the festival a few days ahead of Thiruvonam, all the spark and spirit of Onam
was there. KMPA family members enthusiastically gathered at Hotel International in
traditional Kerala costumes and made 2014 Onam a memorable one.
What I saw at the venue was the real team spirit of KMPA family members. Wives and
children of the association members came early at the venue and made a fantastic floral design
before the guests arrived. Everyone did their bit to add colour to the festival. This is what made
me glad – the team spirit. I wish more such occasions for the family members to come together
happen, it will definitely give an impetus to the oneness of the association. Unity is our strength.
I must not miss out mentioning the support given by Provin Technos Pvt. Ltd., as the sponsor
of KMPA’s Onam family get-together. I look forward to a long association with Provin and offer
them all the support by KMPA in their business operations in Kerala.
KMPA is also extremely thankful to Honorable Mr. Justice P.N. Ravindran, Judge, High
Court of Kerala, for gracing the occasion as the Chief Guest. His enlightening speech must have
touched the hearts of the audiences as he reminded them about the social responsibility of doing
their bit towards uplifting the less-fortunate in the society. Yes friends, please keep in mind and do
whatever you can to help the downtrodden.
During the Onam get-together KMPA distributed cash awards to 12 students who scored
highest marks in the final exams in the year 2013-14 conducted at various printing technology
institutions in the state. Every year the association honours toppers in printing technology courses
during the Onam function. This year a total of Rs. 50,000 worth cash awards were presented to the
students.
Okay, now that Onam is over, we have to get into serious matters. There are plenty of works
we have to do. Among them, the most important is the upcoming Print Miracle Expo – 2014
to be held at CIAL Trade & Exhibition Centre, Nedumbassery. KMPA has been working hard
to publicize the event through mailers and advertisements. More than that, each of you must
contribute your bit of time and energy to make the expo a big hit. Word of mouth is very effective,
so talk about Print Miracle Expo with whomever you come into contact in day to day conduct of
business.
We are also conferring awards for ‘Excellence in Printing’ to the best printing jobs done
in different categories at printing units located in Kerala. The Awards are recognized by the
Government of Kerala. I also urge all printing establishments to send in their entries for the award
before October 15, 2014. The awards will be distributed at Print Miracle Expo 2014. A brochure
on the details of the awards and entry forms will be distributed soon among all printing units in
Kerala.
For those who couldn’t attend the Onam celebration – A (belated) Happy Onam! And the same
wishes to all fraternity members across India.
Keep your spirits high,

Printing Industry Growth:
The Unique Kerala Model
By P.S. Rajan
The leaders of Printing Industry agree in unison
– Printing is booming in the state. This fact was
unraveled in a recent Print Miracle opinion survey
of industry veterans, top CEOs of printing machine
manufactures and material suppliers. An overall view
of Kerala Printing Industry and detailed interviews
with the industry experts are given here.
K
erala model development
is different from the rest of
India – in all fields. Be it in
education, health or agriculture. Kerala
has, over the last few decades, seen
almost an equal pace of development
from the north to south of the state. After
crossing into Kerala from Tamil Nadu
or Karnataka, the two states that share
borders with Kerala, one will see the
difference – modern concrete buildings,

commercial as well as residential on the
both sides of highways throughout the
state. The progress has made Kerala a
sprawling large metropolitan city.
This equal pace of urbanization
has contributed to the growth of
certain industries and caused the
underdevelopment of many largescale industries. But fortunately for
the printing industry, Kerala’s unique
progress has provided a favorable
atmosphere. Kerala’s Printing Industry
may lag behind big cities like Mumbai,
Chennai, Bangalore or Delhi, but in a
state-wise comparison, the state will be
ahead of many of the top industrialized
states.
Let me bring to your notice some
interesting and ‘less-known’ facts about
Kerala Printing Industry:
l The highest number of HP Indigo
machines is sold in Kerala; digital
printing machines of Konica Minolta
or Xerox is having presence even in
small towns in Kerala; State-wise,
the concentration of digital printers is
highest in Kerala.
l There is a remarkable turnaround in
offset printing from the last eight years.
Once, text books from Kerala were
printed in Tamil Nadu and Karnataka.
Now, not only the text books for Kerala
is printed in the state itself, but also
a good quantity of text books from
Karnataka and Tamil Nadu is printed in
Kerala.
l The comparatively small state
has two 10-colour machines and more
than 200 four-colour machines. Cochin
City itself has 60 four-colour machines.
In smaller towns around Cochin,
like Kalamassery, Aluva, Angamaly
and Chalakudy there are more than a
dozen 4-colour printing machines are
being operated. Likewise, important
printing hubs like Trivandrum, Calicut,
Kottayam, Thrissur and the smaller
towns around these centres have seen
a phenomenal spread of colour offset
printing machines.
l Sulthan Bathery, a remote, hilly
region in Wayanad, with a population
of around 50,000, a printing press with
a 4-colour offset machine and CTP is
functioning. The story is same in many
small towns across the length and
breadth of Kerala.
l The sales of brand new offset
machines in Kerala is very high – it,
more or less, matches to the sales in the
A
s the Regional Manager
of TechNova and based in
Kochi, you must have studied
the progress of Printing Industry in
Kerala. Can you tell us about the
growth of printing industry in the
State in the last 5 to 8 years?
Growth of printing industry
in Kerala has been exponential
during the last 10 years. Numerous
installations of 4 colour machines
have happened during this period. Not
only has the industry grown in terms
of print production capacity, it has
come a long way in terms of quality
standards too, due to the availability
of latest technologies and world class
consumables.
This period has also witnessed one
the most defining transformation of
the pre-press from Analog to Digital.
The growth was focused on major
cities in the beginning but lately the
smaller cities and towns too have seen
appreciable growth.
Ernakulam has emerged as the
printing hub of Kerala for commercial
segment followed by Kozhikode,
Kottayam and Thiruvananthapuram.
The industry has established itself
to retain the printing jobs within the
state in commercial, publication and
newspaper segments. Active Printers’
Associations in the state like KMPA
have been catalysts in the growth of the
printing industry in the state.
Is the growth of 4 colour printing
into the small towns of Kerala a
positive sign for the industry? Are
these units in small towns doing well
with respect to the investment?
The changing needs of print
buyers have fuelled the growth of 4
colour printing units in small towns.
Availability of pre-owned machines at
competitive prices has supported this.
Printing units in these small towns
are doing quite well, currently. This
however, can impact the business of
printing units in bigger cities, as a
considerable part of their business used
to come from these smaller towns.
What do you think about the
growth of digital printing in Kerala?
Is it adversely affecting the offset
printing? Or is it complementing the
multi-colour offset printing?
The rate of growth of digital printing
in the state is at par with the rate at which
it is growing nationally. Digital presses
are now being installed in the small towns
too, as is the case with offset printing.
The digital printing industry is seeing
significant transformations with new
technologies and applications providing
cost-effective and customized solutions.
For the foreseeable future, offset and
digital will not only co-exist, but will
also complement each other – with offset
taking the medium-to-long run jobs and
digital performing the short-to-medium
run lengths.
The photo printing segment in Kerala
has probably seen the biggest conversion
to Digital Printing.
Expert Opinion
Binu V. Punnen,
Regional Manager,
TechNova India Ltd.
What is the future potential of offset
printing in Kerala?
Offset printing in our state has
been showing quite healthy and steady
growth and I expect this to continue in
the near foreseeable future too. Printed
material is still very much a part of our
day-to-day life. Here I would like to
state that although the capabilities and
capacities for commercial, publishing and
newspaper printing have been developed
quite well in Kerala, we need to focus on
developing the same for one of fastest
growing printing segments viz. packaging
printing.
In addition printers in our state should
look beyond the shores of our country for
attractive export markets.
Your company has sold the maximum
number of CTP’s in Kerala. Has the
demand for CtP reached a saturation
point in the state? Which technology will
be better Violet or Thermal?
The CtP journey in Kerala started in
the commercial segment with Thermal
CtP technology in the year 2005. This
growth has been robustly supported
by the indigenously manufactured
Thermal CtP plates manufactured by
TechNova. The trend witnessed a shift
with the introduction of third generation
Violet Photopolymer CtP plates by
TechNova in the year 2008. Over the
years Violet installations have grown
rapidly to capture a respectable market
share vis-à-vis Thermal. Currently,
Thermal installations enjoy 60% market
share as against 40% of Violet, in the
commercial printing segment.
Will it be profitable for a small
printer to buy a CtP for a single 4
colour machine?
There are usually two important
factors that a printer considers
while taking a decision to adopt CtP
technology. One is the quality needs
of his customers and the second is
financial savings.
If the printers’ customers need
and demand CtP quality printing the
decision is obvious. While computing
the ROI for a CtP solution, one should
not look at only the acquisition cost
or the price of a solution. One should
really compute the Cost-in-Use of the
solution over the life of the equipment.
Our experience indicates that a printer
using more than 15 sets of plates for
multi-colour printing can achieve a
healthy ROI with a CtP solution.
You have recently come out with a
label printing machine. Is TechNova
trying to diversify its business into
machine suppliers?
Over the years TechNova has grown
from being a consumable manufacturer
to an end-to-end solutions provider.
It has been our business philosophy
to offer complete solutions including
devices, software and workflows and
consumable to our customers.
Introduction of the SmartJet Inkjet
Label printers are in line with this
philosophy. As you are aware, we have
been manufacturing labels for quite
some time. To help our customers get
the best out of our labels, we have
introduced a full solution for Digital
Label printing.

4 industrially developed metropolitan
cities of India.
l The quality of printing in Kerala
is very high and many printers are
regular award winners in national and
international competitions.
l The sales of special and high
quality papers are high in the state as
quiet a few printing jobs in the state
demand unique and international printing
standards, especially for Kerala’s
tourism and hospitality industry.
l Highest circulation of newspapers
and periodicals.
l The High literacy rate in the state
has resulted in the wide circulation
of newspapers and other periodicals.
Leading Malayalam newspaper Malayala
Manorama is having 11 printing units
in different districts of Kerala and the
second largest circulated newspaper
Mathrubumi also having equal number
of printing units in Kerala. Mathrubhumi
group has already purchased and
upgraded their printing division by 3
sets of the 4x1 press Colortop 5000
UDI from TKS Japan for their units in
Print Miracle | July - August 2014 | 6
Calicut, Cochin and Trivandrum. This is
the first press order TKS received from
an Indian newspaper company.
Malayala Manorama is modernizing
and expanding its printing capacity with
new generation presses, five doublewidth Diamond Spirit SA newspaper
rotary presses from Mitsubishi with a
maximum production speed of 75,000
copies per hour, and printing capacity
of 40 broadsheet pages. Five identical
direct printing lines from Muller Martini
will ensure a speedy production process
from the printing press to the ramp at its
three plants in Kozhikode, Kottayam and
Kollam.
Apart from the Malayalam
publications, The Hindu and Indian
Express have printing units in Kerala.
Times of India, Deccan Chronicle,
Business Line and Economic Times also
have editions in different locations in
Kerala.
l In the government sector, there are
major presses for printing text books
and lottery tickets. Web offset printing
is also as strong as sheet fed commercial
printing in Kerala.
The two facts that have led Kerala to
a boom in Printing Industry are possibly
the 100% literacy rate and high per
capita income.
Future Growth
One of the important indicators that
Indian Printing Industry is growing at a
fast pace is that the country’s high paper
consumption. The paper consumption
has grown at a steady rate of 8% in the
last five years. The industry, with an
annual turnover of Rs. 40,000 crore and
consisting largely of integrated mills,
has been scaling up operations to meet
the rising demand for paper. Yogesh
Agarwal, President of Indian Paper
Manufacturers Association (IPMA),
which has BILT, JK, ITC, Orient and
Star as members, says at a time when
the world is moving towards using ITenabled services paper consumption is
growing in India.
Despite the continued focus on
digitalization, India’s demand for paper
is expected to rise by 53% in the next
n Kerala Heidelberg has sold
the maximum number of brand
new 4-colour offset machines.
Do you think there is even more sales
potential for 4-colour machines in
Kerala?
Yes! Heidelberg has a major
market share in Kerala for the
new sheeted press solution and we
sincerely thank customers for the
confidence reposed on our products
and services.
As far as the market potential is
concerned, I feel that Kerala still has
lot of potential and in my opinion we
need to look at “growing the cake
instead of sharing the cake”.
I mean, one has to constantly
explore International and other
peripheral markets as Kerala printers
are equipped with top class, state-ofthe-art printing machinery coupled
with advanced pre-press solutions with
web connectivity.
What is the profit mantra for
Heidelberg? Is the increase in
Heidelberg’s profits because of cost
cutting or increase in sales?
I would attribute the success
mainly due to right sizing with
efficient cost allocation in all areas
pertaining to business development.
Adding to the above, Heidelberg
picked the right technology, strong and
reliable partners to be able to operate
on a competitive level in the market.
We could also expand our product
portfolio to address the growing
segment across the globe.
Having said that, Heidelberg not
only focused on technology driven
product but also on customer support,
training and by providing finance
support etc. and this yielded results.
Recently Heidelberg has launched
the Anicolor Technology SM 52 in
India. What is the advantage of this
machine? Why it took such a long
time to come to India?
Yes! Anicolor technology took some
breathing time in the Indian market after
its launch. We are in a unique position
because of our knowhow in offset
technologies which has helped us in
digital printing.
Speedmaster SX 52 Anicolor is
a zone less short inking unit with
dampening system. Anicolor reduces
paper wastage by 90% and its
productivity enhanced by 50% compared
to that of conventional press.
To be more precise, customers can
get “top offset quality at digital prices”
We have recently sold a machine
at Prakash offset, Mangalore and this
installation was a great success.
What are the advantages of
Heidelberg machines compared to the
Japanese machines?
Every machine has its own
advantages, strengths and uniqueness.
I feel that choosing the right product is
customer’s choice but as a supplier we
need to ultimately address and satisfy
customer’s need as a whole... eventually
customers keep us in business.
Printers always complain that the
Heidelberg service charges are very
high, can you comment on this?
I would say this is not true. In fact,
we clarified this point in the recently
held conference at Kochi by collecting
actual spare parts procurement data
from the various existing Heidelberg
users. We had presented the cost per
sheet calculation on maintenance
based on the various inputs provided
by our customers and finally users
were fully convinced.
I feel that one has to invest on
maintenance and spare time for
periodical maintenance to keep the
machine in good condition with less
downtime in order to create best value
out of it.
The service charge of Heidelberg
is same for 4-colour machine and
single-colour or mini-offset machines
like Heidelberg TOK machines. So
for small printers who have singlecolour Heidelberg machines or
TOK machines, Heidelberg service
is a costly proposition. What is the
solution for this?
We charge as per the man hours
not based on the number of colours
or the sizes. As you are aware TOK is
no longer in our manufacturing range,
still we do the services and provide
spare parts for the same and that is the
reason customers opt for our products
due to longevity, reliability and
availability of spare parts apart from
deriving premium quality.
We shall explore and look at
providing cost effective solution to
smaller machines on case to case
basis without affecting the customer’s
financial plan.
Is Heidelberg giving any
financing option for purchase of
Heidelberg machines?
Yes. We do have exclusive product
specialists to facilitate customer
finance. We have tied up with NBFCs
and other leading financial institutions
to provide quick, efficient and cost
effective solution based on the
customer’s credential.
six years, primarily due to a sustained
increase in the number of school-going
children in rural areas. Also, commercial
printing is on the rise as the country is
on the way to become an economic super
power.
Growing consumerism, modern
retailing, rising literacy (continued
government spending on education
through the Sarva Shiksha Abhiyan) and
the increasing use of documentation will
keep demand for writing and printing
paper buoyant. Paper consumption is
linked to the economic development of
a country. India has 17% of the world’s
population, but it consumes just 3% of
paper globally. India’s per capita paper
consumption at nine kg, against 22 kg in
Indonesia, 25 kg in Malaysia and 42 kg
in China. The global average stands at
58 kg.

Expert Opinion
G. Venkataraman,

Heidelberg India Pvt. Ltd.
Print Miracle | July - August 2014 | 7
The per capita consumption of paper
in India is still abysmally low, at around
9 kg, which is well below the global
average of 58 kg. With growth in GDP
and increase in literacy, demand for
printed items in India is bound to go up.
In fact, consumption in India is set to
double by 2020, from the current level of
12 million tonne, which in turn will fuel
the growth of printing industry. Higher
Economic growth would lead to higher
demand for printed materials. There is
a strong co-relation between economic
growth and paper usage in a country.
As Kerala is one of the fast
prospering states in India, the general
economic growth forecast for the
country indicates growth in the state’s
Printing Industry. Generally there is 1:1
co-relation between economic growth
and growth in demand for paper. We can
see from the growth in demand for paper
which is almost the same as the rate of
GDP growth in India. Whenever there is
an economic expansion it creates more
demand for paper and printed materials.

W
hat is your experience as
the Secretary General of
the Forum of Asia Pacific
Graphics Arts (FAPGA). Can you
comment on the present state of
printing industry in the region?
As the Secretary General
FAPGAmy experience is really a
fine and it is a rare opportunity for
me to serve the Forum along with its
Chairman, Peter Lane from Australia
and Treasurer, Ishibashi from Japan.
FAPGA is a group of 16 member
countries in Asia Pacific region. India is
one of the member countries.
Being the General Secretary of the
Forum, I had the opportunity to get
acquainted with the leading printers
from almost all these countries which
helped me to enrich my knowledge
about the latest developments and
industrial practices in printing industry
in those countries. I do share my
knowledge which I gathered through
these kinds of contacts, with the All
India Federation of Master Printers
(AIFMP) for the sake of the printers
in our country. I feel more initiative is
required from both the Federation and
the regional associations.
The Indian Print Industry has
undergone a revolutionary change in
last 25 years. When the economic
reforms were introduced in 1991, along
with other industries, printing industry
also took the advantage of upgradation,
modernisation and fast developments.
Likewise the other nations in South
Asia also had grown up and all these
nations including India had started
capturing the markets of Europe and
Gulf countries to cater to their needs of
printed materials. Printing Industry in
India has grown to such an extent that
approximately 2 lakhs printing presses,
which provide employment to more
than two million directly and indirectly.
Today, India is fast becoming one
of the major print producers and
manufactures of printed paper products
for the world markets.
During the last quarter, most of the
printers faced severe work shortage.
Do you think this problem will
continue for some time?
I feel that there is no work shortage
in the printing industry. There are
several new units that have come up
in the print industry and all of them
are concentrating only on commercial
printing. Hence the total orders have been
scattered which created dearth of orders.
Because of the unhealthy competition,
printers are not getting the desired rates
and the customers are being benefitted. I
feel that the Association should organise
orientation courses on this subject to
make them understand the danger in such
acts and to persuade them to abstain from
such unhealthy practices so as to sustain
in this industry. It is high time to think
about specialisation in different areas so
that every body will get their space in this
industry. I hope by the year 2025 India
will be in the forefront among other Asian
nations in the printing field.
Expert Opinion
R. Suresh,
CEO,
S T Reddiar & Sons
The number of Kerala’s 4-colour
offset machines has increased from 50
to 200 within a span of 8 years. More
and more 4-colour offset machines
are being installed in small towns like
Changanassery, Thodupuzha, Thiruvalla,
etc. Is it a healthy trend for the industry?
It is a fact that within the span of
8 years the growth of offset units have
grown from 50 to 200 and that too in
semi-urban and rural areas. Now it is
over-crowded since Kerala doesn’t have
that much commercial printing works as
the state does not have many industrial
enterprises as print buyers. But we do
have certain sectors in which printers
can concentrate – tourism, ayurvedic
medicines, spices, food products etc.
Nearly 75% of the print jobs in that area
is being snatched away by the printers
outside the state. It is because of the
non-availability of suitable machines for
packaging print and finishing jobs. Both
the new comers in the field and existing
units are acquiring only printing
machines and nobody is bothered about
the post-press and finishing equipments.
In your point of view, investment
in which segment of the printing
industry will be ideal? Label Printing,
Packaging, Post-press, etc.?
There is a tremendous scope in
packaging industry and label printing.
The printers in Kerala are not taking
seriously these two segments because
of their ignorance about the potential
in these two segments. The scope for
export market in these segments are
also enormous.
S.T. Reddiar & Sons does book
printing for clients abroad. What are
the major problems you face for export
of printed books from Kerala? Is there
a good potential in Kerala for doing
printing works for clients abroad?
Our company has been in the
business of exporting printed books for
the last several decades. But right now
we are facing heavy competition from
nearby countries whose rates are very
lesser than our standard rates. The cost
of paper and finishing materials are also
high in India when compared to the cost
in neighbouring countries.
Of course, abroad there is good
demand for printed text books, printed
stationery products,printed paper
bags, packaging cartons etc. But print
buyers abroad are very particular on
quality, rate and timely delivery. As
I said earlier, the printers in Kerala
has to equip themselves to meet such
requirements by upgrading their units.
During your tenure as the
President of AIFMP you have done a
lot of good things to promote printing
industry in Kerala. In your opinion,
what the state govt. should do to boost
printing industry?
The State Government must give
priority to printers from Kerala in
giving govt printing works. Presently
more than 60% of the govt print orders
are being taken away by the printers
in other states. If an association like
KMPA can convince the govt that the
printers in our State are capable and can
undertake such orders it will be a great
achievement.

Along with Print Miracle Expo,
KMPA will be presenting awards for
‘Excellence in Printing’. The awards
are in support of Government of Kerala.
“We take great pleasure to honour the
printers in Kerala for their best works,”
K.P. Uthup, KMPA’s Awards Committee
Chairman said.
KMPA Print Award is the only print
awards in Kerala. “We expect most
of the printers in Kerala to compete
for the awards. Awards are a way of
recognizing excellence and setting new
standards of quality. In Kerala, there a
lot of printers doing excellent jobs. But

KMPA Family Ponnonam
t was a grand affair – the 2014 Onam
Celebration of Kerala Master Printers
Association (KMPA). Like every
year, KMPA members and their families
marked the festival with traditional
fervor. The heavy downpour on the
morning of Sunday, the 31st of August,
didn’t deter many from reaching the
Onam celebration venue at International
Hotel, Ernakulam.
The ‘Pookalam’ team came first at
the venue to make the floral design well
ahead of the usual participants. Wives
and children of some KMPA members
started laying out the pookalam in
traditional style and it was ready before
guests started streaming in by 10 am.
The Chief Guest at the function
Honorable Justice P.N. Ravindran,
Judge, High Court of Kerala, made his
entry right on time. And then, Maveli
came with his escorts beating drums and
putting up a show of traditional mock
tiger hunting.

commitment by entrepreneurs. “As print
entrepreneurs, you are all contributing
to the economy, providing employment
to many. You must make wealth doing
honest business. At the same time, you
also have a duty to care for the lessfortunate people in the society,” he said
urging KMPA members to contribute
whatever they could for the uplift of
the downtrodden. The speech left an
indelible mark on the hearts of the
participants.

How standardization helps improve
productivity at printing establishments
By Pradeep Kulakkada
A
printing press is a facility for
laying down a film of ink on a
substrate. Each component of
each press unit moves or rotate with
a repetitive frequency and this results
solid ink density variation. If we plot the
natural ink density variation of the press
run, it should refer as the ‘heart beat’ of
the press. Because it resemblance to the
rhythm of human heart beat.
The ‘heartbeat’ of a press density
variation measured over press run. Each
section contains 100 sheets, have three
positions beginning, middle and end.
Each ‘heart beat’ in each section contains
the density variation of 10 sheets.
Every press has its own ‘heart
beat’ profile. We must know what the
heart beat profile of our machine is.
If any abnormalities are observed, it
may need diagnosis and correction.

Variation in solid ink density in press
run naturally causes dot gain, which in
turn cause colour shifts. It is fair to say
that a printing press in proper working
condition is stable but not ‘consistent’.So
to fix the problem of inconsistentcolour
standardization is compulsory.
What are the regular problems in
a press where standardization is not
adopted?
1) A very long make-ready time
and wastage of sheets.
2) Lack of consistency in print -variation of colour from gripper to tail,
sheet to sheet, press to press, ups to ups
and form to form.
3) Rejection of work due to poor
quality, despite hard work.
4) Lack of confidence to undertake
high quality, huge volume andcorporate
jobs.
The one word answer for the
questions is ‘standardization’.
Standardization means keeping
and following a set of standard
measurements in each step of the
printing process approved by certain
international organization or government
in the industry. We can also keep our
Print Miracle | July - August 2014 | 25
own standards that parameters should
be capable enough for measuring and
controlling to provide repeatable and
consistent quality.
A systematic approach is essential
for accomplishing standardization.All
materials, presses and work processes
must be described in a scientific way and
people can work based on that.Everyone
who workstogether must follow these
standards.
There are many international
agencies like D/N, ISO, ECI, FOGRA
G7 Alliance, ANSI etc. These agencies
have their own parameters and many of
them have their own standards specified
with appropriate numbers,which can be
adopted.
To standardize the print, we
should workwith defined materials,
measurement methods and work
procedures. Our aim is to achieve
‘reliability’ in work to anybody that
permits a prediction in the print result. It
allows a better communication between
buyer, prepress and press and ‘headache
free’ printing with exact reproduction
and less wastage.
To get the press standardized, we
should be cautious about material in
use, machine, methods used for various
press operations, press environment,
various measurements and its tolerance,
the equipments used for measurements
and parameters for measurements. In
short, we should be careful and create a
scientific procedure to ensure quality.
The benefits of standardization are:
Change in status as an international
printer; in a print shop, one particular job
can be printed in different machines can
give same result; and savings on paper,
ink as well as time.
If dot gain is calibrated, it will be
easy for calibrating the scanner, monitor
and proofer in a print shop better quality
and consistency. By adopting a certain
standard it is easy to process jobs
across the different countries.Because
of standard working conditions give
repeatable good results. Standardization
also provides preliminary feedback to
press operators about press conditions
and input materials. Standardization of
your printing jobs will help you meetthe
expectation of print buyers. It will also
give you a better matching between
proof and print.

Ways to cut wastage in printing
Man, Machine and
Materials (3-Ms) are
the key factors for
productivity. A printing
press having the best of
the three vital factors
will have at least 40%
less wastage compared to
presses which ignore the
importance of the 3-Ms.
T
alking about the productivity of
web offset presses, to produce
maximum prints in shortest time
for sure is the major criteria today.
Everybody in business is concerned
about return on capital investment which
can also be termed as productivity of
the capital invested. Man, machine
and materials (3-M) are the key factors
for productivity. The man behind the
machine has to be well qualified and
experienced to handle the equipment.
Using unqualified and untrained
personnel behind the machine can result
in to losses in terms of man and machine
safety, production time and material.
Raw material should be ensured to be of
right quality to reduce wastage and down
time. Lastly, the press must be equipped
and functionally suitable for desired
production output having shortest make
ready/setup time. There are many ways
to reduce setup time like remote ink
control, auto resister control, auto plate
loaders and automatic reel changing and
so on. The objective of selecting and
controlling the right 3-Ms is to increase
productivity and to reduce waste in terms
of paper, ink, electricity, time, labour and
space which need to be saved.
Why save paper first? Any expert
printer knows that the major chunk, up to
70 to 75 percent, of the production cost
is shared by paper. If one has to stop the
press every time for reel changing the
resultant paper waste contributes to more
than 10 to 15 percent of the total paper
cost. This comprises of white paper on
core and in press, start-up and end print
waste due to ink and water balance and
miss-registration. Other waste costs
like ink, consumables, electricity will
contribute to the tune of two percent of
the production cost. One has to consider
the major factor i.e. paper to begin with.
One can start with reducing the
down time used for reel changing. Every
time one stops for reel change you lose
expensive productive time as well the
paper wastage. Paper waste may be due
to change in ink-water balance when
you slowdown and restart till you reach
40-50 percent of your designed speed. It
is not only the ink-water balance waste
but also the miss-register copies waste
due to web tension variation at the start
and stop of the press. Continuous press
running definitely reduces the paper
waste and increases the productivity.
Plus you achieve uniform print quality
and folding accuracy. Obviously,
the folding accuracy enhances the
finishing operation quality. Thus, it
results in reduction of waste in finishing
operations too.
Serving worldwide print industry for
more than five decades in newspaper,
commercial and semi-commercial,
catalogue and label printing, Megtec
Systems is a company who can facilitate
printers’ endeavours for enhancing
productivity while reducing waste.
Their printing and web management
solutions include paper roll handling
systems, auto-splicers, in-feed, out-feed,
turner bars, air floatation dryers, chill
roll stands and silicone applicators. “To
cater environment norms, we are in the
business of oxidizers, solvent recovery,
distillation and solvent extraction, energy
& heat recovery and optimization.

Pune-based
Runa Graphics benefitted
in two ways: increase
in production and
reduction in waste. The
overall wastage reduced
considerably from 12 to 6
percent.
Engaged in book
printing since 1989, Runa
Graphics bought their
first single colour web
offset press in 2004. After
effective start-up, they invested in 4hi
tower to print 4-colour in 2008. This
press was with manual unwinder.
Later on they added Megtec
AR35-I splicer in July 2009
for reducing waste of paper,
consumables, labour and time. When
the company analyzed the data
for wastages pre and post addition
of splicer, they realized that the
difference was huge. Production in
terms of paper used in tons per year
increased by two fold. In 2010, Runa
Graphics decided to add one more
press to further enhance production
capacity. And with this new press,
they ordered another AR35-I splicer
right from the beginning, based on
their experience of the first splicer
and the benefits it provided them.

another focus area which includes Li-Fe
battery manufacturing lines, solar films
manufacturing lines, etc,” conveyed
Madhav S.Athalye, General Manager,
Megtec Systems India Pvt. Ltd adding,
“Studying Indian printing industry,
we decided to launch flying splicers
for which the industry was craving for
many years since the time offset printing
industry took foothold in India. Pune
being auto engineering hub, we could
rely on suppliers of high precision and
accurately machined components for such
sophisticated auto-splicers, hence Megtec
Systems set up its operations in Pune.”
Till date, Megtec Systems has sold
more than 40 units of AR35-I all over
India and neighbouring countries.
Satisfied customers are newspapers
and book printers. Commercial printers
are also approached for AR35-I autosplicers. Its highlighted features
include: uniform and precise web
tension throughout the run and even
during splicing cycle; able to be used
without any in-feed device up to 300
Newton web tension; compact design
for the space optimization; robust and
long useful life by use of solid steel
frame construction; plug n play type,
mechanical drive or any electrical signal
input from the press is not required; and
installation flexibility, put it in inline,
right angle to press or in the basement.

Muller Martini Tempo E220 boosts German
print finishing firm HeiRa GmbH’s output
H
eiRa GmbH, which is based in
the German town of Gernsheim
and specializes in the print
finishing of consumer magazines,
company catalogs and inserts, will
raise its net output by commissioning
a new high-performance Tempo E220
saddle stitcher from Muller Martini,
thereby enabling it to increase its
competitiveness in a market hit by
falling margins.
The first Tempo, commissioned
in 1997, served HeiRa reliably for
almost 17 years in three-shift operation,
stitching over one billion magazines
with an average annual output of 65
million copies and operating with an
Print Miracle | July - August 2014 | 40
output of 400,000 copies on peak days.
Yes, even the most robust machine
shows the effects of wear over time, so
HeiRa will replace its Tempo, which
company owner Klaus Heist has dubbed
a “do-it-all machine” owing to its
ideal compromise between speed and
flexibility, with a new Tempo E220.
Heist has three objectives in mind
with the new high-performance saddle
stitcher from Muller Martini: “First, it
will enable us to increase our net output.
Second, we will optimize the end quality
of our products thanks to the numerous
quality checks. Third, we will increase
our competitiveness in a market where
value creation has fallen in recent years.”
The efficiency of the new Tempo
E220 with a Robusto compensating
stacker is increased not least by the
novel stream feeding of the cover
folder feeder, which can be fed from
the same side and the same operator
as the six flat pile feeders and the
merchandise tipper.
HeiRa, one of the largest print
finishing businesses in Europe, produces
some 325 million products annually
using five high-performance saddle
stitchers from Muller Martini – the new
Tempo E220, three additional Tempo
machines and a Supra. At peak times
it produces almost 1,000 pallets with a
total weight of 600 tons – per day!
