A comprehensive filling management system ensures transparent processes
at Solvay. Its open design allows the integration of future requirements and
the adaptation of existing processes. METTLER TOLEDO’s weighing technology and expertise contribute to the seamless process.
Solvay’s fluorine site in Bad Wimpfen,
Baden-Württemberg, Germany, manufactures organic and inorganic fluorine
products. These products are used in applications such as insulating gas and arc
extinguisher gas in medium and highvoltage technology, soldering lightweight radiators made of aluminum,
manufacturing of medicines and agricultural pesticides,textile finishing and
production of polishing material. About
250,000 tonnes of material are shipped
from this site each year.
Gases and liquids are filled in two shifts
in the plant of Solvay’s organic operations.
A filling management system controls
logistics, management and documentation of important data. The filling is
carried out at various places in the works
and is subject to high safety standards
for humans and the environment. Invoices for shippers and customers are
based on weight.The site must also comply with special regulations, including
theTR-G and the ADR shipment terms in
filling pressure-liquidised gases.
Optimisation in filling: step by step
Peter König, a certified engineer, manages the filling plant’s organic department and has spent years optimising
these processes. Step by step the plant
was expanded to make the processes simpler and safer. Eight filling stations are
connected to the management system in
Bad Wimpfen and this accounts for more
than 90% of the filling activities of

Solvay’s plant. Rail tank cars, tank
trucks, containers and tube trailers are
filled with various products at two wagon balances. Hopper scales handle the
filling of 200 to 1,000kg containers and
two scales are each set up for drums
(30–300kg) and bottles (5–60kg). Almost all of the scales used are supplied
by METTLER TOLEDO. The company
has become an established project partner for the entire filling operation.
“When we started to expand the existing
plants in 1998, one of the companies I
turned to was METTLER TOLEDO, we
were already using so many of their
scales. We immediately received expert
support from project management in the
engineering department. From the beginning we cooperated in developing
open, future-oriented solutions. This allowed us to integrate additional weighing stations and tasks without much expense," says König.
Special applications need special
solutions
"We recently began operating a semi-automatic plant for filling drums with organic acids, which requires compliance
with special safety criteria.” A closed
filling cabin with drip tray protects employees and surroundings from the
highly caustic acids. The drums to be
filled are carried from the drum warehouse to the cabin over a roller conveyor. The entire process is automatic from
placing the drums in the filling position
and opening to closing the bung hole.
The employees simply enter the SAP or-
der number at the terminal, and activate
the relevant filling process" explains
König.
A logical system that meets a variety
of demands
A separate network server is the heart of
the filling management system and is
connected to all filling stations, balances and work stations in dispatch
planning and the filling operation. A
SQL database manages all the data for
filling, planning and shipping, as well as
the data for container management and
vehicles.
Planning can define priorities as long as
the orders are not being processed. The
filling machines at thescales all work
based on the same principle: call up the
SAP order number at the weighing ter-
minal, process – and complete. The data obtained from the scales directly supplies the basis for pack lists and filling
protocols for batches, as well as the daily capacity for the individual filling stations and products, without having to be
entered manually. A unique solution
that gives Solvay customers a tremendous advantage is reimbursement of the
remaining product in large containers.
Because emptying a container completely is often impossible, a report for the remaining gas is produced when the tank
trucks, rail tank cars or containers are
entered. Customers only pay for what
they have actually taken out.
König sums up the partnership with
METTLER TOLEDO this way: “Scales
supplied by METTLER TOLEDO meet our
needs. The terminals with their adaptable software supply the required data
via the PC batch software directly to
the SAP parent system. Especially helpful
is the reliable project management
in-house and at METTLER TOLEDO by
Andreas Wisker, the certified engineer,
who implements our needs in an uncomplicated way and works with us to
find viable solutions. This all-round
package leaves us well equipped for future requirements."

Precision filling, legal compliance
Americol BV is a manufacturer of high-quality industrial cleaning agents
sold around the world through a distribution network. In Zaandam,
Netherlands, Americol develops and manufactures products under its
own brand name and also for various ‘own label’ customers.
Americol was founded in 1879 and has
been independently producing a wide
range of cleaning agents since 1994.
These products can be classified into
three main groups:
– Degreasers (for cleaning and degreasing machine parts, electronic components, engines, dewaxing cars, etc.)
– Mild cleaners and maintenance products (for cleaning industrial floors in
workplaces and the shipping industry,
as car shampoos and hotwax in car
washes)
– Hand cleaners (gel-like hand cleaners
with a strong cleaning effect and with
caring, skin-friendly properties).
Americol, explained: "The filling process
proceeds from these tanks and the final
quality control is performed on the finished product in our own quality control
laboratory”. The containers are in different shapes and designs, dependent upon
the product, and are filled at these stations. The containers range can include
200ml hand soap dispensers, cans, IBCs
and drums. Doornink continued: “For
quality control in the filling process
we have chosen METTLER TOLEDO’s
FreeWeigh.Net linked with two control
scales. The Viper and BBK scales used are
robust and ideally suited for use in
industrial environments such as ours.”
Decision (Hoeveelheids Aanduidingen
Besluit (HAB) or e symbol. Trapman
said: “We fill both small containers and
containers with quantities greater than
10 litres - where the average filling principle (e-symbol) no longer applies.”
Whilst minimum weights must be filled,
by also statistically processing this data
with FreeWeigh.Net, Americol has an
excellent insight into the efficiency of all
their filling processes. “The management information, including the graphical presentations provided by the system, is of a high quality and forms an
essential part of traceability within our
production process. This contributes to
the ISO9001 certification.”
Optimisation of the filling process
The products are principally used for
industrial applications and are sold in
diverse quantities and variations. Mr
Trapman, Managing Director, explains:
“The extensive range of applications
means that we can provide user advice,
as well as an optimum product, for
example, on dosing, dilution or incorporation into cleaning systems.”
Production
During the production process batches
are prepared, based on formulas developed by us or according to the customer’s instructions, they are subsequently stored in buffer tanks. Mr

Americol chose FreeWeigh.Net for its
ease of use, for both its quality management team and also for its operators.

how the filling process is proceeding”
explained Doornink, “clear instructions
on the display indicate whether the filling quantity can be further optimised by
the operator.”
Trapman concludes: “In this way we
achieve the constant high quality that
our customers expect from us.”

come as standard and there’s an option
of exchanging the third RS232 interface
for a second scale input. In addition the
rugged design makes this scale ideal for
industrial environments.

Established in 1898, Robert McBride
is a multinational business with a
turnover of over £500 million. Operating out of fifteen factories in six
countries, it specialises in private
label and contract manufacturing of
laundry, household, cleaning and
personal care products.
The site in Bradford, UK, which manufactures personal care products, faced
problems in its label store. The department struggled to determine the number
of labels left on part used reels as each
reel had to be weighed and the number
of remaining labels manually calculated
– a time consuming and often inaccurate process.
The company has used METTLER
TOLEDO as an equipment supplier for
many years and has its equipment in
other areas of the site as well as at sites
across the UK. Vincent Pemberton, label
store co-ordinator, says “We already have
METTLER TOLEDO scales installed in
our production area which meet all our
requirements, so this prompted us to
again choose the company as our
supplier.” Steve Littlewood, section
leader, adds: “I originally contacted
Martin Bennett at METTLER TOLEDO
who was very helpful. After a site visit
and with Martin’s knowledge of
test/weighing equipment and my knowledge and experience of our business, we
selected the equipment as being cost
effective and meeting our current and
future needs.”
After further discussions with the Robert
McBride site in Middleton – which uses
the same system to combat this problem
– the Viper scale range was chosen as
Vincent explains: “We chose the ViperMB
SC 15 LA for a number of reasons – we
wanted a scale that could accurately
weigh and count labels that weighed
only 0.01g as well as a scale that could
store up to 1500 individual codes. It also
needed to be user friendly and easy to
input and extract information from and
the ViperMB scale offered all of this.”
In addition a printer was required to
record all the data for future reference.
“We decided on the RSP42 printer so we
could crosscheck everything weighed on
the scale against our SAP system. The
printer is very simple to operate and our
experience with the printer in other
applications has shown it to be very reliable” adds Vincent.
The Viper scale installed offers efficient
piece counting and convenient data capture combined with great flexibility and
outstanding precision. It has numerous
features including memory for 1500
records, barcode reading and writing
capabilities, graphical display and pro-

reels of labels to the production area
which are applied to the various bottles
of personal care products. Any label reels
left over from a process order are
returned to the label store where they
need to be accurately weighed to calculate the remaining labels on the individual reel so they can be added to the stock.
If accuracy is not achieved then other
production lines could stop due to lack of
labels” says Vincent.
The new system has dramatically
improved processes as information is
now stored on a database which has
made the process much simpler as well
as eliminating errors created by manually inputting data. The scale provides an
easy way of counting labels left on reels
by use of an accurate counting scale with
a built-in database of product information. “We are now confident of the
amount of labels on a part reel and in
our stock levels. This accuracy has prevented production downtime due to label
shortages and has had a positive effect on
our label stock accuracy.”

Surepharm improves operations
with equipment installation
Specialist contract manufacturer of
healthcare and related products –
Surepharm – produces coated (sugar
or film) and uncoated tablets in a
variety of shapes and sizes for a
growing international customer base.
Established over fifteen years ago
the company now employs over 110
people.
The company provides a wide range of
services including packaging and distribution and with its excellent production
facilities and fully equipped high-tech
laboratory, the company also has excellent pilot plant facilities for formulation
development and pre-production trials.
Due to continued growth in production
– Surepharm manufactures in excess of
one billion tablets a year – the company
required additional equipment to
streamline its processes.
METTLER TOLEDO’s KCS600 scale and
ID7 terminal were already installed at
the site but the system needed to be
expanded and developed. The company
wanted to weigh its ingredients within
two stainless steel laminar airflow
booths but was facing problems monitoring stock and ingredient levels. Accu-

rate scales were required that offered the
facility to upload data to the company’s
own formulation system as well as being
accurate to 1g and 0.1g for all formulations.
In addition the company also decided on
METTLER TOLEDO’s K line scale range
combined with MT Connection™ software. These scales weigh the ingredients
required for specific formulations then
the software uploads the data to
Surepharm’s own MRP system which is
linked to the ID7 terminal as part of the
new dispensing booth and enables stock
to be monitored in real time.
The K line offers a weighing range from
15-6000kg and a wide variety of platform sizes and construction types which
can be tailored to meet individual application needs. The high performance digital measuring cell and monobloc technology offers high resolution and sets
new standards for linearity and readability. The range is also approved for use in
hazardous areas and complies with GMP
requirements. MT Connections™ provides the complete solution from weighing equipment to a PC. This versatile
software can be used for both simple and
complex applications from gathering
net weight data to aiding process control. It collects weight data for SQC,
records transactions, monitors the scale
and much more.
The installation has provided Surepharm with the accuracy required as
well as the ability to easily upload data
via MT Connections™ software. The
company now has complete control of its
stock system thanks to the K line range
and its formulation system.

asked us to participate in a joint presentation highlighting both the capabilities of SAP’s Enterprise solution
and our ability to provide an integrated
formulation and dispensing solution

Ernst Sutter AG (Suttero) is a manufacturer of traditional Swiss meat products based
in Gossau, St.Gallen. The company was awarded EU certification in the 1970s and
has been accredited with BRC certification since 2002. Suttero has one of the most
hygienic food plants in Switzerland and this level of excellence is achieved with a
high degree of cleanliness, organisation and high-quality technical infrastructure.

The company, with around 200 employees, has been producing various raw
meat products and popular specialty
products since 1909. Its product range
includes items such as Bündnerfleisch
(Swiss cured meat), Bündner Rohschinken (Swiss cured ham) and Appenzeller Mostbröckli (a Swiss delicacy).
About 450 tonnes of meat are processed
each week at Suttero, half of which
makes it onto the shelves as Suttero specialty brand product. Suttero also produces private brands and house brands
for specialty butchers, meat producers,
large distributors and retailers.
We value the close, efficient working relationship we
have with METTLER TOLEDO service personnel and
the inspector of weights and measures when calibrating/re-certifying our scales throughout the plant.
Thanks to the ServiceXXL service and maintenance
contract, which includes preventive maintenance over
our entire range of scales, we can rely on traceable

The quality requirements for the meat
industry have increased considerably in
recent years. However it is not only the
industry, but also consumers who are
demanding more information about the
origin, ingredients and processing of
products. In order to meet these demands, Suttero set up a traceability system using METTLER TOLEDO scales,
which act as important identification
points in goods flow and are connected
to a master software system. Control
tags, barcode labels and a proprietary
software solution ensure seamless traceability, which enables the point of origin
and distribution of all components to be
determined in the event of problem
occurring.
In addition, a state-of-the-art warehouse
provides support for traceability and
overall logistical processes. The warehouse is controlled using the EAN codes
on the meat boxes together with the
materials management system.
Further evidence of the importance of
quality and hygiene at Suttero can be
found in the two new clean rooms used
to pack sliced meat goods. With a maximum of 100 particles per cubic foot of
air, the clean-room technology enables
meat to be processed and packaged
under the cleanest conditions. This
results in extended product life and guaranteed freshness.
High quality weighing solutions
Robust instruments, which can withstand rough handling, are essential in
meat processing. Due to the strict hygiene regulations the scales must be easy
to clean and watertight. METTLER

Previously Agro Sevilla, Seville, Spain, had thought it to be a ‘mission impossible’ to
automate its quality checking at high speed. However, with METTLER TOLEDO equipment, capable of checkweighing up to 500 glass jars of olives per minute, the optimum
throughput has been achieved.
Agro Sevilla is the world’s largest producer, packer and exporter of olives and
a leading exporter of olive oil from
Spain. Agro Sevilla is made up of nine
olive and seven olive oil cooperatives
and 5,500 growers.
The Roda de Andalucía plant, Seville, is
dedicated to the processing and packaging of olives for export. It has a packing
capacity of 60,000 tonnes per year and a
workforce of 350 employees.
Agro Sevilla exports to an increasing
number of countries and needs to be
able to fulfil the individual requirements
and specifications for each customer.
Therefore, the company started making
modifications and extensions to its
manufacturing plant.

When Agro Sevilla receives the order
from the client it immediately begins
processing and aims to fulfil within one
month to six weeks. Each order is different, given that every country has its
own container format, packaging and
labelling.
The olives are packed in either cans or
glass jars and in many different sizes. A
challenge was posed when the company’s clients requested 5-oz cylindrical
and conical glass jars. These styles of
packaging are very narrow and unstable,
previously proving difficult to checkweigh quickly. In addition, the increase
in exports made it necessary to weigh at
great speed without the jars falling over.
Agro Sevilla, which already uses various
GARVENS checkweighers on its production lines, contacted METTLER TOLEDO
for help in solving this problem. The difficulty lay in separating the jars, passing
them through the metal detector, weighing and bringing them back together
again without breakages. A single broken jar means rejecting the entire batch
of olives due to the possibilty of broken
glass contaminating the jars.
The solution provided by METTLER
TOLEDO was to integrate the high-speed
S3 Shark checkweigher in combination
with a highly sensitive Safeline Signature IImetal detector. This made it one of
the first packing lines able to work using
very narrow glass bottles at a production
speed of 500 jars per minute.
One of the most critical points in the
process is feeding the jars towards the
metal detector, METTLER TOLEDO overcame this by installing an endless screw
conveyor that separates the jars by 5cm.
Jars that do not achieve the minimum
weight are rejected from the production
line using a tailor-made solution. Using
“fingers” the rejected jars are gently
pushed towards a hinged conveyor belt,
running parallel and in the opposite
direction to the main conveyor, at the
end of this they are filled with more
olives and go back onto the packing line
to complete the cycle.
Both Carlos Mateos, Industrial Manager,
and Enrique Pintos, Deputy Plant Manager, are very pleased with the METTLER
TOLEDO solution and the support provided by the technical department.

Extremely humid environment
All stages of the process, from fishing,
transportation, storage and preparation
of the tuna, are carried out in extreme
humidity and heavy wash down environments. Those responsible for selecting
weighing equipment need to ensure the

1946. This family-run company,
based in the Haute-Savoie region, is
located right next to "Technology
Valley". The plant employs approximately forty people and has a
turnover of over five million Euros, of

Its modern and diverse range of
machines, enables Saddier Décolletage
to process many materials, including
steel, brass, aluminum and stainless
steel, with a diameter ranging from 12 to
57mm. The production tools used, such
as multiple-spindle lathes, CNC and
transfer machines, are particularly suitable for medium and large-scale production. The workshops are controlled
by the PPS, which is responsible for
scheduling and production planning for
producing 700 models and over 24 million items each year.

Using networked measurement points,
which are suitable for large-scale series
production, the instruments are connected and information collected is
stored in a central database. Quality
control is achieved through material
certification, machine capability, realtime test certificates, etc., and is implemented throughout the production process. Saddier Décolletage has also adopted the traceability standards of the automotive industry, and in addition has
recently upgraded its weighing station,
counting station and label printing
solutions to conform with Galia traceability requirements.
To meet these requirements, Saddier
Décolletage uses an ID7Sys weighing
indicator connected to 60kg and 1500kg
weighing platforms. To count small
items, it is necessary to create a reference
with a few items, these items are accurately weighed using a Viper balance.

The changeover of all the company’s processes to a new host system also required
changes in the packing area of GROHE's logistics centre in Hemer, the Sauerland.
For the seamless transfer of weight values recorded at the packaging table to SAP
they chose the MT BalCo solution by METTLER TOLEDO.
All products manufactured at the companies five sites in Germany are centrally
stored at this facility and then shipped to
destinations around the world. The group
has a total of nine production facilities
manufacturing high quality bathroom
and kitchen fixtures, showers and accessories. For large-scale projects such as
sports facilities and hotels the group
also offer waters services planning. About
5,800 employees generate a turnover of
890 million Euros per year, with 80 per
cent of this via the export market.

Optimisation in this area has allowed
adaptation and expansion for new challenges.
Grohe Water Technology AG supplies its
exclusively wholesale customers using
external shippers. The facility consists of
four packing lines and five packing stations where operators work a two shift system. Each operator packs many tonnes per
day with one customer order weighing as
much as twenty tonnes. With customers
resisting locally held inventory demand
for smaller batches to produce has
increased signifiantly.
The broad range of articles and ever
decreasing delivery times led to the decision to automate postal delivery packets of
up to 31.5kg. This order picking process
has two stages, firstly, articles are picked
from the reserve warehouse for a particular quantity of delivery tickets and
grouped into one mail shipment. Secondly, the delivery tickets in each mail shipment are sorted in sequence and prepared
for delivery. Buffer conveyors move the
individual product cartons around the
carousel to the packing stations. As soon
as an order is completed, a traffic light
systems turns to green, giving the OK for
the operators at the packing table. Accurate control of this process is critical to the
supply chain as stoppages prevent shippers
from collecting customer orders.
How do the weight values reach the
host system?
The launch of SAP prompted Grohe to
engage the support of the engineering
department at METTLER TOLEDO, with
the objective of integrating all the existing balances used at the facility. Customisation was necessary to ensure that
weight data flowed directly to the host
system and was correctly processed. The
managers of the project at METTLER
TOLEDO recommended MTBalCo. The
“BAlance COnnection” links the balances with the SAP packing table solution and the software transfers the
weight values directly to SAP. Manual
data entry has become a thing of the
past, packing operators create pick orders and operate the scale exclusively
through the SAP interface. With MT
BalCo working in the background as a
task notification programme.
MT project management views itself as a
responsible partner providing support
and advice not only in the launch and
implementation phases but after sales as
well. “The great thing is that we now
have a contact partner for all questions
about software and balances below the
SAP system. That simplifies processes
enormously," says Erwin Speizer, head of
technology and projects at Grohe. Orders
are planned and collected in the SAP
batch run, whilst order picking in the
computer directs the products of respective orders to the packing lines.
Small packages are automatically routed to the packing stations, ultimately
bound for parcel services. Large orders
weighing over 31.5kg are loaded into
skeleton boxes and delivered to the packing tables by forklift. Operators open the
packing mask with the corresponding
order on the PC. The target weight of the
entire order (net weight) is determined
through the master article file and the
packer selects the carton size and begins
to fill it. The current weight is permanently recorded as the carton travels over
a roller type weigh conveyor. The operator determines the cumulative weight on
the large, easy to read, ID7 Big Weight®,
terminal. As soon as the order is
processed, the operator compares the
current weight at the terminal with the
target weight on the PC. Major deviations immediately indicate an error, any
inconsistency is corrected immediately
without having to remove the package
from the material flow.

When the last carton has been sealed,
the weight data is sent to the host system
via MT BalCo thereby closing the order
in SAP. The weight, date and serial number of each item remains stored in the
alibi memory of the ID7 terminal thereby satisfying all legal requirements. At
the end of the belt, another barcode
reader sorts the packages by destination
(within Germany, EU or export), and
directs them to the dispatch point.
Spreizer, who has been in responsible for
optimising a variety of different processes at Grohe over many years, summarises the project . “We have a good working

With a product portfolio of more than 15,000 “Do it yourself” (DIY) items for homes, technology and hobbies,
logistics is crucial for Clas Ohlson. Having a product
turnover averaging two months and a growing customer
demand, Clas Ohlson saw the pressing need for automatic
data collection of a diverse product portfolio.
Clas Ohlson’s history dates back to 1918 in
Insjön, Sweden. They have evolved from a
mail order firm to being labelled as “the
children’s garden for men”. Together with
the growing interest in DIY products the
firm achieved sales of 315 million Euros in
2004, making it one of Scandinavia’s
largest firms of its type. After having invested heavily in its operations the Clas
Ohlson name can be found throughout
Scandinavia. Although the firm witnessed
the opening of ten new retail outlets in
2004, aggressive plans are in place to
expand to other countries throughout
Europe.
Expanding central warehouse
With an aggressive growth strategy that is
strongly based on customer demand,
every product sold, via their retail, mail
order and e-commerce channels, needs
to be handled accurately and quickly. In
2002 Clas Ohlson realised that it had to
expand and modernise its central warehouse and distribution centre in Insjön.
These investments have cost nearly 30
million Euros to enlarge the building to
29,000m2 and install a new automatic
high bay storage facility and sorting
equipment. According to Gert Karnberger, Managing Director, Clas Ohlson, the
investments in the central warehouse
were necessary in order to develop and
expand.

The Belgian group AVIAPARTNER specialises in providing
airport support services. The company was established in
1949, employs over 5000 people, has a turnover of 268
million and is active in over thirty airports, mainly in Western Europe. AVIAPARTNER focuses on two main areas of
activity: "passenger" support, including supplying airlines
with personnel for passenger check-in and surveillance, and
"cargo" support providing security for air freight and preparing shipping units for the planes.

In France AVIAPARTNER operates in ten
airports, including Bale Mulhouse, the
storage area for three countries (Germany, France and Switzerland). Air
freight security regulations are particularly strict in France and virtually all
packages must pass through an approved
X-ray scanner before being measured
and weighed. Airlines use the dimensions
and weight of the package for billing,
therefore it is essential that the measurements recorded are accurate. This requirement led AVIAPARTNER to equip
the Mulhouse site with a METTLER
TOLEDO weight and volume measurement system.
The packages are placed a conveyor,
passed through the X-ray scanner and
then through a Cargoscan CS5056 measuring frame for three-dimensional
measurement. A weighing platform, installed on the conveyor, enables the
weight to be recorded and this system is
connected to a central PC. Software specially developed by METTLER TOLEDO
for AVIAPARTNER prepares and transmits
all the official documents, including
security certificate, air waybill, etc. The
system also records all important data,
such as the number of packages, the
type of product, the name of the forwarding agent, airline, consignee, etc. All

Over 1200 tonnes of freight pass through
the Cargoscan unit each month, this represents around 2500 packages. The site is
open from 05:30 to 22:00 and subject to
peaks in activity at the end of the week Friday represents 60 to 70% of the total
flow. The installation of the new system
has enabled this fluctuation to be
absorbed more efficiently.
